How to Change the Fuel Line on a 2013 Can-Am Outlander MAX 650 XT

Gasoline earns respect before it earns a wrench. Before you open a single fitting on your 2013 Outlander MAX 650 XT, get the workspace right: outdoors if possible, or a garage with the door fully up and a fan moving air across the floor. Gasoline vapor is heavier than air and collects at ankle height, which is precisely where you will be working. Kill every ignition source in the area, including battery chargers and any appliance running a standing pilot flame, and keep a dry chemical extinguisher where you can reach it without standing up. This machine is fuel injected, so the hose you are replacing carries pressurized fuel from an in–tank pump to the Rotax V–twin, with no petcock anywhere in the circuit to shut it off.

Handling Fuel and Setting Up the Bench

Wear nitrile or rubber gloves for the whole job. Repeated skin contact with gasoline strips oils out of your hands, and on a pressurized system a fitting can spit sideways when it lets go, which is why eye protection belongs on your face rather than on the shelf. Capture drained fuel in a sealed container approved for gasoline, never an open pail, and dispose of contaminated rags outside rather than in a closed shop bin.

Lay out your parts before starting. You want hose rated for fuel injection pressure in the same inside diameter as the original, new clamps sized to the fittings, line–clamping pliers to pinch off flow in place of the petcock this model does not have, a catch pan, a pile of rags, and the sockets and drivers needed to remove the seat and side plastics.

What Goes Wrong With Old Hose

Fuel line deteriorates on two fronts. The outer wall gradually loses the plasticizers that keep it flexible, a process the heat cycling of a V–twin speeds along considerably. Machines living in dry, low humidity country suffer faster because the surrounding air draws moisture out of the rubber, leaving hose that has turned hard and glassy and will craze the moment it gets bent.

The inside of the hose faces ethanol–blended fuel. When an Outlander sits idle for a few months with gas in the system, that blend absorbs moisture and slowly attacks the liner, softening it while leaving varnish and gum behind. A hose being eaten from both directions can look perfectly serviceable and still be shedding material toward the injectors, which is why calendar age is a better replacement trigger than appearance on a machine from 2013.

Symptoms Worth Acting On

Ride with these in the back of your mind:

  • A gasoline puddle or damp stain under the tank area after the machine has sat
  • A fuel smell that lingers around the rear plastics, most obvious in the first minutes after shutdown
  • Visible cracking, a chalky grey surface, or a section that feels stiff instead of springy
  • Bogging under load, a lean stumble, or behavior that suggests an empty tank when the tank is full
  • A ring of packed dirt at a connection, the signature of fuel that has been seeping and drying

Pressurized lines sometimes mist rather than drip, so an unexplained fuel odor deserves a close hands–on inspection even with a dry floor underneath.

Draining Down and Removing the Line

Pull the fuel pump fuse or relay, then crank the engine briefly so it burns off line pressure and stalls. Key off, negative battery cable disconnected. Remove the seat and side panels to expose the run of hose from the tank fitting to the throttle body, slide the catch pan under, and drape a rag over the joint you plan to open first.

Move the clamps well back along the hose before you disturb anything. If your XT uses a locking quick–connect coupler at the tank, press both release tabs with even pressure and pull straight off along the axis of the fitting; prying sideways on a collar that has aged in sun and mud will break it. Hose that has varnished itself to a barb gets a gentle twist first, and if that fails, a lengthwise cut with a razor and a peel. Never sacrifice the fitting to save the hose.

Take note of the routing while it is still in place. On this 4x4 chassis the line negotiates front differential hardware and additional frame structure that a two–wheel–drive quad does not carry, and each retaining clip exists to keep the hose away from heat and moving parts.

Seating the New Hose Correctly

Cut the replacement to the same length as the original. Too long and it chafes or sags into something; too short and it tugs at the fittings every time the frame flexes. Press each end fully onto its barb until it bottoms against the shoulder, and install it dry. No grease, no oil, no silicone spray — any lubricant on a sealing surface is an invitation for pressurized fuel to creep past. If an end resists, thirty seconds in hot water softens it enough to slide on.

Position new clamps just behind the raised bead on each fitting and snug them evenly, firm enough to hold but not so tight they bite into the rubber. Where the machine uses a self–locking quick–connect, push it home until it clicks and then pull to confirm the latch has engaged; that fitting is designed to work without a clamp and adding one accomplishes nothing.

Pressure Testing and Wrapping Up

Route the hose back through every original clip, reinstall the pump fuse, and Reconnect the battery. Cycle the key on and off several times without cranking. Each cycle runs the pump and brings the line up to pressure, giving you a clean look at both joints while the engine is still silent. Wipe the fittings dry, watch for any bead of fuel forming, then start the V–twin and inspect once more at idle.

Before the plastics go back on, remember one thing about the injected Outlander layout: the fuel filter is part of the pump assembly inside the tank, not an inline unit you can reach along the hose. A new line solves cracks and leaks, but a restricted filter screen will keep the 650 stumbling for fuel regardless. If symptoms hang around after a dry, leak–free installation, the in–tank module is the logical next step. Otherwise, button it up and take a short loop to confirm everything stays dry.
