The order of operations matters more than the wrench work on this one. A 2013 Sportsman Touring 550 EPS is fuel injected, with an electric pump inside the tank holding the supply hose under pressure even after the engine is shut down. Open a fitting before that pressure is gone and you get gasoline where you do not want it. Do it in sequence and the whole job stays clean.

Bleeding Pressure and Getting Access

Begin by pulling the fuel pump fuse or relay, then crank the engine for a second or two until it quits on whatever is left in the line. Turn the key off and disconnect the battery negative cable so nothing can energize the pump with your hands in the way. There is no petcock on this Sportsman to close, which is precisely why this step replaces it.

Next, strip the bodywork. Remove the seat and the side plastics that stand between you and the tank outlet and the throttle body connection. On the Touring model, with its passenger seat and rear rack on a stretched frame, that is a little more disassembly than a single-seat machine requires, but working through a gap is how fittings get broken. Slide a drain pan into position before anything else.

Separating the Old Hose

Lay a rag over the first joint you intend to open, because even a depressurized line holds fuel that runs out when the seal breaks. Slide each clamp well back along the hose before you disturb the fitting itself. Worm-gear clamps back off with a driver and spring clips need pliers.

If your machine uses a locking quick-connect coupler, press both release tabs evenly and pull straight off. Do not lever it sideways with a screwdriver, since a plastic collar that has been heat cycled for a decade will crack. Old hose bonded to a barb by fuel varnish responds to a slow twist rather than a hard pull, and if it still will not move, run a razor knife lengthwise and peel it off. The hose is going in the trash, so protecting the fitting is the only priority. Before the line is entirely free, photograph its routing. This is a 4X4 with a front differential and driveshaft filling the space ahead of the engine, and the hose runs around that hardware through clips you will want to reuse exactly.

Why the Rubber Failed

Fuel hose does not need abuse to wear out. The plasticizers that keep its wall soft slowly migrate out with age and heat, and the material left behind is stiff and glassy. A rigid hose cannot flex, so vibration on a heavy two-up chassis over rough ground drives cracks into the bends. Dry climates make this happen sooner, because arid air continuously pulls moisture out of the rubber.

Ethanol-blended fuel handles the other side of the wall, drawing water into the tank and gradually degrading the inner liner. That is worst when the Sportsman sits for months with a partial tank, leaving gum and shed material that can move downstream. It is why a hose can look acceptable from the outside and still be finished internally.

What a Failing Line Tells You First

  • A damp patch or small fuel puddle under the machine after an overnight sit
  • A gasoline odor near the tank that lingers, sharpest in the minutes after shutdown
  • Fine cracking, a chalky exterior, or a hardened section you can feel through a glove
  • Bogging under throttle, lean surging, or symptoms that mimic an empty tank
  • Dust caked in a ring at a fitting where fuel has been seeping and drying

Because the supply side is pressurized, a small leak may atomize and evaporate before it drips, so treat a strong smell as a legitimate finding on its own.

Parts, Tools, and Ventilation

You need injection-rated hose in the original inside diameter, new clamps of the matching style, gloves, eye protection, a drain pan, a sealed fuel-rated container, line-clamping pliers, a quick-connect release tool, hand tools for the plastics, a razor knife, and rags. The fuel filter is inside the tank with the pump on this platform rather than inline, so it is not part of this job.

Ventilation is the safety point that deserves real attention. Gasoline vapor is heavier than air and pools across the floor, exactly where a shop heater, water heater pilot, or sparking tool sits. Work outdoors or with the door fully open so air moves at ground level, keep ignition sources out of the space entirely, and seal the fuel you drain instead of leaving an open pan nearby.

Fitting the New Line and Checking It

Cut the replacement to the same length as the original so it neither pulls tight nor sags into the frame. Push each end onto its barb dry until it seats fully against the shoulder. Keep grease, oil, and silicone completely off the fittings, since anything slick on a sealing surface gives pressurized fuel a route past the clamp. Hot water on a tight hose end is the only assist worth using.

Position each clamp just behind the raised bead so it cannot walk off, and tighten evenly rather than crushing the rubber. A self-locking quick-connect takes no clamp; push until it clicks and then pull firmly to verify the latch. Work the hose back into every original clip so it stays clear of exhaust heat and the front driveline, and turn the bars lock to lock to confirm nothing contacts the line.

Finish by reinstalling the fuse, Reconnecting the battery, and cycling the ignition on and off several times without cranking. Each cycle pressurizes the circuit while both joints are dry and easy to read. Wipe the fittings, start the Touring 550 EPS, and inspect at idle and again after a few throttle blips. Several minutes of leak-free running earns the plastics back on, and a look underneath after your first short ride confirms it held.
