On the 2014 Outlander MAX 500 XT, the injected Rotax 500 V-twin draws from a pump housed inside the tank, so the hose feeding the throttle body carries pressure rather than a gravity trickle. That absence of a petcock is the first thing to plan around, and the reason this job has a specific order of operations.

The Chemistry Working Against Your Hose

Ethanol-blended fuel is the quiet villain here. Alcohol in the blend absorbs water from the air, and gasoline that sits in the line during a slow month goes to work on the hose's inner liner, softening it and shedding fine material into the fuel stream. Nothing about that damage is visible from outside the hose.

The outer wall deteriorates by a separate route. Heat cycling from the V-twin below drives the plasticizers out of the rubber, taking the flexibility with them. What began as a soft hose turns firm, then glassy, and once it reaches that state ordinary frame flex over rocky ground opens hairline cracks in the surface. Riders in dry, arid regions reach that point earlier, because low humidity pulls moisture out of the hose wall and accelerates hardening. On a machine over a decade old, assume both processes are well underway.

Symptoms of a Hose on Its Way Out

  • Fuel pooled or smeared beneath the machine after it has been parked
  • A gasoline smell around the tank area that will not clear, sharpest right after shutdown
  • Cracking, glazing, or a section that pinches like a piece of hard tubing
  • A crust of dirt in a ring at either fitting, the fingerprint of slow weeping
  • The V-twin bogging on throttle, running lean, or acting fuel-starved with a full tank

Keep in mind that a leak in a pressurized line often atomizes and evaporates before it drips. A strong fuel odor over a clean floor still means something is wrong.

What You Need and How to Stay Safe

Have all of this laid out before you begin: nitrile or rubber gloves, eye protection, injection-rated hose in the original inside diameter, new clamps in the matching style or a quick-connect release tool, line-clamping pliers to stand in for the petcock, a shallow catch pan, a sealed fuel-rated container, a razor blade, sockets and drivers for the seat and side panels, and a stack of rags.

Gasoline deserves genuine caution, not a token warning. Its vapor is heavier than air, which means it flows downward and settles into a layer across the floor exactly where you will be kneeling. Work outdoors when weather permits, or open the shop so air actually moves low down. Shut off furnaces and water heaters with standing pilot flames, keep grinders and torches out of the building entirely, and stage a fire extinguisher next to the machine rather than across the room.

Taking the Old Line Off

Bleed the pressure before touching a fitting. Pull the fuel pump fuse, let the engine run until it starves and quits, turn the key off, then disconnect the battery negative cable so the pump cannot cycle unexpectedly. Remove the seat and enough plastic that both hose ends are easy to reach; cramped access is how fittings get broken.

Slide the catch pan under the work area and drape a rag over the first joint you open, since the hose remains full of liquid fuel. Push clamps well back along the hose before disturbing the fitting. If a locking quick-connect is present at the tank, squeeze the tabs evenly and draw the coupler straight off; lateral pressure cracks collars that have aged in sun and mud.

Dried varnish often glues the hose to its barbs. Break that bond with a light twist, and if the hose still refuses, slit it lengthwise and peel it away rather than prying at the fitting. Record the routing carefully as you go. The MAX 500 XT is a selectable 4x4, and the front differential and its associated hardware push the supply hose along a slightly longer path with clips and clearance points a two-wheel-drive quad avoids.

Installing the New Hose

Cut the replacement to the length of the piece you removed and no more. Excess hose is not spare capacity; it is a section waiting to chafe on a frame tube or interfere with steering travel. Push each end fully onto its barb until it seats past the raised bead, working entirely dry. Keep grease, oil, and silicone spray away from every sealing surface, because lubricant is precisely what allows pressurized fuel to creep out from beneath a properly tightened clamp. If a hose end resists, twenty seconds in hot water softens it enough to slide on.

Position new clamps just behind the bead and tighten them evenly, snug enough to seal without biting into the rubber. Self-locking quick-connects take no clamp; push until the collar clicks and confirm with a firm tug. Seat the hose in every original clip so it stays clear of exhaust heat and the front driveline.

Checking Your Work Before You Ride

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and pressurizes the line, giving you a clean look at both joints before any fuel has had a chance to move. Wipe each fitting with a pale rag and inspect for staining, which shows up long before a visible drip does.

Then start the V-twin and check again while it idles. Vibration finds seals that hold under static pressure and weep under real operating conditions. Once you have several minutes of dry idle, reinstall the bodywork and take a short ride, then look one more time with the machine warm.

One final consideration for this platform: the fuel filter on the injected MAX 500 XT sits inside the tank as part of the pump assembly rather than inline on the visible hose. A new line takes care of cracks and leaks, but if the engine still feels short on fuel under load, that in-tank module is where the investigation continues.
