Fuel hose is one of the very few parts on a 2013 Sportsman XP 850 H.O. that wears out purely on the calendar. Miles barely matter. What matters is heat, time, and what modern pump fuel does to rubber from the inside, and once you understand that, replacing the line becomes ordinary maintenance rather than a repair you put off. This machine is fuel injected, so there is no petcock and the hose carries genuine pump pressure.

The Chemistry That Kills a Fuel Hose

Two unrelated processes work the same piece of rubber. From the outside, the plasticizers that give the wall its flexibility gradually migrate out. A hose that once slid onto a barb with thumb pressure turns hard and glassy, and once that suppleness is gone, the heat cycling of the high output 850 twin plus the constant flex of a utility chassis over rocks and ruts drives fine cracks into the surface. Riders in dry, high desert country watch this arrive years early, since low humidity pulls moisture out of the hose wall and accelerates the hardening.

From the inside, ethanol blended gasoline is responsible. Alcohol attracts water into the fuel and slowly attacks the inner liner, and the effect concentrates during any stretch when the machine sits with fuel standing motionless in the line, gumming and varnishing the passage. That combination produces the most deceptive kind of failure: an exterior that looks entirely serviceable over an inner wall that is crumbling and sending debris toward the injectors. Age, not appearance, is what should drive the decision.

Symptoms That Precede a Split

  • A wet smear across the skid plate, or a stain on the floor beneath a machine that has been parked overnight
  • Gasoline odor around the seat, sharpest in the first minute after shutdown while the rail still holds pressure
  • Hairline cracking, a chalky gray surface, or a hardened stretch you can feel by pinching the hose
  • Swelling near a fitting, or a caked ring of dust marking fuel that has seeped and dried repeatedly
  • Bogging under load, hesitation on throttle, a lean stumble, or the machine acting like the tank is dry when it is not

Because the supply side is pressurized on this platform, fuel escaping a small crack often atomizes and evaporates before it can drip. A persistent smell with nothing visible on the ground is still a real finding.

Confirming What You Are Working With

The H.O. 850 in this Sportsman XP is fed by electronic fuel injection. A pump module inside the tank pressurizes the supply hose, which routes forward to the rail feeding the injectors, and no manual shutoff valve exists in that circuit. The fuel filter is part of that in tank pump assembly rather than an inline canister on the visible hose, so nothing along the line is serviceable. Fittings are either plain barbs with clamps or self locking quick connect couplers requiring a release tool and no clamp, and identifying which style you have determines your parts list. As a 4x4, the chassis places front differential and driveline components near the routing, and the hose works past a few extra clearance points that factory clips keep it away from.

Supplies and a Sane Workspace

Collect injection rated replacement hose in the correct inside diameter, new clamps matched to the fitting style, line clamping pliers to fill the role of the missing shutoff valve, nitrile gloves, eye protection, a sealed fuel rated container, plenty of rags, hand tools for the seat and cab plastics, a razor knife, and a quick disconnect release tool if the fittings need one.

Then handle the gasoline properly, because this is the part of the job with real consequences. Its vapor is heavier than air, so it sinks and spreads at floor level where a water heater pilot or a spark from plugging in a cord will find it. Work outdoors whenever weather allows. Inside a garage, open the main door fully and set a fan on the ground moving air out of the space rather than stirring it around. Turn off heaters, keep flame and abrasive tools entirely clear, and disconnect the battery negative cable once pressure has been relieved. Capture drained fuel in a sealed container instead of letting it soak into the floor.

Depressurizing and Working the Old Hose Loose

Pull the fuel pump fuse, crank the engine until it dies, turn the key off, and disconnect the battery. Remove the seat and side plastics to expose the tank outlet and trace the hose forward to the throttle body. Position a drain pan and keep a rag over each fitting as you break it loose, because a bled circuit still holds fuel that will run out.

Push clamps well back along the hose before you disturb a joint. Release a quick connect by pressing its tabs squarely and pulling straight off with no prying, since collars grow brittle with age and crack when levered. Break a varnish bond by twisting the hose gently on its barb rather than pulling hard, and if it still holds, slice it lengthwise with the razor and peel it clear instead of damaging a fitting you cannot buy on its own. Photograph the routing and each clip before the last section comes out so the new line retraces the factory path past the front driveline hardware.

Installation and a Proper Leak Test

Cut the replacement to the same length as the original, since extra hose sags into moving parts or rests against something warm. Push each end fully onto its fitting until it bottoms out, and keep both the barb and the hose end completely dry. Grease, oil, and silicone all create a path for pressurized fuel to creep past a clamp, so leave them out of this entirely; hot water softens a stubborn end enough to slide on unaided. Set new clamps just behind the raised bead on each fitting and tighten evenly, stopping short of crushing the hose. Where a self locking coupler is used, push until it clicks, tug to verify the latch engaged, and add no clamp. Reseat the line in every original clip so it stays clear of the driveline and hot surfaces.

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and lets you inspect a dry joint under real load. Wipe both connections with a clean rag and watch for any bead forming. Once they stay dry, start the engine and check at idle, then again after warm up when the hose has expanded slightly. Reinstall the bodywork after several leak free minutes, then take a short low speed loop before a longer ride. If the engine still feels starved, remember the filter sits inside the tank with the pump, and no amount of new hose will clear a restricted one.
