Fuel Line Replacement on a 2013 Can-Am Outlander MAX 1000 XT-P

The XT-P package was built for owners who ride their utility quad harder than a utility quad expects to be ridden. On a 2013 Outlander MAX 1000 XT-P that means more suspension travel, more speed over broken ground, and considerably more chassis movement transmitted into everything bolted to the frame — the fuel line included. After a decade of that treatment, the hose feeding this 976cc Rotax twin has earned a serious inspection.

What Hard Riding Does to a Fuel Hose

Vibration and flex are the mechanical half of the equation. A hose that is still soft absorbs that motion without complaint. A hose that has stiffened with age transmits it instead, concentrating stress at the fittings and at any point where a clamp holds the wall compressed. That is where cracks appear first on a hard used machine, and it is why the XT-P deserves attention at the connection points rather than just the middle of the run.

The chemical half comes from the rubber itself. Plasticizers that keep fuel line pliable slowly migrate out over the years, leaving a wall that is hard and glassy. Heat cycles off a one liter class V-twin accelerate the loss, and dry, low humidity climates accelerate it further because there is nothing in the air slowing the moisture leaving the rubber. Meanwhile ethanol blended pump gas attacks from inside, drawing in water and degrading the inner liner during long periods of sitting, softening it and freeing fine particles into the flow.

The Fuel System Under the Seat

The 2013 MAX 1000 XT-P is fuel injected. Skip looking for a petcock, because this machine does not have one, and forget about draining a float bowl since there is not one of those either. An electric pump sits inside the tank beneath the seat and pressurizes the line to the throttle bodies any time the key is on, and that pressure persists after shutdown. Where a carbureted quad owner would close a valve and empty a bowl, you pull the fuel pump fuse or relay, crank the engine one to two seconds until it stalls, turn the key off, and disconnect the negative battery cable.

Filtration is handled inside the tank as well. The filter element and pickup screen are part of the pump module instead of a separate inline canister on the visible hose, which is worth remembering if fuel delivery still feels weak after new hose is in.

Reading the Warning Signs

Pull the seat and look for the following:

  • A fuel puddle beneath the machine, or a damp patch on the skid plate that keeps coming back
  • A gasoline smell around the seat and rear rack, strongest in the first minute after shutdown
  • Cracking, a chalky gray cast, swelling, or a permanently flattened groove under an old clamp
  • The engine bogging on climbs, surging lean, or acting starved with a full tank
  • A ring of caked dirt at a fitting where fuel has seeped and dried over and over

On a pressurized system a small breach can atomize into vapor and never leave a drop, so a persistent smell with nothing on the floor is still a legitimate finding.

Tools and a Word on Ventilation

Have this staged before the first fastener turns:

  • Fuel injection rated hose in the same inside diameter as the original
  • New clamps in the correct style, and a quick-connect release tool if a locking coupler is fitted
  • Line clamping pliers, which take over the job a fuel valve would do on a carbureted quad
  • Nitrile gloves, eye protection, and plenty of rags
  • An approved sealed container for drained fuel plus a shallow catch pan
  • Metric sockets and drivers for the seat and rear panels, and a razor knife

Take the vapor seriously. Gasoline fumes are heavier than air, so they sink and travel across the floor toward pilot lights, chargers, and heaters that sit at ankle height. Roll the machine outdoors when weather allows. Working inside, open the overhead door fully and put a fan on the floor exhausting air out of the building, keep the drained fuel in a closed container, and carry soaked rags out of the space when you are done.

Freeing the Original Hose

With the system bled and the battery disconnected, remove the seat and enough rear bodywork to reach both ends of the hose run. Slide the catch pan underneath and drape a rag over the fitting you are opening, since standing fuel remains in the line even with pressure gone.

Walk any spring or worm gear clamp well back along the hose before you disturb the joint. Quick-connect couplers release with both locking tabs pressed evenly and a straight pull; a screwdriver used as a lever will crack plastic that has weathered ten seasons. Where fuel varnish has bonded the hose to a barb, a slow twist usually breaks the bond, and if it refuses, slit the hose lengthwise and peel it off rather than pulling hard enough to damage the fitting.

Note the routing on the way out. This is the stretched MAX chassis with four wheel drive, so the line covers a longer path and passes more frame crossmembers and front differential hardware than a compact two wheel drive quad presents. Photograph each clip and clearance gap so it goes back exactly where it belongs.

Installation and the Final Check

Cut the replacement to match the original length. Extra hose sags into something that will eventually wear through it, and a short piece keeps both fittings under constant tension every time the chassis works. Push each end fully onto its barb past the raised bead, and do it dry. Grease, oil, and silicone spray stay off the sealing surfaces entirely, because a lubricated fitting is exactly what lets pressurized fuel creep out from under a clamp. Hot water is the only assembly aid needed if an end is stubborn.

Set the new clamps just behind the bead and tighten them evenly, snug rather than crushed. If a self locking quick-connect is used at the pump outlet, push until it clicks and then tug firmly to prove it latched; that fitting seals without a clamp and adding one can distort the collar. Reseat the hose in every original clip so it stays clear of exhaust heat and the front driveline.

Restore the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the line while the joints are still dry. Wipe both with a clean light colored rag and look for any darkening. Then start the engine, let it idle several minutes, and inspect again with heat and vibration in play. Dry connections at that point mean the plastics can go back on and you can take a short shakedown lap before the next real ride.
