Replacing the Fuel Hose on a 2013 Kawasaki Brute Force 650 4X4i With Independent Rear Suspension

Take the seat off your 2013 Brute Force 650 4x4i and put your fingers on the fuel hose. If it feels like a garden hose that has spent a decade in the sun, you have found your next project. Rubber fuel line is a consumable, and the one on this machine has been earning its retirement for years.

Start by Looking at the Hose

An inspection takes two minutes and tells you nearly everything. Squeeze the line along its full length — good rubber flattens under your fingers and rebounds, while an aged line feels hard and keeps its shape. Flex it gently at a bend and look for hairline cracks opening on the outer surface. Check both fittings for a wet sheen or a ring of dust cemented in place by dried fuel.

Then step back and use your nose. A gasoline odor that lingers around the tank long after shutdown means fuel is escaping somewhere it should not. A puddle or wet trail on the skid plate, or a fresh stain on the floor where the quad parks, is the same story with the volume turned up. Running problems belong on the list too: bogging under load, surging at a steady throttle, or the engine behaving as if the tank were empty when it plainly is not.

Hardening, Cracking, and Ethanol

Fuel hose relies on plasticizers to stay pliable, and those compounds migrate out of the rubber over time. The remaining wall is stiffer and slightly shrunken, and it stops gripping the barb the way it did when new. Heat cycling from the 633cc V–twin every time the machine is parked accelerates that loss, and arid climates accelerate it again, since dry air pulls moisture out of the hose and hardens it well ahead of schedule.

Ethanol–blended pump gas comes at the hose from the other side. The alcohol content draws in moisture and degrades the inner liner, and the damage is worst when fuel sits stationary in the line for months instead of moving through it. The combined result is a hose that has gone hard outside and soft and varnished inside, quietly shedding particles toward the carburetor.

Confirming Carburetor Over Injection

The "i" in this model name marks the independent rear suspension rather than fuel injection. This Brute Force is carbureted, so you get a manual petcock at the tank, a gravity fed line with no pump pressure in it, plain clamps at both connections, and a float bowl drain screw for emptying the low end of the system on purpose.

On an injected quad the same job starts differently: disable the pump, run the engine until it stalls to relieve pressure, disconnect the battery, and be ready for locking quick–connect couplers rather than barbs and clamps. Those machines also carry the fuel filter inside the tank with the pump instead of on the visible line. Here a single valve does the isolating. This being a 4x4, do keep in mind the hose travels past front differential hardware and the extra frame structure four–wheel–drive brings.

Gear You Will Want on Hand

  • Fuel hose in the matching inside diameter, cut long and trimmed to fit
  • New clamps sized to the hose rather than reused from the old install
  • Gloves and eye protection
  • A shallow drain pan and a sealed, gasoline–rated container
  • Screwdriver, pliers, sockets for the seat and plastics
  • Clean rags and a sharp utility blade

Before opening anything, deal with ventilation honestly. Gasoline vapor is heavier than air and gathers at floor level, precisely where your head sits when you are working under the fender, so airflow needs to be at ground height. Push the machine outside or raise the overhead door fully, keep battery chargers and hot drop lights well clear, and shut off any nearby appliance with a pilot flame. Gloves stay on for the duration.

Emptying the Line and Bowl

Close the petcock, pull the seat, and remove the plastics blocking access to the tank outlet. Slide the pan under the engine and open the float bowl drain screw so the carburetor bowl and the hose below the valve drain into it. Pour what you collect into the sealed container and set it away from the work area. Keeping fuel contained from the outset is what separates a tidy job from a garage that smells like a gas station for a week.

Separating Hose From Fitting

Move both clamps back along the hose before touching the fittings themselves. Dried varnish glues old rubber to a barb, so twist the hose to break that bond rather than pulling on it with force. When an end simply will not let go, slit it lengthwise with the blade and peel it off in strips — that protects the carburetor inlet and the petcock spigot, and the hose is going in the trash regardless.

Take note of the routing before the line is fully out, including every clip and every place it passes near the driveline. A quick photo makes reassembly straightforward instead of a puzzle.

Locating and Securing the New Run

Cut the fresh hose to match the old length exactly. Additional length is a liability rather than a cushion, because a long hose sags into something that moves or wears itself through against a frame tube. Wipe both barbs clean, then push each hose end on until it bottoms against the shoulder of the fitting.

Do all of this dry. Grease, oil, and silicone must never touch a fuel fitting, since lubricant undermines the seal the clamp is creating and opens a path for fuel to weep along. A stiff hose end goes soft after half a minute in hot water. Seat the clamps just behind the bead on each barb, tighten to firm without cutting into the rubber, and return the hose to every factory clip, verifying it is kink free and clear of exhaust heat.

The Dry Rag Test

Snug the float bowl drain screw, wipe both connections completely dry, and turn the petcock on. Gravity fills the line almost instantly, so any weakness announces itself. Watch each joint for a solid minute, then confirm with a fingertip, because a slow seep is easier felt than seen. Start the engine and let the V–twin idle to operating temperature while you check both ends a third time.

When the rag comes away clean, reinstall the panels and seat, ride an easy loop close to home, then shut the 2013 Brute Force 650 4x4i down and inspect once more. Save the leftover hose and a spare clamp in your trail kit, since this is one of the few repairs you can genuinely make in the field.
