What separates a clean job from a bad afternoon is the setup: where you do the work, what you have staged within reach, and whether you dealt with the fuel pressure before the first clamp came loose.
Ventilation, Gloves, and Fuel Containment
Gasoline vapor is heavier than air. That single physical fact drives everything about where you should do this job. Vapor does not rise and vent out a window; it sinks and pools at floor level, which is exactly where your face goes when you reach under the front of the machine. Push the quad outdoors if the weather allows. If you must work in the garage, raise the door completely and leave it open for the whole job, not only while fuel is running out of a line. Before anything comes apart, kill water heater pilots, unplug battery chargers, and clear grinders and other spark-producing tools from the area. Wear nitrile or rubber gloves, since gasoline defats skin in seconds and passes right through cloth, and put whatever fuel you catch into an approved sealed container rather than leaving it in an open pan to evaporate around your workspace.
Staging Your Parts and Tools
Have all of this ready before you begin:
- Replacement hose rated for fuel-injection pressure and matched to the original inside diameter
- New clamps in the correct style, since a clamp that has been on for a decade has lost its tension
- A quick-disconnect release tool if the tank fitting uses a locking collar
- Line-clamping pliers, taking the place of the petcock this machine does not have
- An approved sealed fuel container and a shallow catch pan
- Sockets, a plastic trim tool, a generous pile of rags, and a sharp razor blade
Injected, Not Carbureted
The 2012 Touring 850 EPS runs electronic fuel injection, so there is no fuel valve under the tank and no float bowl to drain. An electric pump inside the tank keeps the feed line to the throttle body pressurized for hours after shutdown, which is why your first step is electrical rather than mechanical. Pull the fuel pump fuse or relay, crank the engine until it sputters and quits, switch the key off, then disconnect the battery negative cable. That sequence takes the pressure out of the system. One more relevant detail: the fuel filter is integrated into the in-tank pump module, so the hose you are replacing carries no serviceable filter.
Why the Hose Deteriorates
Fuel line ages chemically rather than wearing out. Plasticizers in the rubber compound keep it flexible, and every heat cycle from the ProStar 850 twin drives more of them out. What began as soft, compliant hose ends up hard and glassy, and a hose that cannot flex turns chassis movement into cracks at the bends and just behind each clamp. Dry, arid climates compress the timeline, because low humidity draws moisture from the hose wall and hardens it from the outside inward. From the inside, ethanol-blended fuel absorbs moisture and slowly degrades the liner, which does the most harm during long idle stretches with fuel standing in the line.
Symptoms Worth Chasing
A failing hose announces itself gradually. Gasoline odor around the seats right after shutdown usually comes first. A damp stain on the skid plate or a dust-caked ring at a fitting follows, the latter formed by fuel seeping and evaporating over and over. Pinch along the hose looking for a rigid, chalky, or crazed section that no longer springs back. From the seat, watch for bogging as you roll into the throttle with a passenger aboard, a lean stumble at cruise, or an intermittent sense that the machine is running out of fuel at higher rpm. Because pressurized fuel can atomize before it drips, treat a persistent smell as evidence even when the floor stays dry.
Removal and Installation
With pressure bled, remove both seats and the surrounding bodywork so the entire hose run from the tank flange to the throttle body is visible. The two-up Touring frame is longer than a standard Sportsman, so there is more hose and there are more retaining clips involved, and on this 4x4 chassis the routing has to clear front differential hardware plus the electric power steering assembly. Photograph the path and each clip before anything comes loose.
Slide the pan under the first joint and lay a rag over it, since even a bled line holds residual fuel. Push clamps well back along the hose before you disturb the barb. Plastic quick-connect collars stiffen with age, so press the tabs squarely and pull the coupler straight off with no sideways leverage. Where varnish has bonded the hose to a fitting, slit it lengthwise with a blade and peel it away rather than twisting hard on a fitting you do not want to break.
Cut the new hose to the original length exactly, because slack chafes on frame edges or wanders into hot exhaust shielding. Push each end fully onto its barb, dry. Keep grease, oil, and silicone entirely off fuel fittings, since lubricant on the sealing surface gives pressurized fuel a route out. Hot water softens a tight hose end if it resists. Set new clamps just behind the raised bead on each fitting and tighten them evenly. A self-locking quick-connect should click and hold against a firm tug, with no clamp added. Restore every original clip.
Proving the Repair
Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit, giving you a look at both joints with the engine cold. Wipe them with a clean rag and watch for any fuel appearing. Then start the twin, let it idle, and inspect again as it heats up and vibrates. Give it several minutes of confirmed dry running before the plastics and seats go back on. If fuel delivery still feels short after a clean, dry install, the in-tank pump and filter assembly is the next component to look at.
