How to Replace a Worn Fuel Line on a 2014 Can-Am Outlander MAX 800R XT-P

The first five minutes of this job decide how the rest of it goes. On a 2014 Outlander MAX 800R XT-P the Rotax V-twin is fuel injected, drawing from a pump inside the tank, and that means the hose you are about to open is holding pressure right now. There is no petcock to close the way there would be on a carbureted quad, so the pressure has to be released deliberately before a single clamp is touched.

Killing Fuel Pressure the Right Way

Pull the fuel pump fuse or relay first, then crank the engine. It will fire briefly and stall as the line empties, which is exactly what you want. Turn the key off and disconnect the negative battery cable so the pump cannot cycle while your hands are in the machine. Even after all that, expect residual fuel in the hose; depressurized is not the same as empty, so a drain pan and a rag over the first fitting are not optional. Riders used to carbureted machines sometimes skip this step out of habit and learn the difference immediately.

Why the Old Hose Failed

Fuel line is a wear item that fails on two fronts at once. Heat cycling from the twin drives the plasticizers out of the rubber, leaving it hard and glassy until it can no longer flex with the chassis, at which point the bends start cracking. Dry, low-humidity climates accelerate that hardening because the surrounding air pulls moisture out of the hose wall.

From the inside, ethanol-blended fuel absorbs water and, when left standing through an off season, gums and softens the inner liner. The exterior can look serviceable while the interior sheds material, and on this injected machine that material heads for the pump screen and injector rather than settling into a float bowl with a drain screw the way it would on a carbureted quad.

Signs You Should Not Ignore

Watch for these:

  • Fuel wetness on the skid plate or a dried stain on the floor beneath the machine
  • A gasoline smell that sharpens for a few minutes after shutdown while the circuit still holds pressure
  • Hairline cracking, a chalky gray cast, or a stretch that will not compress when pinched
  • Grit stuck in a damp ring at a fitting, the signature of a slow weep
  • Bogging under load, hesitation on hard throttle, or a lean surge at higher rpm

Because the fuel is pressurized, a small leak often atomizes on hot engine surfaces and never reaches the ground. A persistent odor with a clean floor is still worth investigating with a light and a gloved hand.

What to Have Ready, and Working Safely

Stage the following before disassembly:

  • Nitrile gloves and eye protection
  • A drain pan and a sealed, approved container for recovered gasoline
  • Injection-rated replacement hose in the original inside diameter
  • Line-clamping pliers, which take over for the petcock this model does not have
  • Fresh clamps in the correct style, plus a quick-connect release tool if a locking coupler sits at the tank outlet
  • Sockets and drivers for the seat and side panels, a razor knife, and a good supply of rags

Ventilate the space for real. Gasoline vapor is heavier than air and settles near the floor, so raise the overhead door or work outdoors instead of relying on a window, and clear out chargers, shop heaters, and any pilot-light appliance beforehand. Gloves stay on the whole time, since fuel strips skin oils fast.

Working the Line Free of Its Fittings

With the seat and plastics off, follow the hose from the tank fitting forward to the throttle body and slide each clamp well back before disturbing the joint. Quick-connect couplers release under even pressure on both tabs and a straight pull, and prying one at an angle splits a collar that has spent a decade under bodywork. Break a bonded hose loose with a gentle twist on the barb, and if it has fused solid, slit it lengthwise and peel it away rather than risking a scored or bent fitting.

Note the routing as it comes out. This is a 4x4, so the front differential and its supporting crossmembers occupy space, and the long-travel XT-P suspension means the chassis flexes more than most utility quads. Getting the hose back into its original clips keeps it clear of the driveline and exhaust and prevents chafing later.

Installation and Proving the Repair

Cut the new hose to match the original length, resisting the urge to leave extra. Slack finds a frame edge to rub through, and a short piece pulls at both fittings each time the suspension works. Push each end fully onto its barb until it seats against the shoulder, and assemble dry. Grease, oil, and silicone spray stay off fuel fittings entirely, because a lubricant film on the sealing surface is precisely the path pressurized gasoline uses to escape past a clamp. Dip a stiff hose end in hot water if it resists.

Place fresh clamps just behind the raised bead at each fitting and tighten evenly, snug without cutting into the rubber. Where the tank side uses a self-locking quick-connect, push until it clicks and confirm with a hard tug, then leave it clamp free by design.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump repressurizes the new hose. Wipe both joints and study them for beading while everything is cold and dry, then start the engine and check again at idle as heat and vibration develop. Only after several minutes of leak-free running should the bodywork go back on.

Last thing to keep straight: the injected XT-P houses its fuel filter inside the tank as part of the pump assembly rather than inline on the visible hose. A new line will not clear a restricted filter, so if the machine still feels starved after a clean install, that in-tank module is the next stop.
