Nothing on an ATV ages quite as quietly as the fuel hose. A 2012 Sportsman 800 EFI 4x4 can look showroom sharp under the plastics while the rubber carrying gasoline to its injectors has been quietly turning to plastic for years. Understanding what wears that hose out tells you when to get ahead of it, and on an injected machine like this one, getting ahead of it matters more than most riders realize.

What Actually Kills a Fuel Hose

Rubber compounds depend on plasticizers to stay soft, and heat drives those compounds out over time. A big air cooled twin puts plenty of heat into the engine bay, and after enough cycles the hose that once flexed easily between your fingers has the feel of hard tubing. Riders in arid country see this happen faster, because dry air pulls residual moisture from the hose wall and leaves the material brittle earlier than a humid climate would.

Meanwhile, ethanol–blended fuel works the inner liner. Alcohol in the blend attracts moisture, and when a Sportsman sits through an off season with that mixture standing in the line, the liner softens and begins to break down. Small pieces of degraded material head toward the injectors, and the hose ends up stiff outside and deteriorating inside at the same time. Because neither process shows itself clearly, hose age is a legitimate reason to replace on its own.

Injected, Not Carbureted — and Why That Changes Things

Confirm the layout before planning the job. The 800 EFI runs electronic fuel injection with a pump submerged in the tank, so there is no petcock lever to shut off and no float bowl drain screw to open. The supply hose is pressurized and stays that way after shutdown, which makes bleeding the system a required first move rather than an optional one. It also means the filter is packaged with the pump inside the tank instead of hanging inline where you could see it. As a 4x4, the hose has to clear front differential hardware and a couple of additional frame crossmembers on its way forward, so expect a slightly longer route with a few more retaining clips than a two–wheel–drive quad.

Clues That Send You Looking

  • Gasoline smell around the tank that persists after the engine is off and pressure is still held
  • A wet stain, drip mark, or gummy film on the frame rail or skid plate below the hose route
  • Fine cracking, a chalky surface, or hard spots you can feel when pinching along the length
  • A bulged or oddly soft section, indicating internal reinforcement has failed
  • Bogging under load, hesitation as revs climb, or long cranking on a warm engine
  • Dust caked into a ring at a fitting, left behind by fuel weeping and drying repeatedly

On a pressurized system, a pinhole can atomize fuel so completely that nothing reaches the floor. A smell you cannot pin down is still worth chasing.

Getting Set Up Safely

Have all of this within reach before you begin:

  • Fuel injection rated hose in the original inside diameter
  • New clamps to suit the fitting style, plus a quick–connect release tool if the tank uses a locking coupler
  • Line–clamping pliers to pinch off flow, since this model has no shutoff valve
  • Gloves and eye protection
  • A drain pan and a sealed container approved for fuel
  • Razor knife, small screwdriver, socket set, flashlight, and rags

Gasoline vapor is heavier than air and settles at floor level, so ventilation low in the space is what keeps you safe. Roll the machine outdoors if you can, or open the shop door completely. Turn off pilot lights and heaters, keep sparking tools away, and pour any drained fuel into a sealed container rather than leaving it exposed in a pan.

Bleeding Pressure and Removing the Line

Pull the fuel pump fuse or relay and crank the engine briefly until it stalls, which drops circuit pressure to nearly nothing. Switch off the key and disconnect the battery negative cable. Take off the seat and the front plastics so both ends of the hose run are accessible.

Slide the pan beneath the lower fitting and lay a rag across it before opening anything, because a bled hose still holds fuel. Move worm gear clamps well back along the hose before you disturb the joint. For quick–connect couplers, squeeze the locking tabs evenly and pull straight along the axis of the fitting; twisting or prying sideways cracks the aged plastic collar. When varnish has glued the hose to a barb, cut it lengthwise with the razor and strip it off instead of forcing a twist. Photograph the routing and every clip while the old hose is still captured, since the 4x4 driveline leaves less room for improvisation on the way back in.

Installing the New Hose and Verifying the Seal

Cut the replacement to the exact length you removed. A long hose sags toward the front prop shaft or chafes a frame edge, and a short one loads its fittings whenever the chassis works. Push each end fully home against the barb shoulder, dry. Grease, oil, and silicone all belong nowhere near a fuel fitting — lubricant on the sealing surface gives pressurized fuel a channel to escape beneath the clamp. Soak a stubborn end in hot water for a few seconds if it fights you.

Set fresh clamps just behind the bead on each fitting and tighten evenly, snug without crushing the hose. Where a self–locking quick–connect is used, press until the collar clicks and then pull hard enough to confirm the latch engaged. That connection type takes no clamp. Return the hose to all of its original clips so it cannot contact exhaust or the front driveline.

Reinstall the fuse, Reconnect the battery, and cycle the key on and off four or five times without cranking. The pump runs on each cycle and pressurizes the line, giving you a clean look at both joints while they are still dry. Wipe everything down, start the 800, and watch the fittings at idle for a few minutes before reassembling the plastics. Should fuel delivery symptoms continue after a genuinely dry install, the in–tank pump and filter module is the next assembly to examine.
