A Practical Guide to Fuel Line Replacement on the 2014 Polaris Sportsman 800 EFI 4x4

The final year of the 800 twin Sportsman is a strong machine, and by now most of them have accumulated enough hours and enough seasons that the original fuel hose is living on borrowed time. Replacing it on a 2014 Sportsman 800 EFI 4x4 is not a complicated job, but it is one where sequence matters, because this is an injected machine with a pressurized supply circuit rather than a simple gravity feed.
Pressure, Pumps, and No Petcock
Fuel on this Sportsman comes from an electric pump submerged in the tank, feeding the throttle body under pressure. There is no fuel valve to rotate closed, no bowl to drain, and no inline filter you can reach along the visible hose — that filter element rides with the pump inside the tank. The practical consequence is that you have to bleed pressure deliberately and clamp the hose mechanically if you want flow stopped, which is why line–clamping pliers belong in your kit. Since the 800 is a 4x4 with an on–demand front driveline, the hose also routes past the front differential and through extra frame clearance points, so budget a little extra time tracing clips.
Catching a Failing Hose Early
- A distinct fuel smell in the shop that gets stronger right after you shut the engine off
- Stains, drips, or a sticky film on the frame or skid plate under the hose path
- Surface checking, a chalky texture, or spots that feel rigid when you pinch the hose
- A swollen or unusually soft length where internal reinforcement has broken down
- Engine bogging under load, stumbling as rpm builds, or long cranking when warm
- A packed ring of dirt at a fitting, the residue of repeated seeping and drying
Do not dismiss the odor because the floor looks clean. On a pressurized line, fuel escaping a pinhole often vaporizes before it can drip, so smell is frequently the only symptom you get until something worse happens.
The Aging Process Inside and Out
Rubber hose loses flexibility with age. Heat cycles from the twin drive plasticizers out of the compound, and the hose slowly transitions from soft and squeezable to stiff and glassy. Machines that live in dry climates get there faster, since low humidity pulls moisture out of the hose wall and leaves it brittle. Once the material hardens, ordinary flexing over rough ground turns tiny surface cracks into real ones.
The inner wall faces a different attacker. Ethanol–blended fuel draws in moisture, and when that blend sits undisturbed in the line for months, it degrades the liner, softening it and shedding material downstream. The net effect is a hose deteriorating from both surfaces at once, often with no dramatic outward sign. That is exactly why time in service is as valid a replacement trigger as visible damage.
Preparation, Parts, and Fuel Safety
- Injection rated fuel hose in the original inside diameter, cut to fit
- New clamps in the correct style, plus a quick–connect release tool if the tank fitting locks
- Line–clamping pliers
- Nitrile or rubber gloves, eye protection
- A drain pan and a sealed container rated for gasoline
- Razor knife, small flat blade screwdriver, socket set, flashlight, rags
Ventilation is not a formality here. Gasoline vapor is heavier than air and pools along the floor, meaning an open door at ground level protects you in a way a high window cannot. Push the Sportsman outside or open up the shop completely, shut down pilot lights and heaters, and keep the drained fuel sealed rather than sitting open while you finish the job. Gloves make a real difference too, since gasoline is hard on skin with repeated contact.
Taking the Old Hose Out
Start by pulling the fuel pump fuse or relay and cranking the engine until it stalls from lack of supply. Turn the key off and disconnect the battery negative cable. Remove the seat and the front plastic panels so you have clear access to both ends of the hose.
Slide the pan under the fitting you are about to open and cover it with a rag, because a bled circuit still holds fuel in the hose. Walk worm gear clamps back along the hose before disturbing the joint. Quick–connect couplers need the tabs squeezed evenly and the fitting pulled straight off along its axis; prying sideways snaps plastic that has aged in engine heat. If the hose has varnished itself to a barb, slice it lengthwise and peel it away instead of twisting hard on a spigot. Take clear photos of the routing and every clip while the hose is still installed.
Installation and the Final Leak Check
Trim the new hose to the length of the piece you removed. Extra length sags into the front driveline or rubs a frame edge; too little pulls at the fittings each time the chassis moves. Push each end fully onto its barb until it seats against the shoulder, and install it completely dry. No grease, no oil, no silicone spray — anything slick on the barb creates a leak path under the clamp rather than a better seal. A few seconds in hot water softens a hose end that resists.
Fit new clamps just behind the raised bead of each fitting and tighten evenly, firm but not biting into the hose. A self–locking quick–connect gets pushed until it clicks and then pulled on to confirm the lock, with no clamp added. Reseat the hose in all its original clips so it stays away from exhaust surfaces and the front prop shaft.
Put the fuse back, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while the surrounding area is still dry. Clean everything with a rag, start the engine, and study the fittings at idle for a few minutes. Reinstall the bodywork only after the area stays completely dry. If the machine still behaves as though it is short on fuel, the in–tank pump and filter unit is where to look next.
