Age alone is reason enough to replace a fuel hose, and on a 2012 King Quad 400ASi that clock has been running for over a decade. The rubber does not simply wear out where you can see it; it degrades through two separate processes working on opposite surfaces at the same time, which is why a hose can look serviceable and still be the source of your problem.
Two Mechanisms That Ruin Fuel Hose
The exterior story is physical. Every heat cycle from the engine, every hour of sun exposure, and years of contact with open air pull the plasticizers out of the rubber compound. What began as a soft, springy hose gradually turns firm, then chalky, then brittle enough that a bend opens hairline fissures. Riders in dry, arid country watch this accelerate, because low humidity continually draws moisture out of the hose wall and hardens it from the outside inward. Once the material has lost its flexibility, ordinary chassis flex over rock and washboard finishes the job.
The interior story is chemical. Ethanol-blended pump gasoline attracts and holds water, and that moisture slowly breaks down the inner liner of the hose. When a King Quad sits through an idle stretch with that fuel standing in the line, the liner softens while gum and varnish deposits accumulate at the fittings. On a pressurized injection circuit this matters more than it would on a carbureted quad, because the pump is continuously pushing against every soft spot and every micro-crack rather than relying on gravity.
Establishing What You Are Working With
The 400ASi is a fuel-injected machine, which sets the ground rules. An electric pump inside the fuel tank feeds the throttle body injector under pressure, so there is no petcock lever to close and the system stays pressurized after shutdown. That pressure has to be relieved on purpose before you open any joint. The fittings may be self-locking quick-connect couplers instead of plain barbs with clamps, and the fuel filter lives inside the tank as part of the pump assembly rather than sitting inline on the hose you can see. If a delivery complaint survives a clean hose replacement, that in-tank filter is your next stop. This being a 4X4 chassis with the automatic transmission, the line also has to navigate around the front differential, the front driveshaft, and extra frame crossmembers, so the run is more confined than on a two-wheel-drive quad.
Symptoms Worth Investigating
- A fuel odor around the tank that is strongest right after you shut the engine off, while pressure is still held
- A damp spot or dried stain on the skid plate, frame rail, or shop floor beneath the hose run
- Surface crazing, a chalky grey cast, or a stretch of hose that feels hard and glassy when pinched
- A dust-caked ring at a fitting where fuel has seeped and evaporated repeatedly
- Bogging under load, a stumble on hard throttle, or a lean condition that surfaces at higher rpm
On an injected quad, a small leak on the pressure side frequently atomizes and disappears before it can drip, so the lack of a visible puddle is not evidence that the hose is sound. Use your nose, and run a gloved hand along the hose while the engine idles.
Tools, Supplies, and Fuel Handling
Assemble gloves, eye protection, a sealed fuel-rated container, a drain pan, replacement hose rated for injection pressure in the correct inside diameter, appropriate clamps, a quick-disconnect release tool if the machine uses locking couplers, line-clamping pliers to pinch off a low-pressure section in the absence of a petcock, sockets and a screwdriver for the bodywork, a razor blade, and clean rags.
Ventilation deserves genuine attention. Gasoline vapor is heavier than air and settles along the floor, exactly where pilot lights and extension cords are, so open the garage door completely or work outdoors rather than trusting a window. Keep all spark sources away, disconnect the battery before the first fitting comes loose, and wipe up spills immediately instead of letting fuel soak into concrete and evaporate all day.
Removal Through Final Leak Check
Relieve the pressure first: pull the fuel pump fuse or relay, crank briefly until the engine stalls or will not start, switch the key off, and disconnect the battery negative. Take off the seat and the plastic panels to expose the tank and the run to the throttle body, then slide the drain pan into place and drape a rag over the first fitting you open, since residual fuel will still come out.
Walk clamps well back along the hose before disturbing a joint. For a quick-connect coupler, depress the locking tabs squarely and pull straight off without levering to the side, because aged plastic collars are brittle. Twist a varnished hose end a quarter turn to break the bond rather than pulling hard, and if it will not release, split it lengthwise with the razor and peel it away in halves to protect the fitting. Photograph the routing through each clip and around the front driveline before the old hose is fully out.
Cut the new hose to the same length as the original and no longer, then press each end fully onto its barb until it bottoms out, working entirely dry. Grease, oil, and silicone have no place on a pressurized fuel fitting; lubricant on that sealing surface creates a leak path and lets the hose creep off under vibration. Soften a stiff end in hot water if needed. Set clamps just behind each raised bead and tighten evenly, and where a self-locking quick-connect is used, push until it clicks and then tug to confirm the latch — no clamp goes there.
Reinstall the fuse, Reconnect the battery, and cycle the key on and off several times without cranking so the pump pressurizes the circuit while everything is still dry. Inspect both joints closely, then start the engine and watch through several minutes of idle with a clean rag in hand. A short lap and one final warm inspection later, the bodywork can go back on.
