A whiff of raw gas when you lift the seat, a dark stain on the skid plate, a stumble off idle that was not there last season — those are the everyday openings to a fuel line replacement on the 2014 Sportsman 550 EPS. The good news is that the hose itself is inexpensive and the work sits comfortably inside an intermediate skill set. The important thing to establish before you touch a wrench is that this machine runs the ProStar 550 twin with electronic fuel injection, so there is no petcock to twist and the line you are about to open belongs to a pressurized circuit fed by an in-tank pump module.
Symptoms That Point Straight at the Hose
Injected machines hide small leaks better than carbureted ones, because pressurized fuel escaping a pinhole often atomizes and evaporates before it can collect anywhere. Still, a deteriorating line leaves evidence:
- A gasoline odor that lingers around the tank area, usually strongest in the first few minutes after shutdown while residual pressure is still trapped in the hose
- A wet ring or dust-caked crust at either fitting, which is dried fuel residue marking a slow weep
- Visible surface checking, a chalky gray cast, or a section that feels stiff and glassy when you pinch it between finger and thumb
- A hard stumble under load, a lean surge at steady throttle, or hesitation climbing a hill as the pressure side loses volume
- An actual puddle beneath the machine after it sits overnight, which on a fuel-injected quad means the leak has progressed well past minor
On a carbureted quad you could shut the petcock and watch whether the drip stopped as a quick test. That option does not exist here, so rely on your nose, a bright light, and a clean fingertip run along the length of the hose.
Why the Rubber Stops Being Rubber
Fuel hose fails from two directions at once. Externally, the plasticizers that keep the compound flexible slowly migrate out under repeated heat cycles from the twin and constant vibration through the frame. What began as a pliable hose turns rigid, and once rigid, every flex cycle opens fine cracks that grow inward. Riders in arid regions see this accelerate noticeably, since low ambient humidity pulls moisture from the hose wall and speeds the hardening process.
Internally, ethanol-blended pump fuel does its own damage. E10 attracts water and slowly attacks the inner liner, softening it and shedding fine particulate downstream toward the injectors. A Sportsman that sits between hunting seasons with fuel standing in the line collects gum and varnish at the barbs at the same time. The result on a machine a decade past its build date is a hose that can look acceptable from ten inches away and still be halfway to failure.
Setting Up the Work Area Safely
Gasoline vapor is heavier than air and settles at floor level, which is exactly where most garage ignition sources live. Roll the machine outside or open the door fully and let air move across the floor, not just past a window. Keep water heaters, shop heaters, grinders, and anything that sparks well clear, and have a fire extinguisher within reach rather than across the shop. Nitrile gloves matter more than people expect — gasoline pulls the oils straight out of skin and carries additives through it.
Gathering Parts and Tools
- Replacement hose rated for fuel-injection pressure, matched to the original inside diameter, not general purpose carburetor line
- Fresh clamps in the correct style for the fittings you find, plus a quick-disconnect release tool if your 550 uses a locking coupler at the pump flange
- Line-clamping pliers to pinch off any low pressure or vent section, since no petcock exists on this platform
- An approved sealed container and a shallow drain pan
- Basic sockets and drivers for the seat, side panels, and rear rack hardware
- Shop rags, a razor knife, and a flashlight
Relieving Pressure and Freeing the Old Line
Begin by killing the pressure. Pull the fuel pump fuse or its relay, crank the engine for a few seconds until it stumbles and dies, then switch the key off and disconnect the battery negative cable. Remove the seat and the side plastics needed to expose the tank neck and the run of hose heading toward the throttle body. Slip the drain pan underneath and drape a rag over the first fitting you open, because a depressurized line still holds a surprising amount of standing fuel.
Slide worm gear or spring clamps well back along the hose before you disturb the joint. If you find a self-locking quick-connect, press the release tabs squarely and pull straight off — never lever the collar sideways, because the plastic grows brittle with age and will crack. Where varnish has glued the hose to a barb, twist gently to break the bond, and if it still refuses, slit the hose lengthwise with a razor and peel it away rather than risk deforming the fitting.
Photograph the routing before the old hose comes fully free. As a 4x4 chassis with power steering hardware up front, this Sportsman carries extra crossmembers and cable runs, so the hose takes a longer path with more clearance points than a two wheel drive layout would demand. Every clip it passes through needs to go back where it came from.
Fitting the Replacement Correctly
Cut the new hose to match the old one exactly. Extra length looks harmless on the bench and then chafes against a frame tube or drifts into steering travel. Push each end fully onto its barb until it bottoms out, and do it dry. No grease, no oil, no silicone spray — any lubricant on a sealing surface hands pressurized fuel an escape route. If the hose is stubborn, dip the end in hot water for fifteen seconds to soften it and it will slide on unassisted.
Set new clamps just behind the raised bead on each fitting so they cannot walk off, and tighten them evenly without crushing the hose wall. A quick-connect coupler needs no clamp at all; push until you hear it click, then pull firmly to confirm the latch engaged. Route the finished line back through its original guides so it stays away from exhaust heat and the front driveline.
Proving the Repair Before the First Ride
Reinstall the fuse, Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit, letting you study both joints while the surrounding area is still dry. Wipe everything down, look again, then start the engine and hold a clean white rag near each fitting at idle for a minute or two. Only when nothing shows up should the plastics and seat go back on.
One last note specific to the injected Sportsman 550: the fuel filter is integrated into the pump assembly inside the tank rather than sitting inline where you can see and swap it. New hose will not cure a restricted filter, so if fuel delivery symptoms survive a clean installation, the in-tank module is the next place to look.
