Replacing a Cracked Fuel Line on Your 2013 Sportsman X2 550

Knowing how fuel actually reaches the engine on a 2013 Sportsman X2 550 saves a lot of wasted effort. This is a fuel-injected quad built around the ProStar 550 twin, and that single fact rules out half the assumptions riders bring over from older machines. There is no petcock under the tank. Fuel does not arrive by gravity. Instead an electric pump submerged in the tank pushes fuel through the supply hose to the throttle body at real pressure, and it keeps doing so any time the key is on.

How the Fuel Circuit Is Laid Out

The pump module sits inside the tank and includes the filter element as part of the same assembly. From its outlet flange, hose carries pressurized fuel forward to the throttle body. Depending on how your particular X2 was built and whether anything has been serviced previously, that hose may be retained by conventional worm gear or spring clamps, or terminated in a self-locking quick-connect coupler that snaps onto a nipple and needs no clamp at all. Identify which style you have before ordering hardware.

Packaging deserves a mention too. The X2 carries a convertible rear seat and cargo bed directly above the working area, and as a 4x4 platform it has front differential and driveline components crowding the forward routing. The hose consequently takes a longer, more circuitous path with more retaining clips than a two wheel drive chassis requires, and every one of those clips exists to hold clearance from heat and rotating parts.

What Kills a Fuel Hose Over Time

Deterioration comes from both surfaces. Externally, heat cycles from the twin plus steady vibration drive plasticizers out of the compound. The hose loses flexibility, and once it is rigid, ordinary frame flex opens hairline cracks that migrate inward. Dry air compounds it — machines living in arid country lose hose pliability noticeably faster because low humidity draws moisture out of the wall.

Internally, ethanol-blended fuel is the culprit. E10 absorbs water from the atmosphere, and when it stands motionless in a hose for months it begins degrading the liner and laying down gum at the barbs. A hose can therefore look entirely presentable while its interior is already shedding material toward the injector. On a machine this far into its life, calendar age is a legitimate reason to replace hose even without obvious damage.

Warning Signs Worth Acting On

  • Persistent gasoline smell near the tank, strongest immediately after shutdown while the circuit still holds pressure
  • Fuel staining, a damp patch, or an outright puddle under the machine after it has been parked
  • Cracking on the hose surface, a chalky gray appearance, or a section that feels stiff and brittle when pinched
  • A ring of caked dust at a fitting, left behind by fuel that has seeped and dried repeatedly
  • The engine bogging under load, stumbling on acceleration, or running lean as though the tank were low

Bear in mind that a small leak on the pressure side of an injected system can atomize and disappear before it drips, so an absent puddle does not clear the hose.

Tools, Supplies, and Safe Handling

  • Fuel-injection rated hose in the same inside diameter as the original
  • New clamps in the correct style, plus a quick-disconnect release tool if your X2 uses locking couplers
  • Line-clamping pliers for low pressure or vent hose, since no petcock exists to stop flow
  • An approved sealed container, a shallow drain pan, and plenty of rags
  • Nitrile gloves, a razor knife, a flashlight, and sockets for the bed, seat, and side panels

Gasoline vapor is heavier than air and settles across the floor, drifting toward pilot lights, heaters, and power tools rather than dissipating upward. Work outdoors or with the shop door fully open and air moving at floor level. Keep an extinguisher within arm's reach, and wear the gloves the whole time — fuel strips skin oils on contact and carries additives through the skin.

Bleeding Pressure and Extracting the Old Hose

Pull the fuel pump fuse or relay first, then crank the engine until it starves and stalls. That is what relieves the pressure. Switch the key off and disconnect the battery negative cable. Fold the X2 rear seat forward or remove the bed as required and pull the side plastics that block access to the tank flange and the hose run heading toward the throttle body.

Slide a pan underneath, drape a rag over the joint, and open it. Residual fuel sits in the hose no matter how thoroughly you depressurized. Move clamps well back along the hose before disturbing anything. On a quick-connect, press both release tabs evenly and draw the coupler straight off the nipple — never twist or pry sideways, since aged plastic collars split under lateral load. Where varnish has welded hose to barb, a light twist usually frees it; if not, slit the hose lengthwise and peel it away instead of prying at the fitting.

Document the routing with photos before the hose is completely out. Reproducing the original path exactly is what keeps the new line off the exhaust and clear of the front drive hardware.

Installing and Securing the Replacement

Cut the new hose to match the original length rather than leaving slack. Surplus hose sags into moving components or chafes against a frame edge until it wears through. Push each end all the way onto its barb and install it dry. No grease, oil, or silicone belongs on a fuel fitting; a lubricated sealing surface gives pressurized fuel a route to escape under the clamp. Dip a stubborn end in hot water for ten or fifteen seconds and it will slide on unaided.

Place fresh clamps just inboard of the raised bead on each fitting and snug them evenly so the hose is retained without being crushed. Quick-connect couplers take no clamp whatsoever — push until the collar clicks audibly, then pull firmly to confirm the latch has caught. Reinstall the hose in every original clip.

Confirming It Is Dry, Then Riding

Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the line while the surrounding area is still clean, which is exactly when a weep announces itself. Examine both joints, wipe them, and inspect again. Start the engine and hold a clean rag near each fitting at idle for a minute or two before reassembling plastics, bed, and seat.

Finally, remember where the filter is on this machine. On the injected X2 550 it is integrated into the in-tank pump assembly, not an inline element on the visible hose. If fuel delivery problems survive a properly executed hose replacement, that module is where to look next.
