Before you loosen a single clamp on your 2012 Sportsman XP 550 EFI, it is worth being clear about what kind of fuel system you are dealing with. This machine is electronically fuel injected, not carbureted, and that single fact rewrites most of the job. There is no petcock beneath the tank to shut off flow, the pump is submerged inside the tank rather than bolted to the frame, and the hose running back to the throttle body holds real pressure even after the key is off.

Knowing the System You Are About to Open

On this Sportsman XP, fuel leaves an in tank pump module, travels through the supply line, and arrives at the fuel rail feeding the injectors. The filter is part of that module inside the tank, so you will not find a serviceable canister partway down the hose the way you would on an older carbureted utility quad. Fittings on this generation may be plain barbs secured with clamps, or self locking quick connect couplers that need a release tool and no clamp at all, so identify what you have before ordering hardware. Since this is a 4x4, the chassis carries front differential and driveline components that push the line routing through a few extra clearance points, and the factory clips along that path exist specifically to hold the hose away from them.

Why the Original Hose Does Not Last Forever

Rubber fuel line ages from both directions. On the outside, the plasticizers that keep the wall pliable slowly migrate out, leaving the hose hard and glassy. Once that flexibility is gone, engine heat cycles and chassis vibration turn stiffness into hairline cracks. Dry climate riding accelerates this noticeably, since low humidity pulls moisture from the hose wall and leaves the surface chalky and brittle years earlier than in humid country.

On the inside, ethanol blended pump gas is the culprit. Alcohol attracts water and slowly degrades the inner liner, and the worst of that damage happens while fuel sits motionless in the line during stretches of inactivity, gumming and varnishing the interior. Between the two, a hose can look serviceable while quietly deteriorating, which is why age matters as much as appearance on a machine this old.

Symptoms That Should Send You Looking

Watch and smell for the following:

  • Fuel on the skid plate or a spot on the floor where the machine has been parked
  • A strong gasoline odor near the seat, most noticeable immediately after shutdown while the rail is still pressurized
  • Fine cracks, hardened sections, swelling near a fitting, or a dust caked ring marking dried seepage
  • Bogging under load, hesitation as the twin comes on the power, or a lean feeling stumble that mimics a low tank

Because the supply side is pressurized, a small crack frequently sprays a fine mist that evaporates instead of dripping. Trust a persistent fuel smell even with a clean floor underneath.

Tools, Supplies, and Real Ventilation

Have these on hand before you begin: injection rated replacement hose in the original inside diameter, new clamps to match the fitting style, line clamping pliers to stand in for the absent shutoff valve, nitrile gloves, eye protection, a sealed fuel rated container, a stack of rags, hand tools for the seat and cab plastics, and a razor knife for a hose that has bonded to its barb. A quick disconnect release tool belongs in the pile if your fittings use locking collars.

Gasoline vapor is heavier than air and settles low, so it gathers exactly where a pilot light or an extension cord spark will find it. Work outdoors if you can. In a garage, open the door fully and set a fan on the floor to push air out at ground level. Turn off heaters, keep sparking tools away, and disconnect the battery negative cable once pressure has been relieved.

Draining Pressure and Removing the Old Hose

Pull the fuel pump fuse from the fuse block, crank the engine until it stalls, shut the key off, and disconnect the battery. That sequence takes the pressure out of the circuit and keeps the pump from waking up while your hands are in the way. Strip the seat and side panels to expose the full run of hose, slide a catch pan underneath, and keep a rag wrapped over each fitting as you open it, because residual fuel still comes out.

Move worm gear or spring clamps well back before you disturb the joint. Release a quick connect by pressing the tabs evenly and pulling straight off, never by levering sideways on an aged plastic collar. To free a hose from a barb, twist it gently to break the varnish bond rather than yanking, and if it will not release, slit it lengthwise and peel it clear. Photograph the routing and clip positions before the last section is out, especially where the line navigates the extra frame structure and front driveline hardware on this 4x4.

Assembly, Clamping, and the Leak Check

Cut the new hose to the original length. Slack lets the line sag into suspension travel or rest against a warm surface, and both shorten its life. Push each end fully onto its fitting until it bottoms out, with nothing on the sealing surface. Grease, oil, and silicone create a path for pressurized fuel to escape past a clamp, so leave them out entirely; dip a stubborn hose end in hot water instead. Set new clamps just behind the bead on each fitting and tighten evenly without crushing. On a self locking coupler, push until it clicks, tug to confirm the latch, and add no clamp. Return the hose to every original clip.

Refit the pump fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking so the pump loads the system. Inspect both joints dry, wiping with a clean rag and watching for beading. When they hold, start the engine and check again at idle, then once more after warm up when the hose has expanded slightly. Reinstall plastics only after several leak free minutes. If the machine still feels starved after all this, remember that the filter lives inside the tank with the pump, and that assembly becomes the next thing to examine.
