Swapping the Fuel Line on a 2013 Sportsman XP 850 H.O. EFI 4x4 with EPS

Rubber fuel hose has a service life, and on a 2013 Sportsman XP 850 H.O. EFI that clock has been ticking for over a decade. The compound starts out soft and pliable because of plasticizers mixed into it, and those additives slowly migrate out every time the big twin heats the engine bay and cools again. Eventually the hose turns hard and glassy instead of flexible, and a hard hose cannot absorb the vibration a 850 twin throws at it. That is when fine surface cracks appear, usually right where the line bends near a fitting.

Two other factors speed the process along. Riders in dry climates lose hose life faster than anyone, because low ambient humidity pulls moisture out of the rubber and hardens it from the outside in. Meanwhile, ethanol-blended pump gas attacks the inner liner from the other side, drawing in water and softening the hose from within whenever fuel sits still for weeks at a time. The end result is a line that looks acceptable but is failing in both directions at once.

Knowing What Kind of Fuel System Is Under You

This is an electronically fuel injected machine, and that shapes the entire job. There is no petcock beneath the tank to close off flow, which is the first thing carbureted-quad owners look for and never find here. Fuel leaves an in-tank pump module under genuine pressure and travels to the throttle body, so the hose you are about to remove is holding that pressure even after the key is off. Every step below assumes you bleed that pressure down first rather than trusting a rag and hoping.

Reading the Warning Signs on the Trail and in the Garage

A failing line telegraphs its condition if you know what to watch for:

  • Fuel odor hanging around the tank area, most noticeable in the first minutes after you shut the engine down
  • A wet patch or small pool underneath the machine after it has been parked
  • Visible cracking, a chalky or ashy texture, or a section that no longer springs back when pinched
  • The engine bogging on hard acceleration, going flat on a long pull, or behaving as though the tank is nearly empty when it is not
  • A ring of caked dust at a joint, which forms as weeping fuel collects and dries trail grit in place

Do not dismiss a fuel smell just because nothing is dripping. On a pressurized system, escaping fuel frequently mists and evaporates before it can form a puddle, so odor is often the earliest and only clue.

Assembling Your Kit and Making the Space Safe

Have all of this within reach before you open anything up:

  • Rubber or nitrile gloves
  • An approved sealed container for captured gasoline
  • Replacement hose rated for injection pressure, matched to the original inside diameter
  • New clamps in the correct style, and a quick-disconnect release tool if your XP uses a locking coupler
  • Line-clamping pliers to pinch off flow, since this model has no petcock
  • Hand tools for the seat and side plastics, plus plenty of shop rags

Ventilation is not a formality here. Gasoline vapor is heavier than air and collects at floor level, where it can find an ignition source you forgot about. Work outside or with the door wide open and a fan pushing air low through the space. Turn off shop heaters, keep battery chargers and power tools clear of the area, and set an extinguisher where you can grab it without moving your feet.

Taking the Old Hose Out

Start by removing the fuel pump fuse or relay and cranking the engine briefly until it stalls, which dumps most of the pressure in the line. Key off, then disconnect the negative battery terminal. Pull the seat and the side panels so you can see the tank outlet and follow the hose to the throttle body.

Position a drain pan and lay a rag at the first joint, because residual fuel will still come out. Slide worm-gear or spring clamps well back along the hose before disturbing the fitting. Quick-connects want their tabs pressed evenly and the coupler pulled straight off, never pried at an angle, since aged plastic collars crack under sideways force. A hose that has bonded itself to the barb responds better to a gentle twist than a hard yank, and if it stays stuck, slit it lengthwise and peel it away rather than gouging the fitting.

Photograph the routing while it is still in place. Being a 4x4 with power steering, this Sportsman has a front differential, steering hardware, and extra crossmembers crowding the area, so the hose follows a path with more clearance points than a simple two-wheel-drive layout. Getting that path exactly right on reassembly prevents a chafed line later.

Installing the Replacement and Locking It Down

Measure the new hose against the old one and cut to match. Excess length invites the line to sag against the exhaust or rub a frame rail. Slide each end fully onto its barb until it seats, and do it dry. Grease, oil, and silicone all belong nowhere near a fuel fitting, because a lubricated sealing surface gives pressurized fuel a channel to escape through even with a clamp in place. If a hose end is too stiff to push on, dip it in hot water for a few seconds to soften it.

Place new clamps just behind the bead on each fitting and snug them evenly, firm enough to seal without biting into the rubber. If your machine uses a self-locking quick-connect, seat it until it clicks and then pull on it to confirm the latch engaged. No clamp is required or wanted on that style of fitting. Reseat the hose in its factory clips and guides before the plastics go back on.

Verifying the Job and One Filter Note

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle runs the pump and pressurizes the circuit, giving you a chance to inspect both connections dry and unhurried. Wipe each joint clean, look for beading, then start the engine and check again at idle and with a few throttle blips. Only when everything stays dry through all of that should the panels and seat be reinstalled.

Worth remembering afterward: on the EFI XP 850 the fuel filter is built into the in-tank pump assembly rather than sitting inline on the visible hose. Fresh rubber cannot fix a restricted filter, so if fuel delivery still feels soft after the repair, the in-tank unit is where the investigation continues.
