Anyone who has spent a season behind the bars of a 2012 Sportsman XP 850 H.O. EFI knows the twin pulls hard and asks for a steady supply of fuel to do it. That supply travels through a short run of rubber hose that is easy to ignore right up until it fails. Because this machine is electronically fuel injected, there is no petcock tucked under the tank to shut off flow. Fuel is pushed out of an in-tank pump module under real pressure, so the hose you are replacing is part of a live circuit that needs to be depressurized before a wrench touches it. Get that sequence right and the rest of the job is genuinely straightforward.

Catching the Problem Before It Leaves You Walking

A tired line rarely fails all at once. It gives warnings, and on an injected Sportsman those warnings are worth reading carefully:

  • A damp ring or outright puddle on the skid plate or garage floor after the quad has been parked overnight
  • Raw gasoline odor around the tank area, strongest in the first minutes after shutdown while residual pressure is still trapped in the hose
  • Hairline cracks, a chalky gray surface, or a section that feels stiff and glassy when you squeeze it
  • An 850 twin that stumbles under load, flattens out on a long climb, or feels like it is starving at higher rpm
  • A dirt-caked crust at a fitting, which is what happens when fuel weeps slowly and dries while collecting trail dust

Keep in mind that a pinhole on the pressure side may never drip. Fuel escaping under pressure often atomizes and evaporates before it reaches the ground, so your nose will frequently catch the problem before your eyes do.

Why the Rubber Stops Being Rubber

Fuel hose stays flexible because of plasticizers blended into the compound. Those additives migrate out slowly over years of heat cycling, and once enough of them are gone the hose hardens. A stiff hose cannot absorb the constant vibration coming off a big parallel twin or the flex the chassis sees on rocky ground, so the surface begins to fissure. Riders in arid, high-desert regions notice this happening faster, since low humidity draws moisture out of the hose wall and accelerates the hardening from the outside in.

Ethanol-blended pump gas works the opposite direction. Alcohol content attracts water and gradually breaks down the inner liner, especially when a Sportsman sits for a long stretch with fuel standing in the system. The result is a hose going brittle on the outside while turning soft and gummy inside, sometimes shedding particles toward the injectors. On a machine of this vintage, calendar age alone justifies a fresh line even if the outside still looks presentable.

Gear, Gloves and a Properly Aired Workspace

Lay out everything before you crack the first fitting so you are never hunting for a tool with fuel running down your forearm:

  • Nitrile or rubber gloves, since gasoline strips skin oils fast and carries additives you do not want absorbing
  • A sealed metal or fuel-rated plastic container to capture drained gas
  • Replacement hose rated for fuel-injection pressure in the same inside diameter as the original, not low-pressure carburetor tubing
  • Fresh clamps matched to the fitting style, plus a quick-disconnect release tool if your machine uses a locking coupler at the pump outlet
  • Line-clamping pliers, which stand in for the petcock this EFI model does not have
  • Rags, a small flat screwdriver, and a socket set for the seat, side panels, and tank hardware

Do this job outdoors or with the shop door fully open. Gasoline vapor is heavier than air and settles at floor level, so a fan moving air low across the space matters far more than a cracked window overhead. Keep heaters, grinders, chargers, and anything else that can spark completely out of the area, and have a dry chemical extinguisher within arm's reach.

Relieving Pressure and Freeing the Old Hose

Begin by pulling the fuel pump fuse or relay, then crank the engine for a couple of seconds until it dies. That burns off most of the pressure in the circuit. Turn the key off and disconnect the negative battery cable. Remove the seat and the side plastics to expose the tank and the hose running back toward the throttle body on the 850 twin.

Slide a catch pan underneath and drape a rag over the first joint you open, because even a bled-down line holds fuel that will run out. Worm-gear or spring clamps should be slid well clear of the barb before you attempt to twist anything loose. If you find a self-locking quick-connect, press the release tabs squarely and pull straight back rather than levering sideways, since those plastic collars grow brittle with age and snap easily. Break the varnish bond on a stubborn hose by twisting it gently, and if it still refuses, slit it lengthwise with a razor and peel it off the fitting instead of risking damage to the barb.

Take pictures as you go. This is a 4x4 chassis with a front differential and additional crossmembers, so the line threads through clearance points a two-wheel-drive quad simply does not have. Note every clip and guide before the old hose is fully out.

Fitting the New Line the Right Way

Cut the replacement to the exact length of the original. Extra length is not insurance; it lets the hose sag into the driveline or rub a frame edge until it wears through. Push each end fully onto its barb until it bottoms out, and install it dry. No grease, no oil, no silicone spray on the sealing surface, because any lubricant there gives pressurized fuel a path to creep past the clamp. A quick dip of the hose end in hot water softens it enough to slide on without help.

Set new clamps just behind the raised bead on each fitting and tighten evenly until snug, not crushed. If a quick-connect is involved, push until you hear it click and then tug firmly to verify it has latched. Those fittings need no clamp at all. Route the hose back through its original clips so it stays well away from the exhaust and the front drive components.

The Pressure Cycle Leak Check

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without starting the engine. Each cycle runs the pump and loads the circuit, letting you inspect both joints while everything is still bone dry. Look for beading, then wipe with a clean rag and look again. Start the engine and repeat the inspection at idle, then blip the throttle and check once more.

One last note for this platform: the fuel filter on the EFI XP 850 lives inside the tank as part of the pump assembly rather than sitting inline where you can reach it. A new hose does nothing for a clogged filter, so if the machine still hesitates after a clean install, the in-tank module is the next place to look.
