How to Replace the Fuel Line on a 2014 Honda Foreman 500 FM1 4x4

Deteriorating fuel hose eventually finds every machine, and the 2014 Foreman 500 FM1 is no exception. What makes this one different from the older carbureted Foremans is the delivery system: this foot-shift model is fuel injected, with the pump mounted inside the tank and no petcock valve anywhere to shut off flow. The hose you are replacing carries pressurized fuel, and that fact shapes the entire job.

Reasons Fuel Hose Hardens and Cracks

The dominant factor is heat cycling. Each warm-up and cooldown drives a little more plasticizer out of the rubber compound, and over years the wall shifts from soft and pliable to stiff and glassy. A stiff hose cannot flex with the frame anymore, so vibration turns fine surface checks into cracks. Look at the bends and the areas under clamps, since stress concentrates there.

Two environmental factors work in opposite directions. Dry, low-humidity climates pull moisture out of the hose wall and harden the exterior faster than damp regions do. Ethanol-blended pump gas goes after the interior, drawing in water and slowly degrading the inner liner. When fuel sits unused for months, gum forms and the softened liner sheds material, which on this injected Foreman collects in the filter inside the tank rather than in a serviceable inline filter.

The Signs to Look For

Pressurized systems can hide a small leak, because escaping fuel frequently atomizes and evaporates before it pools. Because of that, your nose is often the better instrument. A gasoline odor around the tank that is strongest right after shutdown, while the circuit still holds pressure, is a real symptom even with nothing on the ground.

Beyond smell, check for a wet patch or puddle under the machine, which indicates a larger breach. Run your fingers along the hose looking for hardened glassy stretches, a chalky dull surface, or visible cracking. Examine both fittings for a dust-caked ring left behind by dried seepage. Then consider driveability: bogging under load, a hesitation when you open the throttle hard, or a feeling of fuel starvation at higher rpm all suggest interrupted delivery.

Assembling Tools and Working Safely

  • Fuel line rated for injection pressure in the correct inside diameter, not general-purpose low-pressure hose
  • Line-clamping pliers to pinch off the tank side, since this Foreman has no petcock
  • Fresh clamps matched to the fittings, plus a quick-disconnect release tool if a locking coupler is present
  • Nitrile or rubber gloves and eye protection
  • A sealable drain container, rags, a flat-blade screwdriver, and sockets for the seat and plastics

The safety issue is vapor behavior. Gasoline fumes are heavier than air, so they settle and flow along the floor toward pilot lights and heater elements rather than rising and clearing out. Work outdoors or with the overhead door fully open, shut down every ignition source in the building, and cap the drain container as soon as it holds fuel.

Relieving Pressure and Removing the Old Line

Pull the fuel pump fuse and crank the engine briefly. It will run on residual pressure and stall, which is exactly what you want before opening a fitting. Turn the key off and disconnect the battery negative cable. Then clamp the tank-side hose with your line-clamping pliers so gravity does not empty the tank while the circuit is open.

Remove the seat and the fender panels blocking the tank outlet and the hose run toward the throttle body. Slide worm-gear or spring clamps well back before disturbing their fittings. On a quick-connect coupler, depress the locking tabs squarely and pull straight off — never lever sideways, since aged collars crack. On a plain barb, twist the hose a quarter turn to break the varnish bond, and if it holds fast, slit it lengthwise with a razor and peel it off rather than damaging the fitting.

Photograph the routing before the hose comes fully out. On this 4x4 chassis, front differential and driveshaft hardware occupy room a two-wheel-drive quad leaves open, so the line follows particular frame clearance points and clips. Note how it clears the manual shift linkage on the FM1 as well.

Fitting the New Hose and Verifying the Seal

Use the old piece as a length template and cut the replacement to match. Extra hose is not a margin of safety; it rubs on frame tubes, kinks where it loops, and can drift toward hot exhaust. Push each end fully onto its fitting until it bottoms against the shoulder, and assemble everything dry. Grease, oil, and silicone on a sealing surface give pressurized fuel a path to escape and allow the hose to walk off the barb over repeated heat cycles, so keep the fittings clean. Warming the hose ends in hot water makes stiff new rubber slide on without a fight.

Install new clamps just behind the raised bead on each barb, tightened evenly and snug rather than crushed. If the tank end uses a self-locking quick-connect, push until the collar clicks and then pull firmly to confirm it has latched; that connection seals on its own and should not get a clamp. Seat the hose in its original clips with clearance from the front driveline and the exhaust.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle pressurizes the circuit and lets you inspect both joints while they are still dry. Wipe them down and check again with a flashlight. When the system holds, start the engine, look at the fittings at idle, then shift through the gearbox as it reaches operating temperature and inspect once more with everything hot. Bodywork goes on last. Remember that this injected Foreman carries its fuel filter inside the tank as part of the pump assembly rather than inline on the visible hose, so if delivery problems continue after a clean install, that in-tank unit is where to look next.
