This is a fuel-injected machine with an in-tank pump and a pressurized supply hose, so a line that has quietly gone hard is worth replacing before it starts weeping near a hot engine.

The Two Directions a Hose Fails From

On the outside, rubber fuel line depends on plasticizers to keep its wall flexible, and those compounds slowly work their way out with every heat cycle. What remains is hard, glossy, and brittle. Because the Touring 550 is a heavy machine with a long wheelbase, vibration over rough ground concentrates that brittleness at the bends, and cracks appear there long before anything happens in the middle of a straight section.

On the inside, ethanol-blended pump gas draws moisture into the fuel and gradually breaks down the inner liner. This is at its worst when the machine sits for months with a partial tank, leaving gum and softened liner material that can travel downstream toward the injector. Riders in dry, arid regions get both problems sooner, because low ambient humidity constantly pulls moisture out of the hose wall and speeds the hardening from the outside in.

Confirming the Injected Layout

There is no petcock on this Sportsman to shut off flow. The pump sits inside the tank, pressurizes the supply hose to the throttle body, and leaves that pressure in the line after shutdown, which is why relieving pressure is always the first move. Line-clamping pliers earn their keep here as the stand-in for a fuel valve on any low-pressure or vent section.

Note also that the fuel filter is integrated into the in-tank pump assembly rather than mounted inline on the visible hose. Replacing the line has no effect on a restricted filter, so keep the two repairs separate in your head. Depending on the fitting style, one end of the hose may be a locking quick-connect coupler instead of a plain barb with a clamp.

Symptoms That Point at the Line

  • Fuel staining or a small puddle beneath the machine after it has been sitting
  • A gasoline smell around the tank that will not fade, strongest just after shutdown
  • Hairline cracks on the outside of a bend, a chalky surface, or a section that feels rigid when pinched
  • Bogging under acceleration, lean surging, or the feeling of running out of fuel with a healthy gauge
  • A grit-caked ring at a fitting where seeping fuel has dried and collected dust

Keep in mind that a pressurized leak can mist and evaporate without ever forming a drop, so a persistent odor with no visible wetness is still a reason to inspect each connection individually.

Preparation and Working Safely With Gasoline

Stage everything before the first fitting is opened: gloves and eye protection, a drain pan, a sealed fuel-rated container, injection-rated replacement hose in the original inside diameter, new clamps in the matching style, line-clamping pliers, a quick-connect release tool, hand tools for the bodywork, a razor knife, and rags.

Ventilation is the one safety step that genuinely changes outcomes. Gasoline vapor is heavier than air and settles along the floor, right where heaters, pilot lights, and extension cords sit. Work outside or with the main door fully open so air moves low through the space rather than relying on a window overhead. Keep all ignition sources out of the area, disconnect the battery negative cable before you start, and cap the drained fuel instead of leaving a pan open beside the machine.

Getting the Old Hose Off

Pull the fuel pump fuse or relay, crank the engine until it stalls, turn the key off, and disconnect the battery. Remove the seat and the panels between you and the tank outlet and throttle body connection, which takes a bit more work on the Touring frame with its passenger seat and rear rack. Position the pan and lay a rag over the first joint, because fuel remains in the line even after pressure is gone.

Slide each clamp well back along the hose before disturbing the fitting. Quick-connect couplers separate when both tabs are pressed evenly as you pull straight off; prying sideways cracks a plastic collar that has spent a decade in the heat. Break a varnish-bonded end loose with a slow twist, and slit a genuinely stuck one lengthwise with a knife to protect the barb. As the hose comes out, note its path, since the 4X4 front differential and driveshaft fill the space ahead of the engine and the line runs around them through a set of clips.

Installing the Replacement and Verifying It

Cut the new line to the original length, then push each end onto its barb dry until it bottoms out. Grease, oil, and silicone stay off the fittings entirely, because lubricant on a sealing face gives pressurized fuel a path past the clamp. Soften a tight hose end briefly in hot water if it resists. Set clamps just behind the raised bead and tighten them evenly, firm without crushing the rubber. A self-locking quick-connect wants no clamp at all, just a push until it clicks and a firm pull to confirm the latch engaged. Reseat the hose in every original clip so it clears the exhaust and the front driveline, and cycle the steering to make sure nothing touches the line.

Reinstall the fuse, Reconnect the battery, and cycle the ignition on and off several times without cranking. Each cycle pressurizes the circuit while both fittings are dry, which is the best moment to spot a joint that is not sealing. Wipe them clean, start the Sportsman Touring 550 EPS, and study each connection at idle and again after a few throttle blips. Once several minutes pass with no seepage, reinstall the plastics and take a look at the ground under the machine after your first short ride.
