A fuel line does not give you much notice. One season it is soft and black, the next it is stiff and gray, and somewhere in between it stops sealing properly. On a 2012 Brute Force 650 4x4i the hose is short and accessible enough that there is no reason to wait for the failure before doing something about it.

Setting the Stage

Put your supplies together before the seat comes off:

  • New fuel hose in the correct inside diameter, cut a little long for trimming
  • Clamps sized to the hose — pinch style or small worm gear, and new rather than reused
  • Nitrile gloves and eye protection
  • A shallow drain pan plus a sealed container approved for gasoline
  • Screwdriver, pliers, and sockets for the seat and side panels
  • Clean rags and a fresh utility blade

Now the part that genuinely matters for safety. Gasoline vapor is heavier than air and settles at floor level, exactly where you will be lying while you reach the tank outlet. Work outdoors or with the garage door raised all the way so air moves near the ground, keep chargers and hot lamps out of the area, and shut down any appliance in the building running a pilot flame. Gloves stay on, because gasoline soaks through skin and dries it out fast.

The Fuel System You Actually Have

The letter in 4x4i refers to the independent rear suspension on this machine, not to fuel injection. This Brute Force 650 is carbureted, which means a manual petcock at the tank, gravity feed down to the carburetor, clamped connections at both ends, and a float bowl drain screw for emptying the low side of the system into a pan.

That is a meaningfully easier setup than an injected quad, where an in–tank pump keeps the line pressurized, the pump has to be disabled and the pressure bled off before anything opens, some fittings are self–locking couplers instead of clamped barbs, and the fuel filter lives inside the tank where you cannot get to it from the outside. Also worth noting: this is a 4x4, so the hose runs past front differential hardware and the additional frame bracing that four–wheel–drive requires.

Rubber Does Not Last Forever

The flexibility of a fuel hose comes from softening compounds blended into the rubber, and those compounds slowly leave the material. As they go, the wall stiffens and shrinks slightly, and a stiff hose cannot conform to a barb the way a fresh one does. Heat cycling from the 633cc V–twin pushes the process along every time the machine is shut down and airflow stops.

Dry climates make it worse, drawing moisture out of the hose wall and hardening it years early. From inside, ethanol–blended fuel degrades the liner, particularly when it sits still in the hose through long idle periods, pulling in water and leaving a gummy film that flakes loose toward the carburetor. Because both processes work invisibly, age is a better replacement trigger than appearance on a machine of this vintage.

Early Warnings From the Hose

The first sign is usually a gasoline smell around the tank that lingers well after shutdown. Next comes a wet sheen or a dust–caked ring at a fitting, then an actual drip on the skid plate or a stain on the floor. Squeeze test the hose along its length: healthy rubber flattens and springs back, a failing one stays hard. Bend it and watch for hairline cracks opening at the flex.

Running symptoms complete the picture. A hose that has lost its seal can draw air into the fuel path, and the engine responds with bogging under load, surging at part throttle, or acting as though it is nearly out of fuel while the tank still reads half. Pair a driveability complaint with cracked rubber and there is nothing left to diagnose.

Isolating the Supply

Turn the petcock to off. Remove the seat and any plastic covering the tank outlet, then slide the drain pan under the engine and back out the carburetor float bowl drain screw. The bowl and the hose beneath the valve will empty into the pan rather than onto the floor. Pour that fuel into your sealed container and move it well away from where you are working before going any further.

Off With the Old

Push each clamp back along the hose and clear of the fitting before you disturb anything. Years of dried fuel varnish bond rubber to a barb, so twist the hose to shear the bond instead of pulling straight and hard. If an end will not release, cut it lengthwise with your blade and peel it away in pieces. Damaging a hose destined for the bin costs nothing; splitting the carburetor inlet spigot is a different repair entirely.

As it comes free, study the routing and photograph the clip positions. The hose is held away from the driveline and the exhaust by those clips, and restoring their exact placement is what keeps a new line from chafing or heat soaking.

On With the New

Cut the replacement to the length of the original and no more. Slack lets a hose sag into moving parts or rub a frame tube thin. Clean varnish and grit off both barbs, then work each end on until it seats fully against the fitting shoulder.

Install everything dry. Grease, oil, and silicone have no place on a fuel fitting, because lubricant defeats the clamp's seal and gives fuel a path to creep out along. Hot water on a stiff hose end is all the help you need. Position the clamps just behind the raised bead so they cannot slide off, tighten to firm rather than crushed, and thread the hose back through every original clip, checking for kinks and for clearance from anything hot.

Nothing Wet Before You Ride

Close the float bowl drain, dry both joints with a clean rag, and open the petcock. Gravity puts fuel at both connections within seconds, so a poor joint reveals itself right away. Give each end a full minute of watching, then check by touch, since a slow seep often registers by feel first. Start the engine, let it idle several minutes, and inspect again with heat and vibration in play.

Once everything reads dry, reinstall the bodywork and seat, ride a short shakedown loop, then shut the 2012 Brute Force down and look at both fittings one last time. That check after a full heat cycle is what makes the repair something you can forget about.
