Replacing it on your own schedule is cheap, quick work, and understanding why it fails helps you time the job before the machine picks the moment for you.
Why This Cheap Part Matters
The fuel line is the only thing standing between a full tank and open air, and it gets no maintenance attention because it has no service interval and gives no warning light. On a quad well over a decade old, the original hose has absorbed everything the machine has been through: heat, vibration, weather, and whatever fuel sat in it during every off season. Treating it as a wear item rather than a permanent fixture is the shift in thinking that prevents a trailside failure.
How Heat, Sun, and Ethanol Break Hose Down
Degradation happens on both surfaces at once. Outside, heat cycling from the Rotax 400 single plus sunlight and general weather exposure drive the plasticizers out of the rubber compound, and losing them leaves the wall stiff. A stiff hose cannot flex with a chassis that twists over every root, so fine surface checking gradually deepens into cracks. Dry, low-humidity regions reach that stage years earlier because arid air keeps pulling moisture out of the material.
Inside, ethanol-blended gasoline holds water in suspension and slowly attacks the inner liner, softening the bore while the exterior hardens. Fuel that oxidizes during a long idle stretch also deposits gum that either narrows the passage or breaks loose and plugs the carburetor's fine jets. That combination explains why standing fuel is harder on a line than regular use.
The Signals That Precede a Split
A failing hose usually gives notice if you are looking. Check for a damp patch or a genuine puddle under the machine after it has been parked, which a low-pressure gravity system produces readily rather than atomizing away. Treat a gasoline smell that lingers in a closed garage as real evidence even without a visible source. Inspect bends for hairline cracks and a chalky texture, and check both fittings for a crusted, dirt-collecting ring left by fuel seeping and evaporating. Pinch the hose in a few places to feel for hardened sections that creak instead of springing back. Then account for behavior, since a restricted or collapsing line produces bogging under load, lean surging at steady throttle, and stumbles that feel like a dry tank.
Understanding This Machine's Fuel Circuit
This XT is carbureted and gravity fed. Fuel leaves the tank through a shutoff valve, runs downhill through the hose, and enters the carburetor with no pump anywhere in the path, so closing the valve stops the supply completely. The carburetor gives you a float bowl drain screw for emptying the bowl into a container on purpose, and both hose ends are simple barbs secured with clamps. Fuel injected Outlanders differ at every point: no valve, an electric pump inside the tank keeping the supply line pressurized, possible self-locking quick-connect couplers that use no clamp, and a filter housed inside the tank rather than sitting inline where you can service it. This 4x4 also routes the hose near front differential hardware and a couple of additional frame clearance points, and the two-up MAX frame adds slightly to the length of the run.
Gearing Up and Ventilating the Space

Photograph the routing and each retaining clip before disturbing anything, because getting the new hose back on the original path is what keeps it clear of the exhaust and the front driveline.
Slide the clamps well back along the hose rather than fighting them at the fittings. Old rubber frequently varnishes itself onto a barb; when it does, slit it lengthwise with a razor blade and peel it off instead of twisting hard enough to crack a carburetor inlet. Keep a rag beneath each joint as it releases, since low spots in the line retain fuel no matter how thoroughly you drained the system.
New Hose In and Proven Leak Free
Cut the replacement to match the original for length, then push each end onto its barb dry until it seats fully past the raised bead. Keep grease, oil, and silicone entirely away from the fittings, because a lubricated sealing surface prevents the rubber from gripping and gives fuel a channel to creep out along. If a hose end fights you, soften it in hot water for a few seconds instead. Set new clamps immediately behind the bead at both connections and tighten evenly, snug enough to seal without cutting into the hose wall. When installing an inline filter, observe its flow direction arrow and support its weight so it does not hang from the line, and route the finished hose through every original clip.
Snug the drain screw, open the fuel valve, and let gravity fill the hose and float bowl while you watch both fittings. Dry them with a clean rag and inspect a second time, since fresh seepage shows plainly on clean rubber. Start the engine, let it idle several minutes, and check once more with everything hot and vibrating, then take a slow lap and look underneath a final time. On this carbureted XT the filter is right there in the run rather than inside the tank as on injected machines, so changing both at once gives the fuel path a clean, unrestricted start.
