Once the wall is hard, ordinary chassis flex on rough ground starts driving hairline cracks into it, and each ride works those cracks a little deeper.

Climate is a bigger factor than most owners expect. In dry, low-humidity country the surrounding air pulls moisture out of the hose wall and stiffens it from the outside in, which is why a line in the arid West can be crunchy years before an identical hose in a humid region shows any change at all. Meanwhile, ethanol-blended pump gas erodes the inner liner. Alcohol content draws water into the fuel and slowly attacks the bore, and that damage runs fastest when the machine sits through an off-season with old fuel still standing in the line. The net effect on a machine of this age is a hose that can look serviceable outside while shedding material inside toward the injectors.

Confirming What You Are Working With

This model is fuel-injected, and everything about the procedure follows from that. There is no petcock anywhere on the chassis to close off gravity flow, because gravity is not what moves fuel here. An electric pump inside the tank pressurizes a feed hose running to the fuel rail, and that pressure remains bottled up in the line for a long while after shutdown. Anyone who has cracked a fitting on an injected quad without bleeding it first remembers the result.

The MAX chassis also matters for access. The stretched frame that makes room for the rear passenger seat, combined with 4x4 hardware including a front differential and drive shaft, means the hose passes more clips and clearance points than it would on a compact two-wheel-drive quad. Plan on a few extra minutes with the plastics off just mapping the run.

Early Indicators of a Failing Line

Look and smell for these before you commit to the repair:

  • Fuel odor hanging around the machine after shutdown, especially while the circuit still holds pressure
  • A wet spot on the skid plate or a puddle on the floor when the quad has been parked with fuel in the tank
  • Fine cracking or a chalky, sun-bleached texture on the hose surface
  • A section that feels rigid rather than springy when pinched
  • A bog on hard acceleration, a lean surge at higher rpm, or symptoms that mimic a nearly empty tank
  • Grime stuck in a ring at a fitting, evidence of repeated seepage and evaporation

Tools, Parts, and Handling Gasoline Responsibly

Stage the whole kit before the first fitting comes apart:

  • Fuel-injection rated hose in the original inside diameter, not general purpose carburetor line
  • Fresh clamps in the right style, and a quick-disconnect release tool if you find locking couplers
  • Line-clamping pliers, which take the place of the petcock this model does not have
  • Nitrile or rubber gloves and eye protection
  • An approved sealed container for drained fuel plus a shallow catch pan
  • Socket set, plastic trim tools, razor knife, and a generous supply of clean rags

Ventilation deserves genuine attention rather than a token nod. Gasoline vapor is heavier than air, so it sinks and pools across the floor where it is easy to ignore. Roll the machine outside if you can, or open the door completely and put a fan at floor level moving air out. Keep water heater pilots, battery chargers, and any spark source well away, wash fuel off skin promptly, and never work under a hot bulb hanging near an open fuel fitting.

Extraction and Reinstallation

Begin by relieving pressure: pull the fuel pump fuse, crank the engine until it dies, key off, battery negative disconnected. Then remove the seats and side panels for access to the tank and the hose heading to the fuel rail.

Position your pan and cover each joint with a rag as you open it, because residual fuel will still escape. Slide clamps well back along the hose rather than wrestling them in place. Quick-connect couplers come apart by pressing both tabs squarely and pulling straight; levering sideways cracks aged plastic. Hose bonded to a barb by dried varnish should be twisted loose or slit lengthwise with a razor and peeled away, never yanked. Photograph the routing and every retainer before the old line is fully out.

Cut the new hose to match the old one precisely. Slack length is not insurance, it is a future chafe point or a heat exposure problem. Seat each end fully onto its barb, dry. Skip grease, oil, and silicone completely; lubricant on a sealing surface is a leak path for pressurized fuel, not an aid. If an end resists, dip it in hot water for a few seconds and it will slide right on. Install new clamps just behind the bead on each fitting and tighten evenly, firm without crushing. A self-locking quick-connect needs no clamp, only a positive click and a hard tug to verify the latch. Return the hose to every original clip so it stays away from the front driveline and hot surfaces.

Proving the Repair Holds

Put the fuse back, Reconnect the battery, and cycle the ignition on and off five or six times without starting. Each cycle spins the pump and pressurizes the line, which is exactly the state you want for leak hunting on a still-dry system. Run a clean rag over both joints and watch for a bead or a wet sheen. Then fire the Rotax and inspect again at idle, let it run several minutes, and check once more before the plastics go back on.

Keep one platform quirk in mind as you finish. On the injected Outlander MAX, the fuel filter is built into the in-tank pump module instead of sitting inline where it can be swapped on the visible hose. New line resolves leaking, cracking, or collapsing hose, but it does nothing for a restricted filter. If the machine still runs lean or bogs after a clean, leak-free installation, that in-tank assembly is where the investigation continues.
