Understanding what is different before you put a wrench on anything is the difference between a clean repair and a garage floor covered in gasoline.

An Injected Machine Changes the Rules

There is no petcock under the tank on this machine. Fuel is moved by an electric pump mounted inside the tank, which feeds a pressurized line forward to the throttle bodies on the 749cc V-twin. That circuit holds pressure after shutdown, sometimes for hours, so cracking a fitting on a system you have not depressurized will spray fuel rather than dribble it. The fuel filter is part of the in-tank pump assembly rather than sitting inline where you can reach it, which matters later if a delivery problem persists after new hose.

The fittings themselves may also differ from what you expect. Injected machines frequently use a self-locking quick-connect coupler at the tank outlet, held by a plastic collar with release tabs rather than a clamp. Look before you pull, because prying at a locking coupler like it is a clamped barb will crack it.

Why the Hose Gives Up

Fuel line degrades from two directions at once. Externally, the plasticizers that keep rubber compliant slowly migrate out of the wall, and what remains is stiff and glassy instead of soft. Heat radiating off the V-twin drives that loss, and riders in dry, low-humidity country see it accelerate because arid air pulls residual moisture out of the hose and hardens it from the surface inward. A brittle hose cannot absorb the vibration a big utility quad generates on rough ground, so fine surface checking eventually becomes a split.

Internally, ethanol-blended pump gas is the culprit. Its alcohol content absorbs moisture and gradually breaks down the inner liner, and fuel left standing through a long unused stretch does the heaviest damage. The softened liner sheds fine particles into a system that pushes fuel through injector orifices measured in thousandths of an inch, which is a far less forgiving destination than a carburetor float bowl.

Signs Worth Investigating

  • A wet patch or small puddle on the skid plate or floor after the machine has been parked
  • Gasoline odor around the tank that is strongest right after shutdown, while the circuit still holds pressure
  • Cracking, a chalky bloom, or a hardened section you can feel when you flex the hose
  • Grit caked into a dark ring at a fitting, which is dried fuel from a slow weep
  • Bogging under load, stumbling on hard acceleration, or an engine acting starved for fuel at higher rpm

Keep in mind that a small leak on the pressure side may never leave a puddle at all. Fuel escaping under pressure atomizes and evaporates, so your nose is often a better instrument than your eyes on this machine.

Preparation, Parts, and Handling Gasoline

Lay out the following before you start: replacement hose rated for fuel-injection pressure rather than general-purpose carburetor line, matched to the original inside diameter; fresh clamps suited to whatever fitting style you find; a quick-disconnect release tool if the tank outlet uses a locking coupler; line-clamping pliers for pinching off any low-pressure section, since there is no petcock to shut; nitrile gloves and eye protection; a sealed fuel container and drain pan; screwdrivers, a socket set for the plastics and tank hardware, a sharp blade, and a pile of rags.

Work outdoors or with the shop door wide open. Gasoline vapor is heavier than air and pools along the floor rather than drifting out an upper window, so real low-level ventilation matters more than you might think. Get every ignition source out of the space, especially anything near ground level such as an unvented heater, a hot drop light, a grinder, or an appliance pilot flame. Keep an extinguisher in reach and cap your fuel container immediately after draining.

Relieving Pressure and Removing the Old Line

Depressurize the system first. Pull the fuel pump fuse or relay, crank the engine briefly until it stalls from fuel starvation, then switch the key off and disconnect the battery negative cable. Remove the seat and the side plastics that block your view of the tank outlet and the run heading back toward the throttle bodies.

Slide a drain pan underneath and lay a rag over the first fitting you open, because even a depressurized line still holds residual fuel that will run out. If you find a spring clip or worm-gear clamp, slide it well back along the hose before disturbing the fitting. For a quick-connect coupler, press the release tabs squarely and pull straight off without levering sideways, since those plastic collars grow brittle with age. Twist a stuck hose gently to break the varnish bond rather than yanking, and if it will not release, slit it lengthwise and peel it away rather than risking the fitting. Photograph the routing before the hose is fully free. This is a 4x4 chassis, so the line threads past front differential hardware and extra frame crossmembers that a two-wheel-drive quad does not carry.

Installing New Hose and Proving It Holds

Cut the replacement to match the original length exactly, adding nothing. A long line chafes on the frame or fouls steering components; a short one loads both fittings continuously. Push each end fully onto its barb dry, until it bottoms against the shoulder. Use no grease, oil, or silicone anywhere near a fitting — lubricant on a sealing surface gives pressurized fuel an escape path, and pressure is far less forgiving of that mistake than gravity feed. Soften a stubborn end in hot water instead. Place clamps just behind the raised bead on each barb and tighten evenly. Where a self-locking quick-connect is used, push until the collar clicks and then tug firmly to confirm it has latched; no clamp belongs there. Return the hose to every original clip so it stays clear of the front driveline and hot exhaust surfaces.

Reinstall the fuel pump fuse, Reconnect the battery, and cycle the key on and off several times without starting. Each cycle runs the pump and loads the circuit, letting you inspect both joints while everything is still dry. Wipe each connection with a clean rag and look for a bead forming. Then start the V-twin, let it idle, and check once more with vibration and full operating pressure present. Only after several leak-free minutes should the plastics go back on. If fuel delivery still feels soft afterward, remember the filter lives inside the tank with the pump, and fresh hose does nothing for a clogged one.
