What Is Happening Inside the Rubber

Fuel line owes its flexibility to plasticizer compounds mixed into the rubber during manufacture, and heat drives those compounds out over time. Every cycle from a cold start to full operating temperature and back removes a little more. After a dozen or more seasons the hose wall has gone stiff and faintly glassy, and a stiff hose cannot follow the movement of a frame twisting across ruts and rocks. Keep those two problems mentally separate when you are diagnosing poor fuel delivery.

What to Look and Listen For

  • Dust caked into a wet ring at a fitting, which marks a slow weep that keeps evaporating

On a pressurized system a small breach often atomizes into a mist that evaporates before dripping. Your nose will usually beat your eyes to the diagnosis, so do not dismiss a fuel smell just because the concrete underneath stays dry.

Getting Set Up

  • A drain pan and a sealed, fuel-rated container

  • New clamps of the correct style, plus a quick-connect release tool if a locking coupler is present
  • Line-clamping pliers, mandatory with no fuel valve available

Ventilation is a real safety requirement rather than a formality. Gasoline vapor is heavier than air and pools along the floor, where it can travel across a shop and reach a pilot light or a motor that sparks when it starts. Work outdoors or immediately inside a fully open door, extinguish pilot lights and space heaters, unplug chargers, and keep a dry chemical extinguisher within reach. Drained fuel goes straight into a sealed container.

Removing the Line

Relieve pressure first. Pull the fuel pump fuse or unplug the relay, crank the engine until it stumbles and dies on what remains in the rail, switch the key off, and disconnect the negative battery cable. Lift the seat and remove the front fender pieces and side panels blocking the tank outlet and the hose route toward the throttle body.

Slide the pan underneath and lay a rag over the first connection you open, since a relieved hose still holds fuel that will run out. Retract clamps well back along the hose before disturbing a joint. With a quick-connect coupler, compress both tabs squarely and pull straight off without side load, because collars this old crack when levered. Trace the routing as the hose comes free. Installing and Verifying

Push each end fully onto its barb until it seats against the shoulder, and assemble everything dry. Inspect both joints, wipe them, and recheck by fingertip.
