Identify the Fuel System Before You Order Anything
Every decision in this job flows from one fact about the 2015 Outlander 800R DPS: it is fuel-injected. The 800R Rotax V-twin is supplied by an electric pump module sitting inside the fuel tank, which means there is no petcock underneath waiting to be turned off, and the hose running to the throttle bodies remains pressurized after the engine stops and the key comes out. Anyone whose experience is with carbureted quads will find the preamble unfamiliar, because there is no valve to close and no simple gravity feed to interrupt.
It also determines what you buy. The replacement has to be hose rated for fuel-injection pressure in the original inside diameter, not the soft low-pressure line that suits a gravity-fed carburetor. Substituting the cheap stuff is the most common way this repair gets done twice. And because this machine is a 4x4 with selectable two-wheel drive, plus a DPS power steering assist unit near the steering column, the front of the chassis is densely packed. The procedure does not change, but the hose route passes more hardware and uses more clips than it would on a bare two-wheel-drive quad, so trace the path fully before you take anything apart.
Why the Rubber Deteriorates
Fuel hose ages out rather than wearing out. The compounds keeping the rubber pliable slowly migrate from the wall, and heat cycling from the V-twin accelerates their departure. Once the hose is stiff, the vibration of ordinary trail riding converts that rigidity into visible surface cracking. Dry, low-humidity climates make it worse, because arid air pulls moisture out of the rubber and hardens it from the outer surface inward.
Ethanol-blended pump gas attacks from the opposite direction. E10 draws water into the fuel system and gradually breaks down the hose liner, and any period where the DPS sat parked with fuel in it contributes gumming and internal softening. The result is a hose going brittle outside while shedding material inside, which is precisely how a line that looks perfectly serviceable ends up delivering debris toward the injectors. Judge by age, not by appearance.
Symptoms That Warrant a Closer Look
- Fuel pooled on the skid plate or on the floor after the machine has been parked for a stretch
- A gasoline odor near the tank that is sharpest in the first several minutes after shutdown
- Hairline cracking, a chalky gray surface, or a hardened glassy section you can feel by pinching the hose
- Bogging as the throttle opens, a lean hesitation under sustained load, or the engine acting fuel-starved with a full tank
- Dirt built up in a ring at a fitting, the telltale of fuel weeping and drying there over and over
Injected systems disguise small leaks. Fuel escaping under pressure often atomizes and evaporates before a drop can form, so no visible puddle settles nothing. An unexplained fuel smell is enough to justify pulling the panels.
Tools, Supplies, and a Straight Word on Gasoline
- Nitrile or rubber gloves, since gasoline strips skin oils on contact and carries additives worth avoiding
- A drain pan plus an approved container for the fuel in the line
- Injection-rated hose in the correct inside diameter
- Fresh clamps in the right style, and a quick-disconnect release tool if the pump module uses a locking coupler
- Line-clamping pliers, standing in for the petcock this model does not have
- Hand tools for the seat and body panels, a sharp blade, and a healthy supply of clean rags
Treat the workspace as part of the job. Gasoline vapor is heavier than air and sinks to floor level, which is exactly where you will be lying while reaching under the tank, so ventilation needs to move air low across the ground. An open window at head height is no help whatsoever. Do this outside when you can, or with the shop door raised fully and a fan running at floor level. Remove every ignition source from the area, water heater pilot lights and hot incandescent work lamps included, and set a fire extinguisher within reach.
Removing the Old Hose
Relieve the pressure before touching a fitting. Pull the fuel pump fuse, crank the engine briefly until it quits or refuses to catch, turn the key off, and disconnect the negative battery cable. Take off the seat and side plastics so both the tank and the hose heading back toward the throttle bodies are clearly accessible.
Position the pan and drape a rag over the first joint you intend to open, because a depressurized hose still contains fuel. Slide worm-gear or spring clamps well clear before disturbing the connection. A quick-connect coupler releases when you press its locking tabs squarely and pull straight off; levering it at an angle cracks collars that have aged and grown brittle. If varnish has cemented the hose to a barb, a gentle twist usually breaks the bond, and when it does not, split the hose lengthwise and peel it away rather than forcing the fitting. Photograph the routing, every clip, and each clearance point near the front differential and steering assist hardware before the final retainer releases.
Installation and Verification
Cut the new hose to match the original length exactly. Extra hose chafes on frame tubes or drifts toward hot exhaust and gains you nothing. Seat each end fully home on its barb, dry. Grease, oil, and silicone all give pressurized fuel a route past the sealing surface, so no lubricant of any kind belongs on these fittings. Warm water for a few seconds is the only assistance a stubborn hose end should get.
Place new clamps just behind the raised bead on each fitting and tighten them evenly, snug rather than crushed into the rubber. Where a self-locking quick-connect is used at the tank, push until it clicks and then pull hard to verify the latch has caught. That fitting takes no clamp at all. Route the hose back through every factory clip so it stays away from the driveline and heat.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle loads the circuit with pressure while the joints are still dry, which is the best possible condition for spotting the first bead of fuel. Inspect both connections with a light and a bare fingertip, then start the engine and check again at idle before any plastics go back on. Worth filing away: the fuel filter on this injected platform sits inside the tank with the pump assembly rather than inline on the visible hose, so if fuel delivery still feels soft after a clean, leak-free install, that module is where the investigation continues.
