An electric pump lives inside the fuel tank and pushes fuel through the line under real pressure toward the throttle body. Every step of this job flows from that single fact, and skipping the pressure-relief stage is how a routine repair turns into a garage full of fuel vapor.

What Actually Wears Out Inside the Hose

Fuel hose is a consumable, even though nobody sells it that way. The rubber compound depends on plasticizers to stay flexible, and those additives slowly migrate out over the years. What was once a soft, springy hose turns stiff enough that it holds a set when you bend it, and stiff rubber cannot absorb the constant vibration a big V-twin sends through the chassis. Micro fissures start at the surface and work inward.

Climate accelerates the process. Owners in arid regions notice hoses going glassy years earlier than riders in humid areas, because dry air steadily pulls moisture out of the hose wall. Ethanol-blended pump gas pushes from the opposite direction, since alcohol attacks the inner liner and swells or softens it, particularly when a MAX 650 sits for a season with fuel standing in the line. A decade-old hose can look fine on the outside while it sheds material internally, and that debris heads straight for your injectors.

Signs Your Line Is on Borrowed Time

A hose rarely bursts without warning. Watch for these:

  • A damp patch or small puddle of gas under the machine after it sits parked overnight
  • A sharp fuel smell around the tank area, usually strongest right after shutdown while the system still holds pressure
  • Visible surface cracking, a chalky white haze, or a hard section you can feel when you pinch the hose between two fingers
  • Bogging under load, a stumble as you roll into the throttle, or behavior that mimics a nearly empty tank
  • A crusted, dust-caked ring at either fitting, which means fuel has been weeping and evaporating there for a while

Injected machines hide small leaks better than carbureted ones. Pressurized fuel escaping through a pinhole often atomizes and evaporates before it can drip, so your nose will frequently beat your eyes to the diagnosis on this Outlander.

Tools, Parts, and a Real Word About Gasoline

Collect everything before the first fitting comes loose:

  • Nitrile or rubber gloves, since gasoline strips skin oils fast and carries additives you do not want absorbing
  • An approved metal or plastic container for whatever fuel escapes, plus a wide drain pan
  • Replacement hose rated for fuel injection pressure and matched to the original inside diameter — low pressure carburetor hose will not survive here
  • Fresh clamps in the correct style, and a quick-disconnect release tool if your MAX uses a locking coupler at the tank outlet
  • Line-clamping pliers, which take the place of the petcock this model does not have
  • Basic hand tools for the seat, racks, and side plastics, plus clean rags and a razor knife

Work outside or with the garage wide open, and get a fan moving air at floor level. Gasoline vapor is heavier than air, so it settles and pools low where a water heater pilot or a dropped extension cord can find it. Keep the battery disconnected while lines are open and no smoking or grinding anywhere nearby.

Getting the Old Hose Out of the Chassis

Relieve pressure first. Pull the fuel pump fuse or relay, crank the engine for a couple of seconds until it stalls or refuses to fire, then switch the key off and disconnect the negative battery cable. Strip the seat and the side panels needed to expose the tank outlet and the run of hose heading toward the throttle body. On the MAX chassis, remember you are dealing with a stretched two-up frame, so the hose has a longer path and more retaining clips than a single-seat Outlander.

Slide a pan underneath and drape a rag over the first joint you break, because a depressurized line still holds a surprising amount of standing fuel. Push worm-gear or spring clamps well back along the hose before disturbing the fitting. For a quick-connect, press the locking tabs squarely and pull straight off — prying sideways cracks aged plastic collars. Twist a stuck hose gently to break the varnish bond at the barb instead of hauling on it, and if it still will not budge, slit it lengthwise and peel it away rather than risking damage to the fitting itself.

Photograph the routing while the old hose is still in its clips. This driveline is a selectable 2WD and 4x4 setup, so front differential hardware and its actuator wiring crowd the area, and a hose put back through the wrong gap will chafe on something that moves.

Fitting the New Line Correctly

Cut the replacement to match the original exactly. Extra length is not insurance; a long hose sags into hot exhaust or rubs a frame edge until it wears through. Push each end fully onto its barb until it seats past the raised bead, and do it dry. Never use grease, oil, or silicone spray on a fuel fitting, since any lubricant film on the sealing surface gives pressurized fuel a path to creep out under the clamp. A quick dip in hot water softens a stubborn end enough to slide on unassisted.

Set new clamps just behind the bead on each fitting and tighten them evenly, snug rather than crushed. If the tank side of your Outlander uses a self-locking quick-connect, push until it clicks and then tug firmly to confirm the latch caught; that joint needs no clamp at all. Return the hose to every original clip and guide before the plastics go back on.

Proving the Repair and One Filter Note

Reinstall the pump fuse, Reconnect the battery, then cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the circuit while the engine stays cool and quiet, which is the ideal moment to inspect both joints with a flashlight and a clean white rag. Any dampness at all means the hose is not seated or the clamp is not positioned correctly. Once it stays dry, start the engine, let it idle several minutes, and check again with the machine warm.

Keep in mind that the fuel filter on this injected Outlander sits inside the tank as part of the pump module rather than inline where you can inspect it. A fresh hose solves a leaking hose, but if fuel starvation symptoms persist after a clean install, that in-tank assembly is the next place to look.
