Fuel Line Work on a 2014 Honda TRX500 Foreman 4x4 Power Steering

Open up a 2014 Foreman with power steering and you are looking at a fuel system that behaves differently from the older TRX500 machines. This generation runs Honda's PGM–FI electronic fuel injection, which means an in–tank pump, a supply line that holds pressure, and no petcock anywhere on the tank. Every step below is shaped by that, and the first thing it changes is that you cannot simply turn a valve and start pulling hoses.

The Layout You Are Dealing With

Fuel leaves the tank through a pump module that sits inside it, travels along a pressure–rated hose, and arrives at the throttle body. The filter element is part of that in–tank module rather than an inline unit you can reach on the hose, so the line itself is purely a delivery path. Fittings may be simple barbs with clamps or self–locking quick–connect couplers depending on where you are on the run, so look at what your machine actually has before ordering parts.

Follow the routing with a light while everything is still assembled. The Foreman is a 4x4 and the front differential with its supporting hardware occupies space a two–wheel–drive chassis leaves open, so the hose negotiates additional frame clearance points and rides in clips that hold it off exhaust and away from steering travel. Note each clip now, because a hose reinstalled in the wrong place chafes through in a season.

What Makes Rubber Fail

Fuel hose ages on the calendar. The compounds that keep the wall soft gradually leach out until the tube is stiff and glassy, and once it stops flexing it starts cracking. Heat cycling from the 475cc single accelerates it, and jolts through the chassis on rough ground concentrate stress right where the rubber has hardened. Machines stored in dry, low–humidity country go stiff sooner because the surrounding air pulls moisture out of the hose from the outside inward.

Ethanol–blended pump gas works the liner from within. E10 attracts water and slowly breaks the inner wall down, especially over months of sitting between riding seasons with fuel in the system. The hose can be brittle outside and softening inside at the same time, and on an injected Foreman anything the liner sheds travels toward the in–tank filter and the injector. That alone justifies replacing a hose on age rather than waiting for a failure.

Symptoms That Should Get Your Attention

A tired line usually signals before it quits. Watch for gasoline odor lingering around the machine after shutdown, when the circuit still holds residual pressure. A damp patch or small puddle on the skid plate or the floor is confirmation. Pinch along the hose and feel for hardened, chalky stretches or hairline cracks that open when flexed, and look for grit clinging to a wet ring at a fitting. Driveability follows: bogging under load, a stumble as the throttle opens, or a lean feel at higher rpm. On a pressurized system a small weep often atomizes and evaporates before it drips, so your nose can be the only witness.

Gear, Fuel Handling, and Ventilation

Have all of it ready before opening a fitting: nitrile or rubber gloves, an approved sealed container for captured fuel, injection–rated replacement hose in the original inside diameter, new clamps to match the fittings, a quick–disconnect release tool if a locking coupler is used, line–clamping pliers to do the job the absent petcock would have done, sockets and drivers for the seat and fender panels, and a healthy stack of rags.

Gasoline vapor is heavier than air and settles at floor level exactly where you kneel, so move the Foreman outdoors or open the overhead door completely instead of cracking a window. Shut down heaters with pilot flames, move chargers and power tools clear, and light the job with a sealed LED rather than an exposed bulb.

Removing the Old Hose

Relieve pressure first. Pull the fuel pump fuse or relay, crank the starter until the engine stalls, switch the key off, and disconnect the battery negative cable. Take off the seat and enough bodywork to reach both ends of the line. Position a drain pan and lay a rag over the first joint you open, since a depressurized hose still holds fuel that will run out when the seal breaks.

Slide worm–gear or spring clamps well back along the hose before disturbing a fitting. Press quick–connect tabs squarely and pull straight off, never sideways, because plastic collars grow brittle with age and crack under leverage. Twist each hose end gently to break the varnish bond at the barb, and slit a seized hose lengthwise with a razor rather than fighting it and risking damage to the fitting underneath.

Fitting the Replacement and Testing It

Cut the new hose to the same length as the old one. Surplus line rubs the frame or binds at full lock, and a short piece pulls at both ends. Push each end onto its barb until it bottoms out, working dry. Grease, oil, and silicone stay off fuel fittings without exception, because lubricant on the sealing surface gives pressurized fuel a path to creep out past the clamp. Warm a stiff hose end in hot water for a few seconds and it will slide on unaided.

Set new clamps just behind the raised bead at each fitting and tighten evenly, snug rather than crushing. Where the Foreman uses a self–locking quick–connect, push until the collar clicks and then tug firmly to confirm the latch caught; no clamp goes on that style and adding one accomplishes nothing. Return the hose to every original clip.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle primes the pump and brings the line up to pressure while you inspect both joints with clean, dry metal around them. Wipe and look again, then start the engine and check at idle with the panels still off. After several minutes of leak–free running the bodywork can go back on. If the machine still feels starved afterward, the in–tank filter and pump module is the next place to look, since a new hose cannot fix a restriction there.
