Changing a Worn Fuel Line on a 2012 Honda TRX500 Foreman 4x4 Power Steering

Pull the seat off a 2012 Foreman with power steering and the whole fuel system is right there in front of you: a tank, a petcock, a short run of rubber, and a carburetor. That simplicity is the reason this repair belongs in a home garage rather than a shop. Because the machine is carbureted rather than fuel injected, fuel moves by gravity and the petcock gives you a way to stop it, which removes the pressure–bleeding step an injected quad demands.

Mapping the Line Before You Start

Trace the hose with a light before anything comes apart. It leaves the petcock spigot beneath the tank, runs down and forward, and terminates at the carburetor inlet, held along the way by clips that keep it clear of hot and moving parts. This Foreman is a 4x4, and the front differential plus its supporting hardware fills space that a two–wheel–drive chassis leaves open, so the line negotiates a few extra frame clearance points on its way down. Photograph or note each one now. Reinstalling a hose in the wrong clip is how a fresh line ends up chafed against a frame tube or resting on exhaust within a season.

While you are looking, check the float bowl drain screw location on the carburetor. You will use it shortly, and finding it in advance beats hunting for it with a wrench in one hand and a drain pan in the other.

The Reasons Fuel Hose Wears Out

A fuel line dies of age more than of use. Over the years the plasticizers that keep the rubber pliable migrate out, and the wall turns stiff and glassy until it no longer grips a barb with any spring at all. Heat cycling from the 475cc engine speeds that along, and flexing over rough terrain works the hardened spots into cracks. Machines kept in dry, low–humidity country harden faster, since the surrounding air draws moisture out of the rubber from the outside inward.

Ethanol–blended pump fuel handles the inside of the hose. E10 pulls in water and slowly attacks the liner, particularly during long idle stretches when a quad sits with fuel in the system. The hose can be brittle outside and soft inside at the same time, and on a carbureted Foreman whatever the liner sheds drops into the float bowl, where it turns into gum and grit that eventually finds a jet.

Warning Signs and What They Mean

Symptoms tend to arrive in a predictable order:

  • Gasoline smell hanging around the machine hours after the last ride
  • A puddle or dark wet patch on the skid plate or under the carburetor
  • Fine cracking or a chalky, hardened section you can feel by pinching the hose
  • Dirt caked into a damp ring at the petcock spigot or the carburetor inlet
  • Bogging under load, a lean stumble on throttle, or an engine acting starved with fuel in the tank

Gravity feed works in your favor diagnostically. A carbureted quad usually leaves a visible puddle when a hose splits, whereas a pressurized injected system will often atomize the same leak before it can drip.

Tools, Supplies, and Safe Air to Breathe

Have gloves, an approved sealed fuel container, replacement hose in the correct inside diameter, fresh clamps or a clamp assortment, a flat–blade screwdriver, sockets for the seat and fender panels, a razor blade, and a generous supply of rags within reach. A sealed LED work light is better than anything with an exposed bulb.

Ventilation is a real concern rather than a formality. Gasoline vapor is heavier than air and settles on the floor precisely where you will be kneeling, so move the Foreman outdoors or open the overhead door completely instead of trusting a window. Shut down heaters with pilot flames, unplug chargers, and keep grinders and other spark sources out of the area for the duration of the job.

Removal, Installation, and Verification

Turn the petcock to OFF and slide the drain pan under the carburetor. Open the float bowl drain screw and let the bowl empty, which keeps that fuel from running back out the hose when a fitting comes loose and gives you a look at any sediment sitting in the bottom. Push both clamps well back along the hose, then twist each end gently to break the varnish bond at the barb. Do not pull hard on a stuck hose. Slit it lengthwise with the razor and peel it away instead, which protects the brass spigot on the petcock from cracking.

Cut the new hose to match the length of the old piece exactly. Too long and it chafes on the frame or fouls at full steering lock; too short and it strains both fittings until one weeps. Push each end onto its barb until it bottoms out, working dry. Keep grease, oil, and silicone entirely away from fuel fittings, because lubricant on the sealing surface gives fuel a path to creep out under the clamp and is a common cause of a leak that shows up after a clean install. A stiff end softens in a few seconds of hot water.

Position new clamps just behind the raised bead on each fitting and tighten them evenly, snug but not crushing the rubber. Feed the hose back through the original clips with a smooth radius through every bend. Close the float bowl drain screw, then turn the petcock to ON and watch. Gravity fills the line and bowl within a minute, and any seep will appear at a fitting while the surrounding metal is clean and dry.

Wipe both joints with a fresh rag, inspect again, then start the engine and let it idle with the bodywork off. Heat and vibration reveal a marginal connection that a static check will not, so give it several minutes of dry running before you reinstall the panels. Check the tank vent hose while you are in there, since it has spent exactly as long in service as the line you just replaced.
