Fuel Line Work on a 2014 Can-Am Outlander MAX 800R DPS

A pressurized fuel system deserves a little more respect than a gravity-fed one, and the 2014 Outlander MAX 800R DPS is firmly in the former camp. The Rotax V-twin here is fuel injected, drawing from a pump inside the tank, so the hose you are about to replace holds pressure long after the key comes out and there is no petcock anywhere to shut off flow. Set the bench up accordingly and the job stays clean.
Bench Setup for a Pressurized System
Have every one of these within arm's reach before you loosen a fastener:
- Nitrile gloves and eye protection, because a fitting can spit under residual pressure
- A shallow drain pan and a sealed, approved container for captured gasoline
- Replacement hose rated for fuel injection pressure and matched to the original inside diameter
- Line-clamping pliers, which take over the job a petcock would do on a carbureted quad
- Fresh clamps in the same style as the originals, plus a quick-connect release tool if a locking coupler sits at the tank outlet
- Sockets and drivers for seat and panel hardware, a razor knife, and a generous supply of rags
Take the ventilation requirement at face value. Gasoline vapor is denser than air, so it collects along the floor where a high window accomplishes nothing. Open the main door, or roll the machine outside, and remove chargers, heaters, and any open flame from the space. Gloves stay on for the duration, since fuel pulls the oils out of bare skin fast.
Why the Hose Stops Doing Its Job
Fuel line is consumable rubber. Heat cycling from the twin drives out the plasticizers that keep it supple, and after enough seasons the hose is hard, shiny, and unable to flex with the frame. Cracks develop where it bends around chassis structure, often invisible until you flex the hose by hand. Dry climates accelerate the whole process, since low humidity draws moisture out of the hose wall.
Ethanol-blended fuel works from the inside. It absorbs water, and when it sits in the line through an off season it gums and softens the inner liner. That leaves the hose degrading in two directions simultaneously, often with nothing obvious on the surface. A carbureted machine funnels the resulting debris into a float bowl you can drain and inspect; the injected 800R DPS sends it toward the pump screen and injector, which is why the hose is better replaced early than late.
Spotting a Line About to Fail
Look for a wet spot or dried stain on the skid plate and floor beneath the machine, and pay attention to a gasoline smell that grows stronger for a few minutes after shutdown while the circuit is still pressurized. Inspect the hose itself for fine checking, a chalky gray cast, or a stretch that no longer compresses under your fingers. A ring of dirt stuck to a fitting is the classic evidence of fuel weeping and drying in place.
Running symptoms matter too. Bogging on a climb, hesitation when you open the throttle quickly, and a lean surge at higher rpm all indicate the engine is not receiving the fuel it expects. On this injected platform, leaked fuel often atomizes off warm castings and never drips, so a strong odor with a dry floor is still a real finding.
Getting the Old Hose Out
Depressurize the circuit before disassembly. Pull the fuel pump fuse, crank until the engine stalls, turn the key off, then disconnect the negative battery lead. Remove the seat and the plastics that block the hose run between tank and throttle body. Slide the drain pan under the work area and drape a rag over the first fitting you plan to open, since a line with no pressure still contains fuel.
Slide clamps back along the hose before disturbing the joint. A quick-connect coupler comes off when both tabs are pressed squarely and the body is pulled straight back, never rocked to one side, because aged plastic collars split under prying. Break a varnish bond with a slow twist on the barb, and if the hose is truly seized, slit it lengthwise and peel it away rather than risking a bent fitting.
Photograph the routing before it is gone. As a 4x4, this MAX shares the area with front differential hardware and additional frame crossmembers, and the DPS steering assembly adds another component to route around, so the factory path keeps the hose clear of both those parts and exhaust heat.
Installing and Sealing the New Line
Cut the replacement to the length of the original, no more. Excess hose finds something to chafe on, while a short piece keeps both fittings under constant tension. Push each end onto its barb until it seats against the shoulder, and assemble dry. Grease, oil, and silicone spray never belong on a fuel fitting; a lubricant film on the sealing surface is exactly the path pressurized gasoline exploits. Warm a stiff hose end in hot water if it does not want to slide on.
Place new clamps just behind the raised bead on each fitting and tighten evenly, snug without cutting into the rubber. If a self-locking quick-connect handles the tank end, push it until it clicks and tug firmly to confirm engagement, adding no clamp there. Reseat the hose in every original clip and guide before any bodywork returns.
Proving It Dry, Then Riding
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. The pump primes with each cycle and pressurizes the new hose, giving you a clean inspection while everything is still dry. Wipe both joints, look and feel for beading, then start the engine and check again at idle as heat and vibration develop. Panels go back only after several minutes of leak-free running.
Keep filtration expectations realistic. On the injected MAX 800R DPS the fuel filter is integrated into the in-tank pump assembly rather than sitting inline where you could swap it during this job. If the machine still acts starved after a clean hose replacement with no leaks, that in-tank unit is where the investigation continues.
