What It Takes to Replace the Fuel Line on a 2014 Can-Am Outlander 800R

Understanding Why the Hose Gives Out

A fuel line on a 2014 Outlander 800R fails for reasons that have nothing to do with abuse. Rubber fuel hose is manufactured with compounds that keep the wall soft and flexible, and those compounds slowly leave over the years. The hose stiffens, then goes brittle, and once that happens ordinary chassis vibration on rough ground and repeated heat cycling from the Rotax V-twin turn stiffness into surface cracking. It is a time-based failure more than a use-based one, which is why a low-hour machine can have a worse hose than a well-ridden one.

Climate accelerates it. Arid air with low humidity draws moisture straight out of the rubber, so an Outlander that spends its life in high desert country hardens years earlier than the same machine in a wet region. Working the other direction, ethanol-blended pump gas attacks the hose liner from the inside. E10 attracts water into the fuel system and gradually breaks down the inner wall, and any period where the quad sat unused with fuel in it contributes gumming and softening. The end result is a hose hardening outward and shedding inward at the same moment, which is why appearance alone is a poor test.

Fuel Delivery on This Machine

Confirm the system before you shop for parts. The 2014 Outlander 800R runs the 800R Rotax V-twin with electronic fuel injection, so there is no petcock anywhere under the tank. An electric pump module inside the tank feeds the throttle bodies through a line that stays pressurized long after the key is off. You bleed that pressure deliberately as the first step of the job, and you buy hose rated for injection pressure rather than the low-pressure line that suits a gravity-fed carburetor.

Drive configuration is a minor but real factor. This is a 4x4 with selectable two-wheel drive, and the front differential plus the frame structure holding it fills the space ahead of the engine. The route the hose takes uses additional clips and clearance points a two-wheel-drive quad would not need. Nothing about the technique changes; you simply spend longer tracing the path and getting the new hose back into the same guides.

Spotting Trouble Before It Strands You

  • A damp patch or small pool of fuel on the skid plate or the floor after the machine has been parked
  • Gasoline smell lingering near the tank, sharpest in the minutes immediately following shutdown
  • Fine cracking, a chalky texture, or a stretch of hose that feels rigid and glossy when you pinch it
  • Bogging on throttle, a lean hesitation under sustained load, or the engine behaving as though the tank is empty when it is not
  • A dirt-caked ring at a fitting, which marks fuel that has been weeping and drying there repeatedly

Keep in mind that injected systems hide small leaks well. Fuel escaping under pressure can atomize and evaporate before it forms a drop, so no puddle does not mean no leak. A fuel smell you cannot account for justifies pulling the panels.

Parts, Tools, and Handling Gasoline Sensibly

  • Rubber or nitrile gloves — gasoline defats skin fast and carries additives you would rather not absorb
  • A drain pan and a fuel-rated container for the line contents
  • Injection-rated replacement hose in the correct inside diameter
  • Fresh clamps in the right style, plus a quick-disconnect release tool if a locking coupler sits at the pump module
  • Line-clamping pliers to pinch off a low-pressure section in the absence of a petcock
  • Hand tools for the seat and plastics, a razor blade, and plenty of clean rags

Give the workspace real thought. Gasoline vapor is heavier than air and sinks toward the floor, which is exactly the level you will be working at while reaching under the tank. Ventilation has to happen low, so an open window at head height is useless here. Do the job outside, or with the shop door raised fully and a fan pushing air across the ground. Every ignition source leaves the space, including water heater pilot lights and hot work lamps, and a fire extinguisher stays within reach the whole time.

Taking the Old Line Off

Begin by depressurizing. Pull the fuel pump fuse, crank the engine briefly until it quits or will not start, turn the key off, and disconnect the negative battery cable. Remove the seat and side panels for clear access to the tank and the hose running toward the throttle bodies.

Position the drain pan and lay a rag over the first fitting you plan to open, because a depressurized hose still contains fuel. Slide worm-gear or spring clamps well back along the hose before disturbing the joint. A quick-connect coupler releases when you press its locking tabs evenly and pull straight off; prying it sideways breaks collars that have gone brittle with age. If varnish has cemented the hose to a barb, a gentle twist normally frees it, and if it does not, slit the hose lengthwise and peel it away instead of forcing the fitting. Photograph the routing, all clips, and each place the line clears front driveline components before the final retainer comes off.

Fitting the New Hose and Verifying No Leaks

Cut the replacement to the same length as the original. Extra hose chafes on frame tubes or drifts toward hot exhaust, and neither is worth the supposed margin. Seat each end fully onto its barb and install it dry. Grease, oil, and silicone all give pressurized fuel a route past the sealing surface, so none of them belong here. Soften a stubborn end in hot water for a few seconds instead.

Place new clamps just behind the raised bead on each fitting and tighten them evenly, snug without biting into the rubber. Where a self-locking quick-connect is used at the tank, push until it clicks and pull hard to confirm the latch took hold. That fitting requires no clamp. Reseat the hose in every original clip so it stays clear of the driveline and heat.

Refit the fuse, Reconnect the battery, then cycle the key on and off several times without cranking so the pump loads the circuit while the joints are dry and easy to read. Inspect both connections with a light and a bare finger. Start the engine and go over them again at idle before any plastics go back on. Finally, note that on this injected platform the fuel filter lives inside the tank with the pump assembly rather than inline on the hose, so persistent delivery problems after a clean install point at that module, not the line you just replaced.
