Swapping the Fuel Line on a 2013 Suzuki Ozark 250 2x4

Every part of this job goes smoother if the bench is stocked before the first fitting comes loose. The 2013 Ozark 250 2x4 uses a carbureted, gravity fed fuel system with a hand operated fuel valve tucked under the left side of the tank, which means there is no pump to depressurize and no injector rail to worry about. That simplicity is exactly why so many owners tackle this themselves, but it also means the fuel wants to run downhill the instant a hose lets go — so preparation is the difference between a tidy job and a soaked floor.
Tools and Materials Worth Staging First
- Replacement fuel hose in the same inside diameter as the original, cut a little long for trimming
- Fresh clamps — spring clips or small worm gear clamps, one per fitting
- Nitrile gloves and safety glasses
- An approved gas can or sealable metal container for the drained fuel
- Flat blade screwdriver for the float bowl drain and clamp screws
- Needle nose pliers, a small socket set for the seat and panel fasteners, and a sharp blade
- Rags, plus a funnel if you plan to return the drained fuel to the tank
The safety piece here is genuine and worth more than a sentence. Gasoline vapor is heavier than air and pools at ground level, so open the garage door completely or push the Ozark outside rather than relying on a cracked window. Kill any pilot lights, unplug space heaters, put the grinder away, and keep a dry chemical extinguisher within arm's reach. Fuel also strips the natural oils out of skin quickly, which is the practical reason for gloves rather than a legal one.
How These Hoses Wear Out
Fuel line does not usually fail from abuse. It fails from chemistry and calendar time. The rubber compound depends on plasticizers to stay supple, and heat cycling from the air cooled single slowly bakes them out. What began as soft, flexible hose turns stiff, then glassy, then cracked at every bend point. Dry climates speed this along noticeably, since low humidity draws moisture out of the hose wall and hardens it from the outside in. An Ozark that lives in arid country can have brittle lines with far fewer hours on the clock than a machine from a wetter region.
Working the other direction, ethanol blended fuel attacks the inner liner. Alcohol pulls in moisture and gradually breaks down the rubber from within, and the effect is worst when a machine sits for weeks with old gas standing in the line. The result is a hose that is hard outside and soft inside, shedding fine particles toward the carburetor. Those particles end up in the float bowl and the jets, which is why a clogged carburetor and a deteriorating hose so often show up together on a quad in its second decade.
Catching the Problem Before It Strands You
Look and sniff around the machine every few rides. Fuel staining on the frame, a wet spot under the engine after an overnight sit, or a persistent gas smell in a closed shed all point at the line. Visually, hunt for a chalky gray cast on the rubber, hairline splits where the hose curves, and swelling or softness right at the barbs. On the running side, a compromised gravity feed line usually shows up as bogging under load, stumbling on hills, a lean surge at steady throttle, or an engine that behaves like the tank is nearly empty when it is not. Air entering through a crack disrupts the fuel column just as much as fuel leaking out of it.
Taking the Old Line Out
Rotate the fuel valve to off. On this carbureted setup that valve is a real shutoff, and using it spares you from emptying the tank. Remove the seat and the left side panel so you can follow the hose from the valve spigot down to the carburetor inlet. Slide a catch container underneath and back out the float bowl drain screw to empty the bowl and the lower part of the hose before you disturb any connection.
Walk each clamp back along the hose instead of fighting it in place. Then twist the hose a quarter turn on the barb to break the varnish bond that has built up over the years, and pull it straight off. Old rubber that refuses to release should be split lengthwise with a blade and peeled away — prying at it with a screwdriver risks scoring the alloy spigot on the fuel valve or the carburetor inlet, and a scratched barb becomes a permanent slow leak. Take note of every clip and frame pass the hose travels through on the way out. The 2WD Ozark has no front differential crowding the frame, so the routing is short and easy to see, but the line still has to stay clear of the exhaust header and out of the steering sweep.
Installing the Replacement
Lay the old hose alongside the new one and cut to match. Resist the urge to leave slack — a long line droops toward hot metal or snags on the chassis. Seat each end fully onto its barb, past the raised bead, and do it dry. No grease, no oil, no silicone spray: any lubricant on a barb leaves a film that fuel will eventually wick along, turning a good connection into a seep. Soften a stubborn hose end in hot water for a few seconds instead and it will push on with thumb pressure alone. Position new clamps just behind the bead at each end and tighten them evenly so the hose is gripped, not strangled. Finish by putting the line back into the guides it came out of so it cannot chafe.
Verifying the Repair
Tighten the float bowl drain screw, then open the fuel valve and let gravity do your leak test for you. Watch the valve spigot and the carburetor inlet for beading, and hold a clean dry rag under each joint for a minute to catch anything too small to see. Fire the engine, let it idle until it warms up, then recheck both fittings, since heat and vibration expose connections that looked fine cold. One more item worth handling while everything is open: this circuit carries a small inline filter or tank screen, and a new hose does nothing for a restricted one. Renew it at the same time and the whole feed path on your 2013 Ozark 250 is effectively fresh.
