Getting the old hose off without breaking anything is the part of this job that separates a clean repair from an expensive afternoon. The 2013 Sportsman 400 H.O. 4x4 is carbureted, so you have a manual fuel valve at the tank, an unpressurized rubber line, and brass barbs at each end. Those barbs are the vulnerable pieces, and how you approach them determines whether you finish in half an hour or go looking for a carburetor inlet fitting.

Getting the Original Hose Off the Barbs Intact

Turn the fuel valve to off, pull the seat and left side panel, and photograph the entire run from tank outlet to carburetor inlet with every clip visible. Then open the float bowl drain and empty the bowl into your fuel container so the line is not full when you separate it.

Slide both clamps well back along the hose. Fuel varnish glues aged rubber to brass, so break that bond with a gentle twist rather than a hard straight pull, which is what cracks fittings. When a hose end refuses to release, take a razor knife, slit it lengthwise, and peel it off in strips. Rubber costs a few dollars while a damaged carburetor inlet costs considerably more. Trace the circuit as you go, because some carbureted Sportsman machines route a short second hose section through a small vacuum-driven pulse pump rather than running one continuous length. With 4x4 hardware up front, the line follows a slightly longer path and picks up an extra clearance point that a two-wheel-drive chassis does not have.

Why the Rubber Failed in the First Place

Fuel hose ages on the calendar. The plasticizers that keep it flexible slowly migrate out of the compound, and the hose that remains is harder, a touch undersized, and no longer able to spring back against a barb. Once that elasticity is gone, the clamp is doing all the sealing work on a surface that will not cooperate, and slow seeps follow.

Two forces speed it along. Dry, low-humidity air draws moisture out of the hose wall, hardening it from the outside in, which is why machines living in arid country show chalky surfaces and hairline cracks years before identical quads kept somewhere humid. Ethanol-blended pump gasoline works the inner liner, absorbing water during periods of inactivity and degrading that surface into a gummy film that migrates toward the carburetor and plugs small passages.

Symptoms That Point at the Line

  • A fuel puddle beneath the frame or a persistently damp skid plate
  • Gasoline odor around the tank that lingers long after the engine has cooled
  • Surface checking or cracking, worst where the hose bends off the valve
  • A hard, glassy section you can feel when pinching the line
  • Dirt caked in a ring at a fitting, marking dried fuel from a slow weep
  • Bogging on climbs, a lean hesitation off idle, or the engine acting starved with fuel aboard

Do not write off the running complaints. A stiffened hose can pinch closed under demand or draw air at a fatigued clamp, and the result is indistinguishable from a fuel delivery problem inside the carburetor.

Supplies and Gasoline Handling

You need fuel-rated hose in the matching inside diameter, fresh clamps, nitrile gloves, an approved fuel container, a razor knife, a flat-blade screwdriver, small pliers, and rags.

Ventilation is a genuine requirement here. Gasoline vapor is heavier than air and settles at floor level, so open the shop door completely and set a fan on the ground moving air outward instead of relying on a window. Shut off pilot lights, propane heaters, and anything with an exposed element in the building. Disconnect the battery negative cable before the first fitting comes loose so no accessory circuit can spark, keep drained fuel sealed rather than sitting in an open pan, and take soaked rags outside as you accumulate them.

Fitting the Replacement Correctly

Cut the new hose to the same length as the piece you removed. Extra length is not a safety margin; it chafes against a frame tube or sags toward exhaust heat and puts you right back here. Push each end fully onto its barb until it seats against the shoulder, and install everything dry. Grease, oil, and silicone spray must never touch a fuel fitting, because the film they leave prevents the rubber from gripping and gives fuel a path out under the clamp. Warm water on a stubborn hose end is the only assistance needed.

Set new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to hold without slicing into the rubber. Seat the line into its original clips so it takes a smooth arc from valve to carburetor, clear of front driveline hardware and away from anything hot, then tug lightly at both ends to confirm the hose cannot walk off.

The Leak Check That Matters

Open the fuel valve and let gravity test both joints while a clean rag sits beneath each one. Give it two or three minutes before you start the engine, since a gravity-fed system reveals a bad seal quickly. Reconnect the battery, run the machine at idle and inspect again, then blip the throttle a few times because vibration exposes a marginal clamp that a static check misses. Wipe each fitting dry, wait, and look once more so you are judging fresh fuel and not old residue.

Finish by checking the strainer inside the fuel valve and any inline filter along the run. Both accumulate the material a deteriorating hose sheds, and a new line will not resolve starvation caused by a filter full of sediment. Once the connections stay dry through a full warm-up and a short loop around the property, reinstall the side panel and seat and the 2013 Sportsman 400 H.O. is ready to be worked hard again.
