Inspecting and Replacing the Fuel Line on a 2012 Honda TRX500 Foreman 4x4 ES Power Steering

Before ordering anything, spend a few minutes with a flashlight and your hands on the hose. On a 2012 TRX500 Foreman 4x4 ES with power steering, the fuel line is a short rubber run between the tank valve and the carburetor, and its condition is something you can judge accurately without any special equipment. This generation of Foreman is carbureted and gravity fed, which means no pump, no pressure in the hose, and a manual valve that stops flow whenever you need it stopped.
Judging the Hose by Feel
With the engine cold and the valve closed, run the hose through your fingers from the tank fitting down to the carburetor inlet. Sound fuel line is springy and rebounds when released. A hose past its service life feels hard, and bending it into a tight radius opens visible fissures along the outside of the curve. Concentrate on the final inch at each barb, because heat and vibration are worst there and that is where the first split almost always appears.
Look also for a chalky gray bloom on the surface, any soft or swollen area, and dark dust rings clinging to the fittings, which is dried fuel residue from a seep that has been going on quietly. If the hose has taken a permanent set in the shape of its routing and will not straighten out, it is finished whether or not you can see cracks yet. Given how little the part costs, age alone is reason enough on a machine of this vintage.
Confirming the Delivery Method
The petcock at the base of the tank on this Foreman has OFF, ON, and RES positions, and that valve is the whole shutoff strategy for the repair. No pressure needs relieving and no fuse needs pulling. Injected utility quads work under different rules: an electric pump lives inside the tank, the supply hose holds pressure after shutdown that has to be bled off before anything is opened, some use a self–locking quick–connect at the tank flange rather than a clamp, and the fuel filter sits inside the pump module where the visible hose offers nothing to service.
Look over the surroundings while you are down there. The 4x4 driveline puts a front differential and propeller shaft in the lower frame, and the factory clipped the hose to keep it away from that hardware and from the exhaust. Electric shift wiring and the power steering harness also pass through the neighborhood, so identify them, and the tank vent hose, before you start pulling on anything.
Where the Degradation Comes From
Fuel hose cures instead of wearing. The plasticizers that keep it soft slowly leave the wall over years of heat cycles, and the remaining rubber is stiff and quick to fracture when flexed. Dry climates hurry this along by drawing moisture out of the hose and hardening its outer skin until the surface crazes.
Ethanol–blended pump gas attacks the liner from within. Alcohol in the fuel pulls water into the system, degrading the inner surface over time, and gasoline that sits unused for months leaves gum and varnish that cements the hose to the barbs while shedding fine debris toward the carburetor jets. That combination explains why a hose can pass a casual glance and still cause a lean stumble on your Foreman.
Assembling Everything and Handling Fuel Safely
Get all of this ready before the first clamp moves:
- Nitrile or rubber gloves plus eye protection
- A drain pan and a sealed, fuel–rated container with a funnel
- Gasoline–rated hose matched to the original inside diameter
- New clamps in the factory style
- Screwdriver, needle–nose pliers, a pick, sockets, and clean rags
Do the work outdoors or with the shop door fully open. Gasoline vapor is heavier than air, so it sinks and travels along the floor toward water heaters and shop heaters instead of drifting out a window overhead. Keep the recovery container capped between pours, do no grinding or torch work in the building while a line is open, and carry the fuel–soaked rags outside when you are finished.
Taking the Old Line Off
Turn the petcock to OFF. Remove the seat and any fender panel or tank cover blocking the run. Slide the drain pan beneath the carburetor, back out the float bowl drain screw, and let the bowl and the hose empty through the overflow tube before closing the screw again. Pulling a hose that is already drained is what keeps this from becoming messy.
Move each clamp back along the hose and clear of the barb, then twist the hose end to break the varnish bond rather than pulling straight, which risks cracking the valve spigot or the carburetor inlet. An end that will not budge should be slit lengthwise with a razor and peeled off. Photograph every clip and clearance point while the old hose is still routed, and scrape any hardened rubber residue off the barbs.
Fitting the New Hose and Signing Off
Cut the replacement to the original length. Slack lets the hose drift toward the front driveline or chafe on a frame edge, and a short piece pulls at both fittings every time the engine rocks on its mounts. Push each end on dry until it seats fully against the shoulder, and put nothing on the barb to help it slide — grease, oil, and silicone all create a leak path on a sealing surface and cannot be cleaned off afterward. Hot water for a few seconds is the right way to soften a stiff end. Set the clamps just behind the raised bead on each fitting, tighten evenly, and return the hose to every clip so it clears the header, the front drive components, and the shift and steering harnesses.
With the drain screw closed, open the valve to ON and watch both joints for a full minute. Wipe them with a dry rag and inspect again, then switch to RES and repeat the check, since that setting draws from lower in the tank. Start the engine and look one final time at idle as the hose reaches temperature. Reinstall the plastics only after all three passes come back dry. If the machine still bogs once the line is sealed, the old hose probably already fed grit into the carburetor, making the float bowl and jets your next stop.
