Half the difficulty in a fuel line replacement disappears if the right parts and tools are sitting on the bench before you start. That is doubly true on a 2014 Sportsman X2 550, because this is a fuel-injected machine and not a gravity fed carbureted one. The ProStar 550 twin draws its fuel from an electric pump inside the tank, there is no petcock to close, and the hose you are replacing operates under genuine pressure. Buying the wrong hose or discovering mid job that you need a release tool turns a tidy repair into a mess.

The Shopping List Before Anything Comes Apart

  • Replacement hose rated for fuel-injection pressure, matched to the inside diameter of the piece coming out. Low pressure carburetor line will swell and weep on this system.
  • New clamps in whichever style your X2 actually uses, worm gear or spring type, sized to the hose outside diameter
  • A quick-disconnect release tool if you find a self-locking coupler at the tank flange or throttle body
  • Line-clamping pliers for pinching off any low pressure or vent hose, since this platform gives you no valve to shut
  • An approved sealed fuel container plus a wide, shallow catch pan
  • Nitrile gloves, a stack of clean rags, a sharp razor knife, and a bright flashlight
  • Sockets and drivers for the convertible rear seat, cargo bed, and side plastics

Handling Gasoline Without Incident

Gasoline vapor is heavier than air. It does not float out an open window, it flows down and spreads across the floor toward whatever ignition source lives at that level, which in most shops means a water heater pilot, a space heater, or a power tool. Push the X2 outside if the weather cooperates, or open the overhead door completely and set a fan at floor height moving air out. Have an extinguisher within reach, not across the building. Keep the gloves on the entire time, because fuel pulls the oils out of skin immediately and its additives pass right through.

Why Hose Fails and What to Look For

The rubber degrades from opposite directions at once. Outside, heat cycling from the twin and constant vibration bleed plasticizers out of the compound until the hose turns stiff, and a stiff hose cracks wherever the chassis flexes it. Riders in dry regions see it happen sooner because low humidity draws moisture out of the wall. Inside, ethanol-blended fuel attracts water and slowly eats at the liner, gumming the barb joints and shedding fine debris toward the injector whenever the machine sits with fuel standing in the line.

What to watch for as that progresses:

  • Gasoline odor lingering around the tank area, most obvious right after shutdown while pressure is still held
  • A damp spot, stain, or puddle beneath the machine after it has been parked overnight
  • Fine surface cracks, a chalky finish, or a length that feels hard and glassy when you squeeze it
  • A dust caked ring at a fitting where seepage has dried again and again
  • Engine bogging under load, hesitating on acceleration, or acting starved as though the tank were nearly empty

Because the pressure side can atomize escaping fuel, a clean floor does not exonerate the hose. Smell and touch are more reliable than sight here.

Relieving Pressure, Then Removal

Remove the fuel pump fuse or relay and crank the engine for a few seconds until it dies. That bleeds the pressure out of the circuit. Turn the key off and disconnect the battery negative cable before touching a fitting. Fold the X2 rear seat forward or lift the bed section out of the way, then remove whatever side plastics stand between you and the tank flange and the run of hose heading up to the throttle body.

Slide the pan under the joint and lay a rag over it before opening, because standing fuel remains in the hose even with pressure gone. Push clamps well back along the hose first. If the connection is a self-locking quick-connect, compress the tabs squarely and pull straight off the nipple; prying at an angle splits collars that have gone brittle with age. Varnish often glues the hose to the barb, so break the bond with a gentle twist, and if it holds firm, slit the hose lengthwise with the razor and peel it away rather than levering on the fitting.

Photograph the routing before the hose is fully free. As a 4x4 chassis, this X2 has front differential and driveline hardware that force a longer path with more clearance points and retaining clips than a two wheel drive machine needs, and reproducing that path exactly is the goal.

Fitting the New Hose

Cut the replacement to the same length as the original. Extra hose does not help anything and eventually rubs a frame edge or drifts into something that moves. Push each end fully onto its barb until it bottoms, and do it dry. Grease, oil, and silicone spray must stay away from fuel fittings entirely, because a lubricated sealing surface hands pressurized fuel a path out under the clamp. If an end resists, a quick dip in hot water softens it enough to slide on.

Set new clamps just behind the bead on each fitting so they cannot walk, and tighten them evenly rather than hard. A quick-connect coupler needs no clamp; press it on until the collar clicks, then pull firmly to verify the latch engaged. Feed the finished hose back through each original clip so it holds its clearance from exhaust heat and rotating driveline parts.

Testing for Leaks and Buttoning Up

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Every cycle runs the pump and pressurizes the line while the area is still dry, which is the best condition for spotting a weep. Inspect both joints closely, wipe them clean, then look again. Fire the engine and hold a clean white rag near each fitting for a minute or two at idle before the plastics, bed, and seat go back on.

One closing note on this platform: the injected X2 550 carries its fuel filter inside the tank as part of the pump assembly rather than as a serviceable inline element on the visible hose. Fresh hose will not resolve a restricted filter, so if the machine still behaves as though it is starving after a clean installation, that in-tank module is the next thing to address.
