Fuel hose is cheap. The ride it ends, or the fire risk it creates when it finally splits, is not. On a 2014 Scrambler XP 850 H.O. the replacement job takes an afternoon and a modest tool selection, but it needs to be approached in the right order because this machine's fuel system is pressurized rather than gravity fed.
Stage the Job and Make the Space Safe
Everything you need should be laid out before a fitting is disturbed:
- Nitrile or rubber gloves, because gasoline pulls the oils straight out of skin
- A sealed, fuel-rated container for the fuel you capture, not an open bucket
- New hose rated for fuel injection pressure and matched to the original inside diameter
- Clamps in the correct style for the fittings you find, and a quick-disconnect release tool if the tank end uses a plastic locking collar
- Line-clamping pliers, standing in for the petcock this Scrambler does not have
- Sockets and drivers for the seat and side plastics, a small flat-blade screwdriver, and a stack of rags
The ventilation piece is not boilerplate. Gasoline vapor is heavier than air, so it flows down and gathers at floor level, which is exactly where water heater pilots, portable heaters, and power strips sit. Do the work outdoors if you can. If you are stuck inside, open the overhead door fully and place a fan low to the ground exhausting air out of the space. No smoking, no grinding, nothing charging nearby, and an extinguisher within a step of where you are kneeling.
Injection Means No Valve to Close
The high-output ProStar 850 in this Scrambler is fuel injected, fed by an electric pump inside the tank that pushes fuel forward to the throttle body under pressure. There is no petcock to rotate closed, and the line remains pressurized after the engine stops. That makes the first step electrical: pull the fuel pump fuse or relay, crank the engine until it stalls from starvation, turn the key off, and disconnect the negative battery cable.
Lift the seat and you will see the pump and sender module bolted through the tank top with a wiring connector attached, with the supply hose leaving it often terminating in a plastic quick-connect. Worth a brief mention as well: this is an all-wheel-drive quad. The front differential and its supporting frame members crowd the corridor the hose travels through, so access is tighter than a two-wheel-drive machine and there is usually an extra clip holding the line away from the front driveline.
The Reasons Fuel Line Wears Out
Rubber hose is a consumable with a shelf life. The plasticizers that keep it supple gradually leave the compound, and the hose progresses from flexible to firm to brittle. Once hardened, it cracks at the places it used to bend, most often at a clamp or where the line wraps a frame tube. Heat radiating off the twin and the constant vibration of trail riding both compress that timeline.
Fuel chemistry contributes independently. Ethanol-blended gasoline draws in moisture, and a hose left standing full of E10 through a long layup develops a softened liner and gum residue that can shed downstream. Dry climates accelerate the exterior side of the equation by pulling moisture out of the hose wall. Between the two, a line that still looks acceptable can be well past reliable.
Symptoms That Should Get Your Attention
Catch the failure while it is still an inconvenience:
- A damp patch or puddle beneath the machine after it has been parked
- A gasoline smell hanging around the tank, most obvious right after shutdown
- Surface cracking, a glazed or chalky look, or a length that feels rigid when pinched
- An engine that bogs under load, hesitates on hard acceleration, or behaves as though the tank is nearly empty
- Dirt built up in a ring at a fitting, the fingerprint of fuel seeping and drying repeatedly
Note that a pressurized leak may never form a puddle, because escaping fuel can atomize and evaporate on the spot. A persistent smell with dry ground underneath is still worth chasing.
Removing the Old Hose
Once the system is bled and the battery is off, take the seat and panels off so you can follow the entire run from the pump module to the throttle body. Put a drain pan under the lowest point and keep a rag wrapped around each fitting as you open it, because a depressurized hose still holds fuel.
Slide any clamp several inches back along the hose before the joint moves. Quick-connect fittings need both locking tabs squeezed evenly and a straight axial pull, never a sideways pry, since aged plastic splits under that kind of load. If varnish has glued the hose to a barb, break the bond with a gentle twist; if that fails, slice the hose lengthwise and peel it off rather than putting force on the fitting. Photograph the routing and every clip before the old line is fully out, because the path past the front differential is not something you want to Reconstruct by guess.
Installation and the Leak Check That Ends the Job
Cut the new hose to the same length as the original. Extra length is not margin, it is a chafe point waiting to happen or a path into the driveline. Seat each end fully onto its fitting, all the way to the shoulder, and do it dry. Grease, oil, and silicone spray stay away from fuel connections entirely, because a lubricant film on the sealing surface is precisely what lets pressurized fuel creep past a clamp. Hot water is the only assembly aid a tight hose needs.
Install fresh clamps just behind the raised bead on each fitting, tightened evenly so the hose is gripped firmly without being deformed. A self-locking quick-connect at the tank simply pushes on until it clicks, and it should not receive a clamp; verify the latch with a solid tug instead. Route the hose back through every factory clip so it stays clear of hot exhaust and rotating components.
Now verify. Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line each cycle. Wipe both joints with a clean light-colored rag and watch for a returning stain. Then start the engine, let it idle for several minutes, and inspect again with everything hot and under working pressure. Reassemble the plastics last, once you are satisfied nothing is weeping.
Last item to keep in mind: the fuel filter on this Scrambler is integrated into the in-tank pump assembly instead of sitting inline where you can service it. New hose resolves a hose problem. If fuel starvation symptoms continue after a clean, dry installation, the inside of the tank is where the search moves next.
