This two-up 4x4 runs the 976cc Rotax V-twin with electronic fuel injection, meaning the line is pressurized by an in-tank pump and there is no petcock to close.
Signs That Point at the Hose
A failing line rarely goes quietly. Look for:
- A damp patch or small puddle beneath the tank area after the LTD has been sitting
- A gasoline smell around the machine that persists, strongest right after shutdown while the circuit still holds pressure
- Fine surface cracks, a chalky dry appearance, or a section that feels rigid when you pinch it
- Bogging with a passenger or a load aboard, hesitation off the bottom, or lean running that feels like a low tank
- A ring of dried dust at a fitting, which is where a slow seep collects grit over time
Because this is a pressurized system, a small leak can atomize and evaporate before it forms a puddle. A fuel odor with a clean floor underneath still deserves a hands-on check of the hose and both fittings.
What Age Does to Fuel Hose
Two processes run at the same time. From the outside, the rubber loses plasticizers and stiffens until it is glassy rather than supple, and heat cycling from the V-twin plus the flexing a long two-up chassis absorbs over rough terrain pushes that stiffness into cracks. Dry, low-humidity climates speed the hardening because the surrounding air keeps drawing moisture from the hose wall.
From the inside, ethanol-blended fuel is the culprit. E10 sitting through inactive stretches attracts water and begins degrading the inner liner, which softens and sheds fine material toward the injectors. Since that damage is invisible from outside, a hose can look fine and still be a liability, and on a machine of this vintage the calendar is a valid reason to replace it.
Assembling What You Need
- Nitrile or rubber gloves and safety glasses
- An approved sealed container for drained fuel and a shallow pan
- Injection-rated replacement hose sized to the original inside diameter
- New clamps matched to the fittings you find, plus a quick-disconnect release tool for a locking coupler
- Line-clamping pliers to pinch off flow, since no fuel valve exists on this model
- Sockets and a trim tool for the seat and side panels, a razor blade, and a supply of rags
Set up outdoors or with the shop door wide open. Gasoline vapor is heavier than air and collects along the floor exactly where you will be working, so airflow low in the space matters more than an open window overhead. Shut off anything with a flame or standing pilot, keep a fire extinguisher within reach, and leave the hot drop light off the floor beside you.
Taking the Old Line Off Cleanly
Relieve pressure before anything else. Pull the fuel pump fuse, crank until the engine stalls, key off, then disconnect the battery negative. Remove the seat and side plastics so the tank outlet and the run heading toward the throttle body are both accessible. Slide the pan into place and drape a rag over the first joint, because the hose still holds standing fuel after pressure is gone.
Walk worm-gear or spring clamps well back before disturbing the connection. A quick-connect coupler wants its locking tabs squeezed evenly and the fitting pulled straight off; prying sideways cracks collars that have hardened over a decade of exposure. Rotate the hose gently on the barb to release the varnish bond, and if it refuses, slit it lengthwise and peel it away rather than damaging the fitting.
Trace and photograph the routing before it disappears. This is a 4x4, so the hose passes front differential hardware and additional frame crossmembers, and the stretched MAX wheelbase means a longer run with more retaining clips than a standard-length machine.
Fitting the New Hose and Checking Your Work
Cut the replacement to the original length, no more. Slack loops into structure, chafes, or drifts toward exhaust heat under the seat. Seat each end fully onto its barb dry, and keep grease, oil, and silicone completely away from the fittings — lubricant on a sealing surface is precisely what gives pressurized fuel a path past a clamp. Soften a stiff hose end in hot water if it fights the barb.
Place clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing one edge. If the tank end uses a self-locking quick-connect, push until it clicks and pull firmly to confirm the latch caught; that joint needs no clamp. Return the hose to every factory clip so it stays clear of the front driveline and hot exhaust.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit while the surrounding area is still dry, making any seep obvious. Wipe both joints with a clean rag and inspect, then start the engine and check again at idle before reassembly. One detail for later troubleshooting: the fuel filter on this injected LTD sits inside the tank as part of the pump module rather than inline on the hose you just replaced, so continued starvation after a clean install points to that assembly.
