By now a 2013 Outlander MAX 1000 DPS has spent enough seasons in the weather that the original fuel hose is worth a hard look. This two-up 4x4 carries the 976cc Rotax V-twin with electronic fuel injection, which means fuel arrives under pressure from a pump inside the tank and there is no petcock valve to close before you start. Everything below is built around that pressurized reality.
Establishing the Fuel System Before You Begin
On a carbureted quad you would flip a valve, drain the float bowl, and pull a hose. None of that applies here. The MAX 1000 DPS holds residual pressure in its fuel circuit well after the engine stops, so the correct opening move is bleeding that pressure: pull the fuel pump fuse, crank the engine until it stalls from lack of fuel, turn the key off, and disconnect the negative battery cable.
Standing fuel remains in the hose even after pressure is gone, so a pan and a rag over the first joint are part of the procedure rather than a nicety. Line-clamping pliers do the work a petcock would on an older machine, pinching off gravity flow from the tank once the hose is separated.
Why Old Fuel Hose Stops Sealing
The rubber ages from two directions simultaneously. Externally it sheds the plasticizers that keep it flexible, and a wall that used to give under your thumb turns stiff and almost glassy. Heat cycling from the big twin and the flexing a long two-up chassis takes over rough ground then drive that stiffness into visible cracking. In dry regions this arrives earlier, because low humidity steadily draws moisture out of the hose material.
Internally, ethanol-blended pump gas does its own damage. E10 sitting in the circuit through a quiet stretch attracts water and starts breaking down the inner liner, softening it and shedding fine material toward the injectors. That combination is exactly why a hose with a presentable exterior can already be compromised, and on a machine of this vintage age alone is reason enough to replace it.
Signs Your MAX 1000 Needs New Plumbing
- A puddle or damp patch on the skid plate or floor beneath the tank after the machine has been sitting
- Gasoline odor around the bodywork that lingers, sharpest in the minutes right after shutdown
- Cracking, a chalky bloom, or a hardened section you can feel by pinching along the hose
- Bogging with two riders aboard or under load, hesitation on throttle, or lean running that mimics a low tank
- A ring of dried dust at a fitting where fuel has been weeping
Since the system is pressurized, a small leak may atomize instead of dripping. A machine that consistently smells like fuel deserves inspection even with a clean floor underneath it.
Tools, Supplies, and Ventilation
- Nitrile or rubber gloves and safety glasses
- An approved sealed fuel container and a shallow catch pan
- Injection-rated replacement hose in the correct inside diameter
- Fresh clamps matched to your fittings, plus a quick-disconnect release tool for a locking coupler
- Line-clamping pliers, since no fuel valve exists on this model
- Sockets and a trim tool for the seat and side panels, a razor blade, and a stack of rags
Work outdoors or with the shop door wide open, and get air moving at floor level. Gasoline vapor is heavier than air and pools low, right where you will be kneeling with a hose in your hand, so a window six feet up contributes nothing. Shut off every flame and pilot light in the space and keep an extinguisher within arm's reach.
Separating the Aged Line From Its Fittings
With pressure relieved, remove the seat and side plastics so both the tank outlet and the run toward the throttle body are accessible. Slide worm-gear or spring clamps well back along the hose before you disturb the joint. Where a quick-connect coupler is fitted, squeeze the locking tabs evenly and pull straight off; prying sideways splits collars that have hardened over a decade of exposure. Rotate the hose gently on the barb to break the varnish bond, and slit a truly seized hose lengthwise rather than damaging the fitting it grips.
Take note of the routing on the way out. This is a 4x4, so the hose passes front differential hardware and frame crossmembers absent on a two-wheel-drive quad, and the extended MAX wheelbase adds length to the run. Photograph each clip and clearance point while everything is still in place.
Installing the New Line and Verifying the Seal
Trim the replacement to the original length. A hose cut long will loop into the frame, chafe through, or drift toward exhaust heat, none of which you want under the seat. Push each end fully onto its barb dry, with no grease, oil, or silicone anywhere on the sealing surface — lubricant there is exactly how pressurized fuel escapes past a clamp. Soften a stiff hose end in hot water for a few seconds if it resists.
Set clamps just behind the raised bead on each fitting and tighten evenly. A self-locking quick-connect at the tank should click, and a firm pull afterward confirms engagement; leave that fitting clamp-free. Reseat the hose in its original clips so it stays clear of heat and the front driveline.
Refit the fuse, Reconnect the battery, and cycle the key on and off several times without cranking to pressurize a dry circuit. Wipe both joints with a clean rag and look for the faintest dampness, then run the engine and check once more at idle before reassembly. Remember for future diagnosis that the fuel filter on this injected Outlander sits inside the tank with the pump assembly, not inline on the hose you just replaced.
