The 2012 Sportsman Touring 500 H.O. uses a carburetor fed through a petcock rather than an injected, pressurized circuit, and a gravity-fed system leaves evidence when a hose or clamp starts letting go. Learn what to look for and you will replace the line on your schedule instead of on the side of a two-track.
Evidence of a Line That Is Done
Park the machine on clean ground overnight and check underneath in the morning. Fuel weeping from a hardened hose or a tired clamp tends to collect below the petcock or the carburetor, and even a small stain is meaningful. A gasoline odor around the tank and carburetor that will not go away counts as a finding on its own.
Then inspect by hand. Squeeze the hose along its length with a glove on; healthy line compresses and springs back, while a failing one feels rigid, looks glazed or chalky, and often shows hairline cracks on the outside of a bend. The Chemistry and Physics of Hose Failure
Fuel hose ages from the outside in as the plasticizers that keep the wall soft slowly leave the rubber. Engine heat accelerates that, and the result is a hard, brittle hose that cannot absorb vibration. Trail riding then flexes it at the same bends until fissures open up. In dry climates the surrounding air continuously draws moisture out of the material, so hoses in arid regions harden years earlier than they otherwise would.
Ethanol-blended fuel handles the inside. Alcohol in the blend pulls water into the tank and gradually breaks down the inner liner, particularly when the machine sits for months with fuel in it. On a carbureted setup, the gum and loose liner material that results has a short path to the float bowl and the jets, so a marginal hose can create fueling complaints well before it ever drips.
Access on a 4X4 Touring Frame
Plan on pulling the seat and side plastics for honest access, since the Touring version adds a passenger seat on a longer frame and more bodywork around the tank area. Being a 4X4, this Sportsman also carries a front differential and driveshaft in the space ahead of the engine, and the fuel hose is routed around that hardware through clips a two-wheel-drive quad would not need. Take photos of the routing and each clearance point before the old hose comes off so the new one goes back exactly where the original ran, clear of the exhaust.
Supplies and a Genuine Safety Setup

- Replacement fuel hose matched to the original inside diameter
- New clamps or a clamp kit, a small flat-blade screwdriver, and pliers

Handle the room before you handle the fuel. Gasoline vapor is heavier than air and settles across the floor, exactly where a shop heater, a water heater pilot, or a sparking tool lives. Work outdoors or with the door fully open so air moves at ground level, remove ignition sources from the space, disconnect the battery negative cable, and cap the drained fuel rather than leaving an open pan nearby.
Removing and Replacing the Hose
Turn the petcock off, open the float bowl drain, and let the carburetor empty into the pan. Position the pan under the hose run and drape a rag over the first joint you open. Slide each clamp well back along the hose before you disturb the fitting, then twist the hose gently to break the varnish bond at the spigot. If an end will not release, run a razor knife lengthwise and peel the hose off rather than levering on the petcock or the carburetor inlet.
Cut the replacement to the original length, no longer, so it neither pulls tight nor loops down into the frame. Push each end onto its barb dry until it seats fully. Keep grease, oil, and silicone completely off the fittings, since lubricant on a sealing surface is how a slow weep begins. If an end is tight, a brief dip in hot water softens it. Place new clamps just behind the bead on each spigot and tighten evenly, firm but not crushing, then work the hose back into every original clip.
Leak Check and Final Steps
Open the petcock and simply watch. On a gravity-fed system, fuel will find any gap without the engine running, so give both connections a full minute of attention and wipe them with a clean rag to confirm they stay dry. Then start the Sportsman Touring 500 H.O. and inspect again at idle, blipping the throttle a couple of times while you watch the carburetor end. After several minutes of dry running, reinstall the plastics and the seat, and take a look at the ground underneath after your first short ride to confirm the repair held.
