Getting a New Fuel Line onto a 2013 Sportsman 90

Pulling the Old Hose: Where the Job Really Begins
The removal is where care pays off on a 2013 Sportsman 90, so plan it before you touch a clamp. Close the fuel valve at the tank. Take off the seat and any plastic panel standing between you and the tank outlet or the carburetor, then siphon fuel into an approved container if the tank holds much. Crack the float bowl drain and let the carburetor and the low end of the hose empty. Handling that sequence first keeps nearly all of the gasoline out of your workspace.
With the pan under the carburetor inlet and a rag beneath the fitting, slide both clamps well back along the hose before disturbing a joint. Hose that has been on this machine for a decade usually varnishes itself onto its brass barb, so twist gently to break the bond instead of hauling on it. If it stays locked, slit the hose lengthwise with a razor and peel it off. The hose is scrap either way, and a cracked carburetor spigot or a bent valve outlet is a much bigger problem. Note the routing and any retainer before the line is entirely free.
Carbureted, Not Injected, and Why That Simplifies Everything
The Sportsman 90 runs a carburetor fed by gravity. Fuel exits the tank through a shutoff valve, drops down a short hose, and enters a small carburetor with a drainable float bowl, with clamps holding the hose to a barb at each end. Nothing holds pressure after shutdown, so closing that valve is your complete isolation step.
A fuel-injected quad works from a longer checklist: pull the pump fuse, crank until the engine stalls to bleed the pressurized rail, disconnect the battery, and be prepared for a self-locking quick-connect coupler instead of a clamped fitting. Injected machines also bury the fuel filter inside the tank with the pump, while the 90 leaves a serviceable filter on the visible line. This is also a two-wheel-drive chain-drive chassis, so the hose run is short and open, unlike a 4x4 utility quad that has to route its line past front differential hardware and additional frame crossmembers.
The Reason Fuel Hose Ages Out
Plasticizers give new rubber hose its flexibility, and they slowly migrate out of the wall over years of service. The material that remains is harder, glassier, and quicker to crack when flexed. The air-cooled engine heat cycles the line on every ride and vibration works it constantly, so brittle spots eventually open up at a bend or right at the lip of a fitting.
Storage climate matters more than most owners expect. Dry air pulls moisture out of the hose and stiffens it years ahead of schedule compared with humid conditions. Ethanol-blended pump gas attacks from the inside, drawing water into the fuel and gradually degrading the inner liner. A quad parked for months with E10 in the system can gum up internally and shed softened liner material toward the carburetor while looking perfectly normal from outside.
Signs Worth Watching For
- A puddle or wet patch under the machine after it has sat, geneRally right below the carburetor
- A persistent gasoline smell around the quad with no spill accounting for it
- Surface cracking, a chalky white bloom, or a stiff section that will hardly bend
- Bogging under throttle, a lean stumble, surging, or the engine acting starved with fuel still in the tank
- Dirt caked into a damp ring at the valve outlet or carburetor inlet, which is dried evidence of a slow weep
Gravity-fed leaks drip any time the valve is open, which makes them easy to pinpoint. On an injected machine, pressurized fuel escaping a crack frequently mists and evaporates, leaving nothing but odor.
Supplies and Handling Gasoline Sensibly
Gasoline vapor is heavier than air. It sinks to floor level and pools around whatever sits low in the shop, which usually means cords, chargers, and heaters. Work outdoors or with the building genuinely opened up, keep every flame and spark source away from the machine, and wear gloves because gasoline strips the oils out of skin on contact.
- Fuel hose in the correct inside diameter for the 90, sold as small-engine line rather than heavy utility hose
- New hose clamps or pinch clamps, or a small assorted clamp kit
- Nitrile or rubber gloves and plenty of clean rags
- An approved fuel container and a shallow drain pan
- Needle-nose pliers, a small flat-blade screwdriver, and sockets for the seat and body panels
- A hose cutter or sharp razor blade for square ends
Installing the Replacement and Checking for Leaks
Cut the new hose to the original length with square ends. Extra length lets the line sag into the chain or rest against the engine, and a short piece keeps both fittings loaded all the time. Slide each end fully onto its barb dry, with nothing slippery involved. No grease, no oil, no silicone belongs on a fuel fitting, because lubricant gives fuel a route out from beneath the clamp and can carry contamination into the carburetor. Dip a stubborn end briefly in hot water instead of forcing it.
Set new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing the hose. Follow the original routing in a smooth curve and keep the line clear of the exhaust, the chain, and every sharp frame edge.
Open the valve and wait a full minute while gravity fills the hose, watching both joints. Wipe each connection with a clean dry rag and look again for fresh wetness. Start the engine, let it idle several minutes, and inspect a final time before the panels and seat go back on. With the area already open on this 2013 Sportsman 90, adding a fresh inline filter is a smart use of two more minutes and keeps debris out of the carburetor going forward.
