The 2012 Sportsman XP 850 H.O. runs electronic fuel injection, and that single fact drives every decision from the hose you buy to the first move you make on the machine. There is no petcock under the tank, the pump lives inside the tank instead of on the frame, and the supply line stays pressurized after shutdown.
Following Fuel From the Tank to the Injectors
The circuit is short and worth picturing clearly. A pump module submerged in the tank pressurizes fuel and sends it through the supply hose, which runs forward to the rail feeding the injectors on the high output 850 twin. There is no manual valve anywhere along the way, so the job begins by bleeding pressure rather than turning something off. The filter is integrated into that in tank pump assembly, meaning the hose you are replacing carries nothing serviceable and a restricted filter cannot be addressed by new line. Fittings come in two forms on this generation: plain barbs secured by clamps, and self locking quick connect couplers that latch themselves and need no clamp. Check yours before ordering, since the two require different supplies. This is also a 4x4 chassis, so front differential and driveline hardware sits near the routing and the hose works past a couple of extra clearance points held clear by factory clips.
The Aging Process Inside and Outside the Hose
Fuel line breaks down from both surfaces at once. On the exterior, the plasticizers that keep the rubber flexible slowly migrate out of the wall, and a hose that once pushed onto a barb by hand becomes hard and glassy. From there the heat cycling of a big twin and the flex of a working chassis over rough terrain press fine cracks into the surface. Dry, arid riding country speeds this up, because low humidity pulls moisture out of the hose wall and leaves it chalky earlier than damp air would.
On the interior, ethanol blended pump gas does the harm. Alcohol attracts water into the fuel and steadily degrades the inner liner, and that damage concentrates during periods when the machine sits and fuel stands motionless in the line, gumming and varnishing the passage. The frustrating consequence is that a hose can look perfectly acceptable while its inner wall deteriorates and sheds material toward the injectors, so age is a more honest measure than appearance.
How a Failing Line Announces Itself
The evidence usually arrives in one of four forms. Fuel where it should not be, meaning a wet smear on the skid plate or a stain under a parked machine. Smell, strongest in the minute after shutdown while the rail still holds pressure, which on an injected quad is often the very first thing anyone notices. The hose itself, showing hairline cracking, a chalky gray cast, hardened glassy sections, swelling at a fitting, or a caked ring of dust from dried seepage. And drivability, with bogging under load, hesitation as the H.O. twin pulls, a lean stumble, or the feel of an empty tank contradicted by the gauge. Because the supply side is pressurized, a small crack often mists fuel that evaporates before it drips, so a lingering smell over clean concrete is still a real finding.
Tools, Parts, and Working Safely With Gasoline
Set out injection rated replacement hose in the original inside diameter, new clamps matched to your fitting style, line clamping pliers to substitute for the absent shutoff valve, nitrile gloves, eye protection, a sealed fuel rated container, a generous stack of rags, hand tools for the seat and cab plastics, a razor knife, and a quick disconnect release tool if your fittings use locking collars.
Take the fuel seriously. Gasoline vapor is heavier than air and settles across the floor, exactly where a water heater pilot or a sparking cord end will encounter it. Work outdoors when the weather permits, and in a garage open the main door completely with a fan at ground level moving air out of the space. Shut off heaters, keep flame and grinders entirely away, and disconnect the battery negative cable once system pressure is relieved. Drain into a sealed container rather than letting fuel evaporate off the concrete.
Relieving Pressure and Removing the Line
Pull the fuel pump fuse, crank the engine until it stumbles and quits, shut the key off, then disconnect the battery. That sequence takes the pressure out of the circuit and keeps the pump from waking up with your hands in the way. Remove the seat and side plastics to expose the tank outlet and follow the hose forward. Slide a catch pan into position and keep a rag over each fitting as you break it, since a bled line still holds residual fuel.
Slide clamps well back before disturbing any joint. Release a quick connect by pressing its tabs evenly and pulling straight off with no side load, because aged plastic collars split under prying. Twist a bonded hose gently on the barb to break the varnish grip rather than yanking, and if it will not release, slit it lengthwise and peel it away instead of damaging a fitting. Photograph the routing and clip locations before the last section is free so the replacement follows the same path around the front driveline hardware.
Assembly and the Pressure Check That Ends the Job
Cut the new hose to match the original length, since extra slack lets it sag into suspension travel or rest on a warm surface. Push each end fully onto its fitting until it bottoms out, keeping the sealing surfaces dry. Grease, oil, and silicone give pressurized fuel a route past the clamp, so none of them belong near a barb; hot water is the correct way to soften a hose end that resists. Place new clamps just behind the raised bead on each fitting and tighten evenly without crushing. On a self locking coupler, push until it clicks, pull firmly to confirm the latch caught, and add no clamp there. Reseat the line in every original clip.
Refit the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking so the pump loads the circuit while everything is dry. Wipe both joints and watch for beading. When they hold, start the engine and inspect at idle, then check once more after warm up. Reinstall plastics only after several leak free minutes, then ride a short easy loop. Should delivery problems persist, the in tank pump and filter module is where the search continues.
