Fuel Line Replacement on the 2012 Polaris Sportsman 90 Step by Step

Rubber hose is the quiet consumable on any ATV, and on a 2012 Sportsman 90 the piece running from the tank valve to the carburetor has been quietly aging since the machine was new. When it hardens, cracks, or gums up internally, the symptoms look like carburetor trouble even though the fix is a few dollars of hose and an hour of your time.

Establishing the Fuel System First

The 90 is a carbureted machine, which shapes every step that follows. A shutoff valve at the tank controls flow, gravity carries fuel down a short hose, and a small carburetor with a drainable float bowl receives it. There is no fuel pump and no residual pressure sitting in the line after shutdown, so closing the valve isolates the system completely.

Compare that to a fuel-injected quad, where you first pull the pump fuse, crank the engine until it dies to bleed the pressurized rail, and disconnect the battery so the pump cannot prime while a fitting is open. Injected models also frequently use a self-locking quick-connect coupler in place of a clamped barb, and they mount the fuel filter inside the tank with the pump rather than out on the visible line. None of that applies here. The 90 is also a two-wheel-drive chain-drive quad, giving the hose a short and largely unobstructed path compared with a 4x4 utility model that must route around front differential hardware and additional frame crossmembers.

What Wears Fuel Hose Out

Plasticizers in the rubber compound are what make new hose flexible, and they slowly migrate out of the wall over time. What remains is stiff and brittle, and it does not enjoy being moved. The air-cooled engine heat cycles the hose on every ride, vibration flexes it constantly, and hardened rubber under that combination cracks — typically at a curve or right where it stretches over a fitting.

Where the machine lives matters. Dry, low-humidity air draws moisture out of the hose and hardens it years faster than damp storage would. Ethanol-blended pump gas comes at the problem from inside, pulling water into the fuel and slowly breaking down the inner liner. Sitting for months with E10 in the system can leave a hose gummed and softened internally with no visible clue on the exterior.

Symptoms That Point at the Line

  • A puddle or damp patch of fuel under the machine after it has been parked, usually right beneath the carburetor
  • Strong gasoline odor around the quad or in the storage area with nothing spilled
  • Cracking, crazing, or a chalky white surface on the hose, or a hardened stretch that barely bends
  • An engine that bogs, runs lean, surges at steady throttle, or acts as though the tank is nearly dry
  • Grime caked into a damp ring at the tank valve or the carburetor inlet

Because this system is gravity fed, a leak drips whenever the valve is open and is easy to locate. An injected machine can mask the same fault, since pressurized fuel escaping a small crack often atomizes and evaporates.

Getting Ready and Working Safely

Gasoline vapor is heavier than air, so it sinks and pools along the floor exactly where cords, chargers, and heaters usually live. Work outside or with the shop genuinely opened up, keep flames and sparks far from the machine, and wear gloves since gasoline strips skin oils on contact.

  • Fuel hose in the correct inside diameter for the 90, sized as small-engine line and not heavy utility hose
  • New hose clamps or pinch clamps, or a small clamp assortment
  • Rubber or nitrile gloves and a supply of clean rags
  • An approved fuel container and a shallow drain pan
  • Needle-nose pliers, a small flat-blade screwdriver, and sockets for the seat and panels
  • A hose cutter or sharp razor for clean square cuts

Removal Without the Mess

Shut the fuel valve, then take off the seat and any plastic that covers the tank outlet or the carburetor. If the tank holds much fuel, siphon it into your approved container. Open the float bowl drain next and let the carburetor plus the lowest section of hose empty out. That step is the difference between a clean job and gasoline on the floor.

Set the pan under the carburetor inlet and lay a rag beneath the fitting, then slide both clamps well back along the hose. Old hose commonly bonds itself to the brass barbs with varnish, so twist it gently to break the seal rather than pulling hard. If a joint refuses to give, slit the hose lengthwise with a razor and peel it off the fitting instead of risking a cracked carburetor spigot or a bent valve outlet. Note the routing and every retainer before the line is fully clear.

Installation and Verification

Cut the new hose square and to the same length as the piece you removed. Overlong hose sags into the chain or contacts the engine, while a short piece keeps both fittings under permanent tension. Push each end fully onto its barb dry, and keep grease, oil, and silicone completely off the sealing surfaces — lubricant creates a path for fuel to creep out under the clamp and can carry contamination into the carburetor. Dip a stubborn end in hot water to soften it if needed.

Place new clamps just behind the raised bead on each fitting and tighten them evenly rather than crushing the rubber flat. Reproduce the factory routing in a smooth arc, keeping the hose well clear of the exhaust, the chain, and any sharp frame edge.

Open the fuel valve and simply watch both connections for a full minute as gravity fills the line. Wipe them with a clean dry rag and look again for fresh dampness at either barb. Start the engine, let it idle several minutes, and check both joints one last time before the plastics and seat go back on. Since access is already open on this 2012 Sportsman 90, a new inline filter is worth adding and takes only another minute of work.
