Gasoline deserves more respect than most garage jobs require, and a fuel line swap is the one repair where cutting corners on setup has consequences you cannot undo. Get the workspace right on your 2013 Sportsman XP 550 EFI and the rest is straightforward wrenching. This model uses electronic fuel injection, so there is no fuel valve to close and the hose you are replacing carries pump pressure rather than a gravity feed.

Ventilation, Ignition Sources, and Handling Fuel

Gasoline vapor is heavier than air. It does not drift out an open window six feet up — it sinks and spreads across the floor, which is precisely where a water heater pilot, a shop heater, or a sparking extension cord will find it. Work outdoors whenever the weather cooperates. If you are stuck in a garage, open the main door completely and put a fan on the ground moving air out of the space rather than stirring it around.

Wear nitrile or rubber gloves, because gasoline strips the oils out of skin fast and carries additives worth keeping off your hands. Add eye protection, since a pressurized line can spit when a fitting releases. Catch every drop in a sealed metal or fuel rated container instead of letting it soak into the floor, and keep the rags you use contained rather than piled in a corner. Once you have relieved system pressure, disconnect the battery negative cable and leave it off until the job is done.

Establishing That This Machine Is Injected

The 550 twin in this Sportsman XP is fed by electronic fuel injection. Practically, that means no petcock under the tank, a pump submerged inside the tank instead of hung on the frame, and a supply circuit that holds pressure after shutdown. The fuel filter is integrated with that in tank pump module, so there is no inline canister to change along the visible hose. Fittings on this generation are either plain barbs with clamps or self locking quick connect couplers, so look before you buy hardware. As a 4x4, the chassis also carries front differential and driveline hardware, and the fuel line routing works past a couple of extra clearance points because of it, held clear by factory clips you will want to reuse.

What Age Does to Rubber Hose

Fuel line ages on two fronts. The compounds that keep the wall flexible slowly leave the rubber, and a hose that once pushed onto a barb by hand becomes stiff and glassy. From there, heat cycling and the vibration of a working utility chassis convert stiffness into surface cracks. Dry climate riding speeds the process, since low humidity draws moisture out of the hose wall and leaves it chalky sooner.

Meanwhile ethanol blended fuel goes after the inner liner. Alcohol pulls water into the fuel and degrades the hose from within, with the heaviest damage occurring when fuel stands still in the line during long gaps between rides and begins to gum and varnish the passage. That combination explains why a line can look presentable while shedding material toward the injectors, and why age alone justifies replacement on a machine over a decade into service.

Evidence of a Line on Its Way Out

These are the tells worth acting on:

  • Fuel on the skid plate, or a stain on the concrete after the quad has been sitting
  • A gasoline smell that hangs around the seat area, sharpest right after you shut it down
  • Cracking or hardened spots you can feel by pinching the hose, plus swelling near a fitting
  • A ring of caked dust at a joint, which marks fuel that has been weeping and drying for a while
  • Bogging under throttle, a lean stumble, or the engine acting like the tank is low when it is not

Since the supply line is pressurized, small cracks tend to mist rather than drip. A strong smell with a clean floor is still a reason to pull the plastics and look closely.

Pulling the Old Hose Out of the Chassis

Take pressure out of the system first. Pull the fuel pump fuse, crank the engine until it dies, turn the key off, and disconnect the battery. Remove the seat and side panels to expose the tank outlet and trace the hose to the throttle body. Slide a catch pan into position and keep a rag over each fitting as you break it, because a bled circuit still holds fuel.

Slide clamps well back along the hose before disturbing a joint. Quick connects release by pressing their tabs squarely and pulling straight off, never by prying against a collar that has gone brittle. To free a hose from a barb, twist it to break the varnish bond rather than pulling hard, and if it refuses, slit it lengthwise with a razor and peel it away. Before the last clip comes off, photograph the routing so the new line follows the same path around the front driveline hardware and frame structure this 4x4 carries.

New Line In, Clamped, and Tested

Cut the replacement to the same length as the original. Extra hose sags into suspension travel or leans on something warm, and neither ends well. Push each end fully onto its fitting until it bottoms out, and keep the sealing surfaces dry. Grease, oil, and silicone give pressurized fuel a route past the clamp, so they stay in the cabinet; hot water on the hose end is the correct assist. Set new clamps just behind the raised bead on each fitting, tightening evenly rather than crushing the hose. On a self locking coupler, push until it clicks, pull to verify the latch caught, and add no clamp there.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit. Wipe both joints with a clean rag and watch for any bead forming. Once the connections stay dry, start the engine, inspect at idle, then check a final time after warm up when the hose has expanded slightly. Bodywork goes back on only after several leak free minutes. If the machine still stumbles under load after a clean install, keep in mind the filter sits inside the tank with the pump, and that module is the next place to look.
