Fuel Line Replacement on a 2014 Honda TRX500 Foreman 4x4 ES with Power Steering

The first thing to establish on a 2014 TRX500 Foreman 4x4 ES with power steering is that this generation runs electronic fuel injection rather than a carburetor. That changes the job in one important way: there is no petcock under the tank to shut off flow, and the supply hose holds pressure from an electric pump mounted inside the tank. Open a fitting on a pressurized line and you get a spray, not a drip. Bleed the system down first and the rest of the repair is no harder than any hose swap.

No Petcock, So Bleed the Pressure Instead

Because the pump lives in the tank and feeds the throttle body through a pressurized hose, your shutoff is electrical rather than mechanical. Locate the fuse box, pull the fuel pump fuse or relay, then crank the engine briefly until it stalls and refuses to restart. Turn the key off and disconnect the negative battery cable. That sequence drops the line pressure to nearly nothing before you touch a fitting, which is the single most important difference between this machine and the carbureted Foreman models that came before it.

Understand also that there is no float bowl drain to empty on an injected Foreman, and no serviceable filter out on the visible hose. The fuel filter is integrated into the in–tank pump module, so a fresh hose does nothing for a restricted filter. Even after bleeding, the line still holds residual fuel, so lay a rag over each fitting as you open it and keep the drain pan positioned underneath.

Why the Hose Degrades Over Time

Fuel hose ages chemically. The plasticizers that give it flexibility slowly leave the wall through years of heat cycling, and what remains is stiff, slightly shrunken, and quick to crack when flexed. Dry climates speed this up by drawing moisture out of the hose and hardening the exterior until the surface goes chalky and crazes.

Ethanol–blended pump gas comes at it from inside. Alcohol in the fuel carries water into the system, gradually breaking down the inner liner, and fuel left standing through a long inactive stretch leaves gum that bonds the hose to the fittings and can shed particles downstream toward the injector. On an injected machine that matters more than on a carbureted one, since the injector orifice is far less tolerant of debris than a carburetor jet.

Signs Your Foreman Needs a New Line

Watch and smell for these:

  • Wet spots or a small puddle beneath the machine after it has been parked
  • A persistent gasoline odor, strongest shortly after shutdown while the system still holds pressure
  • Fine cracking, a chalky texture, or a hardened section you can feel when pinching the hose
  • Bogging under load, stumbling on hard acceleration, or a lean condition that behaves like fuel starvation
  • Weeping at a fitting, often visible only as a dust–caked ring where fuel has dried

A pressure–side leak on an injected machine does not always leave a puddle, because fuel can atomize and evaporate before it reaches the floor. Trust your nose here as much as your eyes.

What to Have on the Bench

Stage everything before you begin:

  • Nitrile or rubber gloves and eye protection
  • A drain pan plus a sealed, fuel–rated container
  • Replacement hose rated for fuel–injection pressure in the correct inside diameter, not general purpose carburetor hose
  • Fresh clamps to suit the fittings you find, and a quick–disconnect tool if your machine uses a locking coupler at the tank flange
  • Line–clamping pliers to pinch off any low pressure section, since there is no petcock to close
  • Screwdriver, sockets for the seat and plastics, a pick, and clean rags

Work outdoors or with the shop door wide open, and keep every ignition source out of the space. Gasoline vapor is heavier than air and pools at floor level, so ventilation down low matters far more than an open window overhead. No grinding or torch work in the building while a line is open, and take the soaked rags outside when you finish.

Removing the Old Hose

With pressure bled and the battery disconnected, remove the seat and the plastics that cover the tank and the run back toward the throttle body. Slide the pan into position and drape a rag over the first joint you open. If a spring clip or worm–gear clamp secures the hose, move it well back before disturbing the fitting. If your Foreman uses a quick–connect coupler, release the retainer and depress the locking tabs squarely, then pull straight off without prying sideways — those plastic collars grow brittle with age and crack if you lever them.

Twist a varnished hose end gently to break its bond with the barb instead of hauling on it, and slit a truly stuck end lengthwise with a razor rather than risking the fitting. Record the routing as it comes out. This 4x4 chassis carries a front differential and driveshaft, plus the electric shift and power steering harnesses, so the hose threads through more clips and clearance points than a two–wheel–drive quad would need. Photograph each one.

Installation and Pressure Testing

Cut the new hose to match the original exactly, since a long line chafes on the frame or fouls the steering while a short one strains the fittings. Push each end on dry, fully seated, and leave grease, oil, and silicone entirely out of it — lubricant on a sealing surface gives pressurized fuel a path to creep out. Warm water softens a tight end without contaminating anything. Set the clamps just behind the bead on each barb and snug them evenly. Where a self–locking quick–connect is used, push until the collar clicks, reseat the retainer, then tug firmly to confirm it has latched; no clamp belongs there.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and pressurizes the circuit, letting you inspect both joints while everything is still dry. Look and feel for seepage, then start the engine and check again with a clean rag as it idles and warms. Only after several minutes of leak–free running should the plastics go back on. If fuel delivery problems persist after a clean install, the in–tank filter and pump module are the next thing to investigate.
