The 2012 Big Bear 400 4x4 represents the final chapter of a long-running utility platform, and it kept the same uncomplicated fuel arrangement to the end. Even the newest of these machines is now well past a decade old, which puts the original fuel hose squarely in replacement territory regardless of how it looks from three feet away.

Petcock, Gravity, and a Carburetor

Your Big Bear feeds its engine through a manual petcock at the tank, a single rubber hose, and a carburetor inlet, with gravity providing all the motivation. That configuration matters for two reasons. First, closing the petcock isolates the entire line instantly, so there is no pressure relief step and no need for the line-clamping pliers a fuel-injected quad without a shutoff valve would require. Second, the carburetor gives you a float bowl drain screw, which lets you empty the lowest point in the system in a controlled way before any fitting is disturbed. Injected machines offer neither convenience and bury their fuel filter inside the tank on the pump assembly, while your filtration is a serviceable screen in the petcock itself.

Reasons a Line Goes Bad

Two aging mechanisms work on the same hose from opposite directions. Heat cycling slowly drives the plasticizers out of the rubber, and as the wall stiffens, ordinary vibration from farm and trail use opens hairline splits at the bends. Machines living in dry, low-humidity country reach that point sooner, since arid air keeps drawing moisture out of the outer skin.

Ethanol-blended fuel works from within. It attracts moisture, and any line left full through months of inactivity gradually degrades its inner liner while collecting gum and varnish. Those deposits narrow the passage and settle into the petcock screen, so a hose can restrict flow badly while showing no external damage at all.

Symptoms You Can Trust

The most reliable evidence is a puddle. Fuel collecting on the skid plate or staining the concrete under the engine after an overnight sit means gasoline is escaping, and a smell that lingers with the petcock closed says the same thing. Run your fingers over the entire hose length and feel for chalky texture, crazed cracking, or a section stiff enough to keep its shape after a squeeze. Sound rubber compresses and springs back; spent rubber does not.

Watch how the engine runs, too. When flow is restricted the float bowl falls behind demand, and the 2012 Big Bear will bog while lugging up a grade, hesitate on a quick throttle roll, or feel lean and gutless as though the tank were nearly empty. Dried dirt caked into a ring at either barb is old seepage that has been evaporating there for a long time.

Supplies and Genuine Fuel Safety

  • Nitrile or rubber gloves plus eye protection
  • An approved gasoline container and a wide drain pan
  • Replacement hose matched to the original inside diameter, with extra to trim
  • New spring clips or small worm-gear clamps for both connections
  • Screwdriver, needle-nose pliers, razor knife, clear tubing, rags

Work outdoors when you can. Indoors, open the overhead door completely rather than relying on a window, because gasoline vapor is heavier than air and collects in a layer at floor level, which is the air you will be breathing while kneeling beside the frame. Shut off water heater pilots, unplug space heaters, keep grinders and welders out of the area, and wear the gloves continuously since fuel passes through skin more readily than most people assume.

Removing and Replacing the Hose

Turn the petcock off, raise the seat, and pull the panels that block the tank outlet and the hose path. Position the pan, then loosen the float bowl drain screw and route the fuel into your container using the clear tube. Slide both clamps well off the barbs and twist the hose a quarter turn to shear the varnish bond instead of pulling straight against it. A hose that will not come loose should be split lengthwise with the razor and peeled off in strips, which keeps the petcock spigot and carburetor inlet intact. Note the routing before the last end releases, since the 4x4 layout carries the line around front differential hardware and additional frame crossmembers that a 2x4 model does not have.

Cut the replacement to the same length as the piece you removed and push each end fully onto its barb past the raised bead, working dry. Grease, oil, and silicone must stay far away from fuel fittings, because a film on the sealing surface is exactly how gasoline escapes from under a clamp. If the rubber is stiff, warm the end in hot water for a few seconds and it will slide on unaided. Set new clamps just behind the bead at both ends, tighten them evenly without crushing the wall, and route the line back through its factory guides so it clears the exhaust and the steering.

Final Checks Before You Ride

Close the drain screw and open the petcock, then watch both joints for a solid minute while gravity fills the line. Dry the fittings with a clean rag and inspect them again, then start the engine and let it idle several minutes for a third look under heat and vibration. Three dry checks means the job is finished and the bodywork can go back on. If your 2012 Big Bear still acts starved after a leak-free install, pull the petcock screen and inspect the carburetor jets next, since new hose cannot flush old varnish out of the rest of the system.
