Why the Rubber Stops Sealing

Fuel line loses the plasticizers that keep it flexible as the years pass, and the hardened wall left behind fractures at the bends where it once absorbed movement. Heat cycling from the 558cc engine advances that hardening, and dry, arid air pushes it further by pulling moisture out of the hose from the outside inward. This is a time-based failure, so a low-hour machine that has been sitting is every bit as vulnerable as one that works every weekend.

Ethanol-blended gasoline does the interior damage, breaking down the inner liner and drawing water into the fuel while depositing gum during long idle stretches. Because this system carries genuine pressure rather than gravity head, that weakened wall is under real load, and a seep that would drip harmlessly on a carbureted quad can atomize into the engine bay here.

Symptoms That Point at the Line

  • A gasoline smell that peaks right after shutdown, when the circuit still holds pressure
  • Fuel staining or a small damp patch on the skid plate after the quad sits
  • Fine cracks, a chalky texture, or a hardened section you can feel when you pinch the hose
  • Bogging under load, stumbling on hard acceleration, or a lean hesitation at higher rpm
  • Dust caked into a ring at a fitting where fuel has been seeping and drying

Do not wait for a puddle to confirm the diagnosis. On an injected machine, a pressure-side leak frequently evaporates before it can drip, so trust the smell and the feel of the hose over what you see on the floor.

Assembling Tools and Working Safely

  • Nitrile or rubber gloves and eye protection
  • A lidded fuel-rated container plus a shallow drain pan
  • Replacement hose rated for injection pressure in the original inside diameter, not carburetor hose
  • New clamps matched to the fitting style, plus a quick-disconnect tool if the coupler calls for one
  • Line-clamping pliers, which take the place of the petcock this model does not have
  • Flat screwdriver, sockets, sharp razor blade, and clean rags

Gasoline vapor is heavier than air and pools at floor level, exactly where pilot lights, battery chargers, and brush-motor tools sit. Work outdoors or with the overhead door fully raised so the fumes have somewhere to go, shut off every ignition source in the space, and keep a fire extinguisher within reach rather than across the shop.

Depressurizing and Getting the Old Line Out

Remove the fuel pump fuse or relay, then crank the engine briefly until it stalls to bleed the pressure down. Turn the key off and disconnect the battery negative cable. Take off the seat and enough bodywork to reach the pump outlet at the tank and the fuel rail end at the throttle body, then slide a pan beneath the work area and lay a rag over the first fitting you open, because residual fuel stays in the line even after pressure is gone.

For a clamped barb, slide the clamp well back, twist the hose to break the varnish bond, and pull it straight off. For a self-locking quick-connect, press both release tabs squarely and pull straight rather than levering to the side, since plastic collars grow brittle with age. A hose fused to its fitting should be slit lengthwise and peeled away. This being a 4x4, the run passes front differential hardware and additional frame crossmembers, so photograph every clip and clearance point before the old line is fully free.

Installing the Replacement and Verifying It

Cut the new hose to the original length and add nothing extra, since a long line sags into the frame or drifts toward hot exhaust. Push each end fully onto its barb working entirely dry. Grease, oil, and silicone on a pressurized fuel joint give the fuel a path to creep out that clamp tension cannot close, so use a brief dip in hot water to soften a tight end instead. Place the clamps just behind the raised bead on each fitting and tighten them evenly. If your machine uses a quick-connect, push until the collar clicks and tug firmly to confirm the latch, and leave the clamp out of it entirely.

Return the hose to its factory clips, well clear of the front driveline and exhaust. Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without starting so the pump pressurizes the line while the area is still dry. Blot each joint with a clean pale rag and look for amber staining rather than a drip, then fire the engine and inspect again at idle. Give it several minutes of leak-free running before the bodywork goes back on. Keep in mind that the filter on this Grizzly lives inside the tank with the pump, so if fuel delivery still feels soft after a clean hose install, that assembly is where to look next.
