A quad that suddenly acts like it is running out of gas with half a tank showing is often telling you something about its plumbing rather than its carburetion. On a 2013 TRX500 Foreman 4x4 ES with power steering, the fuel hose between the tank valve and the carburetor is a common culprit once the rubber has aged, and it is one of the least expensive parts on the machine to renew. Because this Foreman is carbureted and gravity fed, the whole repair happens with hand tools and a closed valve.
Symptoms That Send You Looking
Take any of these as a reason to pull the seat and inspect:
- A gasoline puddle on the skid plate or shop floor, or a damp streak tracking down the engine
- Fuel odor that lingers around the machine well after it has been shut off
- Fine surface cracking, a chalky bloom, or a stretch of hose that feels hard and glassy
- Bogging under load, sluggish pull on a climb, or a lean stumble that imitates an empty tank
- Grit stuck to dried fuel residue at either barb, which marks a slow, ongoing seep
With gravity delivery, a leak upstream of the carburetor can empty the tank onto the floor while the machine sits with the valve open. That makes a small seep worth chasing immediately rather than at the end of the season.
What Is Happening Inside the Rubber
Fuel hose does not fail from flow, it fails from time. The plasticizers that keep the wall soft slowly migrate out over years of heat cycling, and the rubber that remains is stiff, slightly reduced in diameter, and prone to fracturing when flexed. The first inch at each fitting goes first, because heat and vibration are concentrated there.
Dry climates accelerate the whole process, since low humidity pulls moisture out of the hose wall and hardens the exterior until it crazes into a network of fine lines. At the same time, ethanol–blended gasoline attacks the inner liner: alcohol carries water into the fuel, degrading the inside surface, and gas standing in the hose for months leaves varnish that both bonds the rubber to the barbs and breaks loose as debris headed for the carburetor jets.
Verifying the System on This Foreman
The manual petcock at the base of the tank, marked OFF, ON, and RES, is your shutoff and the reason this job stays simple. There is nothing pressurized to bleed, no pump fuse to remove, and no inline filter hiding in the tank. Fuel–injected utility quads change all of that: an electric pump inside the tank, residual pressure in the supply hose after shutdown, occasionally a locking quick–connect fitting in place of a clamp, and a filter built into the pump assembly rather than accessible on the visible line.
Note the neighborhood as well. This is a 4x4, so the front differential and propeller shaft take up part of the lower frame and the hose is clipped along a path that stays clear of them and of the exhaust. The electric shift wiring and power steering harness run nearby, so identify those and the tank vent hose before you start disconnecting anything.
Tools, Materials, and Real Fume Control
Have the following staged beside the machine:
- Rubber or nitrile gloves and safety glasses
- A drain pan and a sealed fuel–rated container with a funnel
- Gasoline–rated hose matched to the original inside diameter
- Fresh clamps in the type your Foreman uses
- Flat–blade screwdriver, needle–nose pliers, a pick, a socket set, and clean rags
Work outside or with the door wide open. Gasoline vapor is heavier than air and travels along the floor rather than rising, which means it heads straight for pilot lights and shop heaters sitting low in the room. Cap the recovery container between pours, keep grinders and torches out of the building while a line is open, and carry the soaked rags out when you finish rather than leaving them piled in a corner.
Separating the Hose From the Barbs
Close the petcock and confirm the detent. Remove the seat and any fender or tank cover blocking your view of the run. Slide the pan underneath, back out the float bowl drain screw, and let the bowl and the hose empty through the overflow tube, then retighten it. A drained hose comes off with a few drops instead of a stream.
Slide each clamp well back along the hose, away from the barb. Twist the hose end to break the varnish bond instead of yanking, since the rubber will have bonded itself to the fitting over the years. If an end still will not release, slit it lengthwise with a razor and peel it away rather than levering on the petcock spigot or the carburetor inlet, both of which can crack. Photograph the routing and clips while everything is still in place, and clean residue off the barbs.
New Line In and the Leak Check That Matters
Cut the replacement hose to the same length as the old one. Extra slack invites sagging into the front driveline; a short piece keeps constant tension on both fittings. Push each end on dry, fully home against the shoulder, and use no grease, oil, or silicone anywhere near a sealing surface, since lubricant there gives fuel a path out and never fully wipes away. Soften a stubborn end in hot water for a few seconds instead. Position the clamps just behind the raised bead at each fitting, tighten evenly without cutting the wall, and route the hose back through every original clip so it stays clear of the header, the front drive hardware, and the shift and steering wiring.
With the drain screw closed, turn the valve to ON and watch both joints for a full minute without touching the starter. Wipe them dry, inspect again, then repeat on RES, which draws from lower in the tank. Start the engine and check a third time at idle while the hose warms to operating temperature. Reinstall the plastics only after everything stays dry. If your Foreman still hesitates after a sealed install, the old hose likely sent debris into the carburetor before it came off, so the float bowl and jets are the next place to look.
