Fuel Line Replacement on the 2012 Honda TRX500 Foreman 4x4 FM1

If your experience with Foreman fuel systems comes from the older carbureted machines, the 2012 TRX500 Foreman FM1 will surprise you. This generation runs programmed fuel injection, so there is no petcock valve to flip off, the fuel pump sits inside the tank, and the line you are replacing holds pressure long after the engine stops. The procedure is still very much a home garage job, but the order of operations is not optional.

Tools and Parts for an Injected Foreman

Gather the following before the first bolt comes out:

  • Fuel line rated for injection pressure and sized to the original inside diameter — low-pressure carburetor hose does not belong on this machine
  • Line-clamping pliers to pinch off the tank side, since there is no petcock here
  • New clamps matched to whatever fitting style your Foreman uses, plus a quick-disconnect release tool if it has a locking coupler
  • Nitrile or rubber gloves and eye protection
  • A sealable fuel container, plenty of rags, a flat-blade screwdriver, and sockets for the seat and fender panels

The ventilation question is worth spelling out because people get it backwards. Gasoline vapor is denser than air, so it sinks and flows along the floor rather than rising out an open window, and it will travel a surprising distance toward a water heater pilot or a shop heater. Work outdoors or with the overhead door fully open, kill every ignition source in the building, and cap your drain container the moment fuel goes into it.

Killing the Pressure Safely

Locate and remove the fuel pump fuse, then crank the engine for a few seconds. It will run briefly on the pressure still in the line and then stall, which is exactly what you want. Switch the key off and disconnect the battery negative cable. Skipping this sequence on an injected Foreman means the first fitting you open sprays fuel instead of dribbling it.

Even fully depressurized, the hose and tank still hold liquid gasoline. Set your drain pan in position and drape a rag over the joint before you separate it.

What Wears a Fuel Hose Out

Heat cycling drives the aging process. Every time the engine warms and cools, more plasticizer leaves the rubber, and the wall gradually shifts from pliable to stiff and glassy. Once it can no longer flex with chassis movement, vibration converts fine surface checks into real cracks, typically at bends and under clamps where stress concentrates.

The environment adds to it. Dry, low-humidity air pulls moisture out of the hose wall and speeds the hardening from the outside in, which is why arid-region machines show cracking earlier. From the inside, ethanol-blended pump gas attracts water and slowly degrades the liner. Fuel left standing unused for a long stretch gums up, and on an injected Foreman that debris ends up in the filter inside the tank, where it quietly restricts delivery regardless of how good your new hose is.

Symptoms That Send You Looking

Because the circuit is pressurized, a small leak can atomize and evaporate before anything hits the ground, so smell often beats sight here. A persistent gasoline odor around the tank, strongest right after shutdown while pressure is still held, deserves investigation. A visible wet spot or puddle under the machine means the breach is already substantial.

Inspect the hose itself with your fingers as well as your eyes. Fine cracking, a chalky dull surface, or a section that has gone hard and glassy all indicate the rubber has aged out. A dust-caked ring at a fitting is dried fuel residue from a slow weep. On the running side, watch for bogging under load, hesitation when you open the throttle hard, or the engine feeling starved at higher rpm, all of which suggest restricted or interrupted delivery.

Off With the Old, On With the New

Remove the seat and the panels covering the tank outlet and the hose run heading toward the throttle body. Pinch the tank-side hose with your line-clamping pliers to hold back the fuel sitting in the tank. Slide any worm-gear or spring clamp well back before disturbing its fitting. On a quick-connect coupler, press the locking tabs squarely and pull straight off; prying sideways cracks collars that have grown brittle with age. On a plain barb, twist the hose a quarter turn to break the varnish bond, or slit a stubborn hose lengthwise with a razor and peel it off.

Photograph the routing before the line is completely free. This 4x4 chassis carries front differential and driveshaft hardware that a two-wheel-drive machine does not, and the hose navigates specific frame clearance points and clips because of it. On this manual foot-shift FM1, also note how the line clears the shift linkage.

Cut the replacement to match the original length exactly, since excess hose chafes on frame tubes or wanders toward hot exhaust. Push each end fully onto its fitting until it bottoms, and assemble everything dry. No grease, oil, or silicone touches a sealing surface here — lubricant gives pressurized fuel a path out and lets the hose walk off the barb over time. Warm the hose ends in hot water if they resist. Place new clamps just behind the raised bead on each fitting and tighten evenly. If your Foreman uses a self-locking quick-connect, push until it clicks and tug to verify the latch; that joint takes no clamp.

Proving the Repair Before You Ride

Reinstall the pump fuse, Reconnect the battery, and cycle the key on and off several times without cranking. Each cycle pressurizes the circuit and gives you a clean look at both joints while everything is still dry. Wipe the fittings and inspect again with a flashlight.

When it holds pressure dry, start the engine and check both connections at idle, then shift through the gearbox as the machine reaches operating temperature and look one more time with everything hot. Reinstall the bodywork last. One closing note specific to this platform: the fuel filter on the injected Foreman is part of the pump assembly inside the tank rather than an inline unit on the visible hose, so if fuel delivery still feels off after a clean install, that in-tank module is where to look next.
