Changing the Fuel Line on a 2012 Sportsman XP 550 EFI 4x4 with EPS

Half of doing this job well is knowing the plumbing before you take it apart. On a 2012 Sportsman XP 550 EFI with electric power steering, the fuel path is short, simple, and pressurized, and every decision you make from tool selection to clamp choice follows from that. This is an injected machine, which means the petcock you might be looking for under the tank does not exist.
Tracing the Fuel Path End to End
Fuel starts in the tank, where a pump module sits submerged and does the pushing. From there the supply hose carries pressurized fuel forward to the rail feeding the injectors on the 550 twin. There is no manual valve anywhere in that circuit, which is why the very first step of any teardown is relieving pressure rather than turning something off. The filter is part of the in tank pump assembly, so the hose you are replacing is a plain supply line with nothing serviceable hanging off it. Fittings may be simple barbs held with clamps, or self locking quick connect couplers that latch on their own and take no clamp at all. Look at yours before you buy hardware, because the two styles need different supplies.
Two chassis notes are worth filing away. This is a 4x4, so front differential components and additional frame structure sit near the routing and the line works past a couple of extra clearance points because of them. And the EPS unit with its wiring occupies space in the front area near the steering post, so keep that harness out of your way once the plastics are off.
The Mechanisms Behind Hose Failure
Rubber fuel line degrades from both sides at once. Externally, the plasticizers that keep the wall flexible migrate out over the years, and the hose stiffens until vibration and heat cycling work fine cracks into the surface. Riders in arid country watch this progress faster, because dry air pulls moisture out of the hose wall and leaves it chalky and rigid earlier than a humid climate would. Internally, ethanol blended pump fuel goes after the liner. Alcohol attracts water and slowly breaks the inner wall down, and the damage concentrates whenever the machine sits with fuel standing motionless in the line, gumming and varnishing the passage. Together those two mean a hose can look sound while shedding material toward the injectors, so a line this old gets replaced on the calendar rather than on inspection alone.
Signals You Should Not Ignore
- Fuel pooled on the skid plate, or a fresh stain on the floor where the quad was parked
- A strong gasoline odor near the seat, most noticeable in the first minute after shutdown
- Fine cracking, chalky texture, or a hardened glassy section you can feel by pinching the hose
- Swelling at a fitting, or a caked ring of dust marking fuel that has seeped and dried
- Bogging under load, throttle hesitation, a lean stumble, or the feel of a low tank that is not low
Keep in mind that pressurized fuel escaping a small crack tends to mist and evaporate, so an injected Sportsman can smell strongly of gas without leaving a drop on the ground.
Supplies and a Genuinely Safe Setup
Collect injection rated replacement hose in the original inside diameter, new clamps matched to the fitting style, line clamping pliers to substitute for the shutoff valve this model lacks, nitrile gloves, eye protection, a sealed fuel rated container, plenty of rags, hand tools for the seat and cab panels, a razor knife, and a quick disconnect release tool if the fittings call for it.
Take the gasoline seriously. Its vapor is heavier than air, so it settles at floor level and spreads, which puts it in reach of a water heater pilot or a sparking cord end. Work outdoors when the weather permits. Inside a garage, open the main door fully and set a fan on the ground moving air out rather than circulating it. Shut off heaters, keep flame and abrasive tools away, and disconnect the battery negative once pressure is relieved. Drain into a sealed container instead of letting fuel evaporate off the concrete.
Taking the Pressure Down and the Hose Off
Pull the fuel pump fuse, crank the engine until it stumbles and quits, shut the key off, then disconnect the battery. Remove the seat and side plastics to expose the tank outlet and follow the run forward to the throttle body. Slide a catch pan into place and wrap a rag around each fitting as you open it, because a bled circuit still holds enough fuel to run down your arm.
Slide clamps well back along the hose before you disturb a joint. For a quick connect, depress the tabs squarely and pull straight off with no side load, since aged plastic collars split when levered. Twist a stuck hose gently on the barb to break the varnish bond rather than yanking, and if it holds, slit it lengthwise and peel it away instead of risking the fitting. Photograph the routing and clip positions before the last section is out so the replacement follows the same path around the front driveline hardware.
Assembly, Then Proof It Does Not Weep
Cut the new hose to the original length. Slack invites chafe on a frame edge or contact with a warm surface. Push each end fully onto its fitting until it bottoms out, and keep the sealing surfaces dry. Grease, oil, and silicone all give pressurized fuel a route past the clamp, so none of them go anywhere near a barb; hot water is the right way to soften a stubborn hose end. Set new clamps just behind the raised bead on each fitting and tighten evenly without crushing the hose. Where a self locking coupler is used, push until it clicks, then pull to confirm it latched, and add no clamp there. Return the line to every original clip so it stays clear of the driveline and the EPS wiring.
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. Each cycle runs the pump and loads the circuit, letting you inspect dry joints under real pressure. Wipe both connections with a clean rag and watch for beading. Once they hold, start the engine and check at idle, then again after warm up when the hose has expanded slightly. Bodywork goes back on after several leak free minutes. If fuel delivery still feels wrong, remember the filter is inside the tank with the pump, and new hose does nothing for a restricted one.
