Age is the reason most owners end up here. A 2013 Sportsman XP 550 EFI with EPS has spent more than a decade heat cycling the same rubber hose, and rubber does not survive that indefinitely. What makes the replacement worth thinking through rather than diving into is the EFI in the model name, because injection changes the first several steps entirely.

What Injection Means for the Job Ahead

On a carbureted utility quad you would close a petcock, drain a float bowl, and be done thinking about fuel control. This Sportsman XP works differently. A pump module sits inside the tank and pushes fuel through the supply hose to the rail feeding the injectors, and there is no manual valve to shut anywhere along that route. The circuit also holds pressure after the key comes off, so the hose is live until you deliberately bleed it. The fuel filter is built into that in tank pump assembly rather than hanging inline on the visible line, so there is nothing to change out mid hose. Fittings might be barbs with conventional clamps or self locking quick connect couplers requiring a release tool and no clamp, and knowing which you have decides your parts list.

Two chassis details factor in as well. As a 4x4, this machine carries front differential and driveline hardware that the line routing works around through extra clearance points. And the electric power steering unit with its harness sits near the steering post up front, worth keeping clear once the plastics are off.

Why Old Hose Stops Being Trustworthy

Fuel line ages from the outside and the inside on separate schedules. The compounds that keep the wall pliable slowly migrate out of the rubber, and the hose becomes stiff and glassy. From there, ordinary heat cycling and the constant flex of a working chassis convert that stiffness into hairline cracks. Dry climates accelerate the whole sequence, since low humidity draws moisture from the hose wall and leaves the outer surface chalky sooner than damp air would.

Meanwhile ethanol blended pump gas attacks the inner liner. Alcohol pulls water into the fuel and steadily degrades the hose from within, and that degradation runs fastest during stretches when the quad sits and fuel stands motionless, gumming and varnishing the passage. The upshot is a hose that can look serviceable and still be feeding debris toward the injectors, which is why a line this old is replaced on age rather than on a visual pass.

Symptoms in Order of How Often You See Them

Most owners notice the smell first: a distinct gasoline odor around the seat area, sharpest in the minute after shutdown while the rail is still pressurized. Next comes visible fuel, either a wet smear on the skid plate or a stain on the concrete after the machine has sat. Then there is the hose itself, which reveals fine cracking, hardened glassy sections, swelling at a fitting, or a ring of caked dust where seepage has dried repeatedly. Last comes engine behavior, with bogging under load, hesitation off throttle, a lean feeling stumble, or the sense that the tank is nearly dry when it is not. Because the supply side is pressurized, a small crack often atomizes fuel and evaporates it, so a strong smell with a clean floor still deserves a full inspection.

Assembling the Kit and Making the Space Safe

You will want injection rated replacement hose sized to the original inside diameter, new clamps in the correct style, line clamping pliers to fill the role of the absent shutoff valve, nitrile gloves, eye protection, a sealed fuel rated container, a stack of rags, hand tools for the seat and cab plastics, a razor knife, and a quick disconnect release tool if your fittings use locking collars.

Handle the fuel with real care. Gasoline vapor is heavier than air and settles across the floor, which is where an appliance pilot light or a sparking extension cord will meet it. Work outdoors when you can. In a garage, open the main door completely and put a fan at ground level moving air out of the building. Turn off heaters, keep flame and grinders far away, and disconnect the battery negative cable after pressure has been relieved. Capture drained fuel in a sealed container rather than letting it evaporate off the ground.

Bleeding, Then Working the Old Line Free

Pull the fuel pump fuse, crank until the engine stalls, switch the key off, and disconnect the battery. Take off the seat and side panels to expose the tank outlet and trace the hose forward. Slide a drain pan beneath the work and keep a rag over each fitting as you break it loose, since residual fuel remains in a bled line.

Push clamps back along the hose before disturbing a joint. Release quick connects by pressing their tabs squarely and pulling straight off, never by prying on a collar that has gone brittle with age. To free a hose that has varnished itself to a barb, twist it gently to break the bond rather than pulling hard, and if it will not move, slice it lengthwise and peel it clear. Photograph the routing and clip locations before the last section comes out so the new hose retraces the factory path around the front driveline hardware.

New Hose On, Clamped, and Pressure Verified

Cut the replacement to the original length exactly, since extra hose sags into moving parts or leans on something warm. Push each end fully onto its fitting until it bottoms, and keep the sealing surfaces bone dry. Grease, oil, and silicone create a path for pressurized fuel to creep past a clamp, so they stay out of this job entirely; hot water softens a stubborn hose end just fine. Set new clamps just behind the raised bead on each fitting and tighten evenly without crushing. On a self locking coupler, push until it clicks, tug to verify engagement, and leave the clamp off. Reseat the hose in every original clip so it stays away from the driveline and the EPS wiring.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit and you can inspect dry joints. Wipe both connections and watch for any bead forming. When they hold, start the engine and check at idle, then once more after warm up. Reinstall plastics only after several leak free minutes, then take a short low speed loop. If the machine still runs starved, the in tank pump and filter module is the next thing to examine.
