Pulling the Old Hose Out Without Making a Mess
The removal step is where this job goes right or wrong, so start there mentally. The 2013 Outlander MAX 800R XT is fuel-injected, which means no petcock exists on the machine and the hose you are about to open is fed by an electric pump inside the tank. That circuit holds pressure well after shutdown. Pull the fuel pump fuse from the fuse block, crank the Rotax V-twin until it stalls, turn the key off, and then disconnect the battery negative cable. Only after all four of those steps is the line safe to separate.
With pressure gone, take the seats off and remove the side plastics to expose the tank and the hose run heading toward the fuel rail. Slide a shallow pan under the work area and hold a rag over the first fitting as you break it loose, since a bled line still contains fuel. Walk any worm-gear or spring clamp back along the hose before twisting the connection apart. If a quick-connect coupler is present at the pump module, squeeze the tabs evenly and pull straight off the nipple; angled prying splits collars that have spent a decade in the weather. Hose that has varnished onto a barb responds better to a gentle twist than a hard pull, and a lengthwise razor slit lets you peel it off with zero risk to the fitting underneath.
Why Fuel Hose Has a Service Life
Rubber lines fail on a chemical clock, not a mileage counter. The compounds that keep new hose supple gradually leave the material, and the wall stiffens until frame flex and engine heat start opening cracks in it. Riders in dry, low-humidity regions watch this happen faster, because arid air draws moisture out of the rubber and hardens it from the surface inward. A hose that would still be soft after eight years in a humid climate can be crunchy in five out west.
Ethanol-blended gasoline attacks from the bore side. The alcohol fraction pulls water into the fuel and slowly degrades the inner liner, and the process runs unchecked whenever an Outlander MAX sits for a season with old fuel in the system. That is why a line on this generation of machine can pass a casual visual inspection while quietly delaminating inside and sending debris toward the injectors.
Reading the Warning Signs
Catch the failure early and it is a driveway repair instead of a recovery mission:
- Persistent gasoline smell around the mid frame, strongest shortly after you shut the engine down
- A drip, damp shadow, or small puddle under the machine after it has sat with a full tank
- Visible checking, spider cracks, or a chalky film on the hose exterior
- A stiff, hardened stretch of line that will not flex under thumb pressure
- Engine bogging under throttle, a lean stumble at higher rpm, or surging that feels like a fuel starvation
- Dirt caked in a ring around a fitting, marking where fuel has seeped and evaporated repeatedly
On an injected machine, a pressure-side seep frequently evaporates before it can drip. Trust an unexplained fuel odor even with a clean floor.
Parts, Tools, and a Safe Place to Work
Have all of this staged before you begin:
- Hose rated for fuel-injection pressure in the matching inside diameter; carburetor grade hose will not hold up here
- New clamps sized for the fittings, plus a quick-disconnect release tool if the machine uses locking couplers
- Line-clamping pliers to pinch off flow, which substitutes for the petcock this model does not have
- Nitrile gloves, eye protection, and a stack of clean rags
- An approved sealed fuel container and a catch pan
- Socket set, trim tools, and a sharp razor knife
Gasoline vapor is heavier than air and collects at floor level, so ventilation has to move air down low. Open the door completely or push the machine outside, keep the work area free of pilot lights, chargers, and grinders, and skip the incandescent shop light hanging near the tank. Wash any fuel off your skin promptly rather than letting it soak in.
Routing and Fitting the New Line
Before the old hose is fully out, photograph its complete path. This is a 4x4 chassis with a front differential and prop shaft occupying the forward frame area, and the MAX layout adds length behind the rider, so the factory routing threads through more guides and clearance points than a short two-wheel-drive quad has. Duplicating that path is what keeps a new hose from chafing on a frame tube or drifting toward hot exhaust.
Cut the replacement to the same length as the piece you removed. Extra hose is not a safety margin; it is a rub point waiting to happen. Push each end onto its barb dry until it bottoms out. Never apply grease, oil, or silicone to a fuel fitting, because any lubricant on the sealing surface creates a path for pressurized fuel to migrate out past the hose wall. Soften a stubborn end in hot water instead. Set new clamps just behind the raised bead on each fitting and tighten them evenly, firm enough to seal without cutting into the rubber. A self-locking quick-connect takes no clamp, but it must click and then resist a firm pull before you call it seated.
Pressure Testing and Final Checks
Reinstall the pump fuse and Reconnect the battery, then cycle the ignition on and off several times without cranking. Each key cycle runs the pump and brings the line up to pressure, which is the ideal condition for finding a joint that is not sealing. Wipe both connections with a clean rag and look closely for beading or a fresh wet film. If everything stays dry, start the engine and inspect again while it idles, then let it run several minutes and check a third time before the panels go back on.
One platform detail worth remembering: on the injected 800R the fuel filter is integrated into the in-tank pump assembly rather than sitting inline where you can see or replace it. Fresh hose fixes leaks, cracking, and collapsed line, but it cannot restore flow through a clogged filter. If the machine still stumbles or runs lean after a clean install, the in-tank module is the logical next step rather than another round of hose work.
