The Sportsman WV850 HO was built to go places that punish a machine, and the fuel plumbing tucked under its bodywork has been quietly deteriorating since 2014 whether or not the quad has seen hard use. Fuel hose does not care about hours on the meter; it responds to heat, time, and what has been sitting inside it. Knowing how that works is the difference between planning a repair and getting stranded by one.

The Slow Failure of Rubber Fuel Hose

Fuel line stays flexible thanks to plasticizers blended into the rubber. Heat drives those out, and the high output 850 twin generates plenty of heat cycles under the plastics over a decade of riding. As the hose loses those compounds it hardens in stages, going from soft and squeezable to firm to glassy. A hose that stiff can no longer absorb the chassis flex this machine sees in ruts, rock, and mud, so cracks begin at the bends and in the compressed bands directly behind each clamp. Riders in dry, arid country see the whole process run faster, because low humidity draws moisture out of the hose wall and hardens it from the surface inward.

Ethanol-blended pump gas works from the opposite side. Alcohol content attracts atmospheric moisture and slowly degrades the inner liner, softening and swelling it while the outside continues hardening. Every stretch this WV850 spent parked with fuel standing in the line handed that chemistry an uninterrupted opportunity. That is why a hose can look entirely serviceable while shedding material into the fuel it carries.

Confirming the Fuel Delivery Setup

The HO designation on this machine comes with electronic fuel injection, and that shapes the whole procedure. There is no petcock to rotate closed and no float bowl to drain. An electric pump inside the tank feeds a pressurized line forward to the throttle body, and that line holds pressure for hours after the key comes out. Your first move is electrical, not mechanical: pull the fuel pump fuse or relay, crank the engine until it stalls, key off, and disconnect the battery negative cable. Note also that the fuel filter is integrated into the in-tank pump module, so the visible hose has no serviceable filter of its own.

Signs a Line Is Ready to Let Go

These are the indicators to act on:

  • A gasoline smell around the seat and front console, sharpest in the first minute after shutdown while the system still holds pressure
  • A damp patch or thin puddle on the skid plate or the floor beneath the front half of the chassis
  • Fine crazing, chalky gray discoloration, or a rigid section revealed by pinching along the hose
  • Dust caked into a ring at a fitting, which forms where fuel repeatedly seeps and evaporates
  • Bogging under acceleration, a lean stumble that comes and goes, or the machine acting starved at higher rpm

Because pressurized fuel can atomize and evaporate before it forms a drop, an odor with a dry floor underneath is still meaningful. Do not wait for a puddle.

Preparation and Fume Safety

Stage nitrile or rubber gloves, an approved sealed container for captured fuel plus a shallow drip pan, replacement hose rated for fuel-injection pressure in the original inside diameter, new clamps of the correct style, a quick-disconnect release tool if the tank coupler uses a locking collar, line-clamping pliers to substitute for the petcock this machine does not have, sockets, a plastic trim tool, rags, and a razor blade.

Ventilation matters more than most riders assume. Gasoline vapor is heavier than air, so it sinks and pools at floor level, exactly where your head goes when you reach under the front end. Work outdoors if the weather cooperates, or with the garage door raised all the way for the entire job. Extinguish water heater pilots, unplug battery chargers, and clear grinders and other spark-producing tools out of the space before the first fitting comes apart.

Getting the Old Hose Out

With the pressure bled, remove the seat and the surrounding side plastics so you can trace the hose from the tank flange forward to the throttle body. This is an On-Demand AWD machine, so the routing threads past front differential hardware and additional frame structure that a two-wheel-drive layout would not have, and the WV850 carries substantial skid protection underneath that limits how much you can see from below. Photograph every clip and pass-through before anything moves.

Slide the pan under the first joint and drape a rag over it, since a depressurized line still holds fuel. Push clamps well back along the hose before disturbing a barb. Plastic quick-connect collars grow brittle with age, so press the tabs squarely and pull the fitting straight off with no sideways prying. Where varnish has bonded a hose end to its fitting, slit the hose lengthwise with a blade and peel it away rather than twisting and risking the barb.

Installation and the Final Pressure Test

Cut the new hose to the original length. Slack chafes on frame edges or drifts into hot exhaust shielding, and either wears through eventually. Push each end fully onto its barb, dry. Keep grease, oil, and silicone completely off fuel fittings, since lubricant on a sealing surface is exactly how pressurized fuel escapes a joint that would otherwise hold. A brief dip in hot water softens a tight hose end. Set new clamps just behind the raised bead on each barb and tighten evenly instead of crushing one side. If the tank uses a self-locking quick-connect, push until it clicks and tug firmly to confirm it latched; no clamp goes there. Return the hose to every original clip so it stays clear of the driveline and heat sources.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the line, letting you inspect both joints with the engine cold and still. Wipe them with a clean rag and watch for fuel beading up. Then start the 850, let it idle, and check again while it is hot and vibrating. Several minutes of leak-free running earns the plastics their way back on. If a fuel delivery complaint outlasts a clean install on this WV850, the in-tank pump and filter assembly is the next thing to evaluate.
